Rubber is the shortest-lived material in any fuel system, and on a 2018 Kodiak 700 4x4 IRS the supply hose between the tank and the throttle body carries the whole job of keeping the 686cc single fed. This Kodiak is fuel injected, so that hose is part of a pressurized circuit served by a pump mounted inside the tank. No manual fuel valve exists on the machine, and the tank-side connection may be a locking coupler instead of a clamped barb.

Age, Heat, and Ethanol

Three forces work on that hose continuously. The first is simple time under heat: the plasticizers blended into fuel line to keep it soft slowly migrate out, leaving a wall that has gone stiff and brittle. The second is climate. Dry, low-humidity air wicks moisture out of the rubber and hardens it from the outside in, which is why the same hose on the same model can last noticeably longer in a humid region than in high desert country.

The third is the fuel itself. Ethanol blends pull water into the system and attack the inner liner of the hose, softening it while the exterior grows hard, and any stretch where the Kodiak sits unused lets gum and varnish build inside the passage. Add the vibration of a big single and the constant chassis movement of an independent rear suspension, and a hose that has lost its flexibility begins to crack at every bend. A line can look acceptable and still be shedding material toward the injector, so mileage and years matter as much as a visual pass.

Catching a Failing Hose Early

Most of the time the machine tells you before it quits. Watch for a wet spot or a small puddle on the skid plate after the quad has been parked, and for a gasoline smell that peaks right after shutdown while residual pressure remains in the circuit. Pinch the hose along its full length and note any chalky, hardened, or finely cracked sections. Dust glued into a ring at a fitting is dried fuel from a slow weep.

Running behavior fills in the rest. Restricted flow leaves the engine starved, so the Kodiak may bog under load, hesitate when you open the throttle hard, or feel like the tank is nearly dry when it is not. Because a pressure-side pinhole can atomize fuel before it drips, a strong smell with no visible puddle still deserves a careful look.

Setting Up a Safe Bench

Have these ready before the plastics come off: gloves, a sealed fuel-rated container, hose rated for injection pressure in the original inside diameter, new clamps in the matching style, line-clamping pliers to pinch off a low-pressure section given the absence of a fuel valve, a quick-disconnect release tool if the tank end uses one, hand tools for the seat and body panels, a razor knife, a flashlight, and rags.

Ventilation is the part of this job worth genuine attention. Gasoline vapor is heavier than air and drifts down to floor level, gathering exactly where water heater pilots, shop heaters, extension cord connections, and battery chargers live. Work outdoors or with the door fully open, move ignition sources out of the space rather than trusting they are off, keep an extinguisher at hand, and disconnect the battery negative before opening a connection.

Getting the Old Line Out

Take the pressure down first. Pull the fuel pump fuse, crank the engine until it stalls and refuses to restart, shut the key off, then disconnect the battery negative cable. That short routine is what keeps fuel in the container instead of on your forearm.

Remove the seat and side plastics to expose the tank, the pump module, and the run of hose heading to the throttle body. Slide your drain pan under the work area and lay a rag over the first joint you open, since a depressurized line still holds standing fuel. Move any clamp well back before disturbing its fitting. On a quick-connect coupler, press the release tabs squarely and pull straight off with no sideways force, because aged plastic collars crack when levered. At a barbed fitting, twist the hose gently to break the varnish bond before pulling, and slit a hardened section lengthwise with the razor rather than fighting it.

Document the routing as it comes apart. Four-wheel drive puts front differential hardware in the path, and the independent rear layout adds frame structure the hose must clear, so the factory route uses defined clips and clearance points. Photographs beat memory every time.

Dry Fittings and Firm Clamps

Lay the old hose beside the new one and cut to the same length. Extra hose does not add safety margin; it sags, chafes on a frame tube, or crowds the steering. Cut square so the end seats evenly on the fitting.

Push each end fully home until it bottoms against the shoulder, and install everything dry. Grease, oil, and silicone belong nowhere near a fuel joint — a lubricated surface gives pressurized gas a path out from under the clamp and lets the hose creep off the barb. Hot water for a few seconds softens a tight end enough to slide on without help. Position new clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushed, since a band bitten deep into the rubber becomes the next failure point. If the tank side is a self-locking quick-connect, push until it clicks and tug to confirm it latched; that style requires no clamp at all. Restore the hose to every factory clip so it stays clear of exhaust heat and the front driveline.

The Key On Leak Test

Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle spins the pump and brings the circuit up to pressure, letting you study both connections while the surrounding area is still clean. Wipe the joints with a fresh rag, then look again with the flashlight from below where a bead would collect.

Start the engine next and inspect a third time at idle, letting it run several minutes and adding a few throttle blips to introduce vibration. Only after the joints stay completely dry should the plastics and seat go back on, followed by a short slow ride and one more look underneath.

About That In-Tank Filter

One detail separates this injected Kodiak from a carbureted quad at the end of the job. There is no serviceable inline filter sitting in the open on the fuel line; the filtering element is part of the pump assembly inside the tank. A brand-new hose therefore does nothing to fix a restricted filter, and if the machine still feels starved for fuel after a clean installation, that in-tank module is the logical next stop rather than more hose.
