Fuel Hose Replacement for the 2018 Sportsman XP 1000 High Lifter

A fuel line swap on a 2018 XP 1000 High Lifter is well within reach for anyone comfortable pulling plastics and turning a screwdriver, provided you respect what you are opening. This is an electronically fuel injected machine. There is no fuel valve under the tank, and the supply hose is fed by an in-tank pump that keeps it pressurized even with the key out. Handle that correctly at the start and the job is clean and quick.
The Bench Setup That Makes This Simple
- Nitrile or rubber gloves, because raw gasoline pulls the oils out of your hands in seconds
- A sealed metal or fuel-rated plastic container for whatever drains out
- Replacement hose rated for injection pressure, matched to the inside diameter of the piece you remove
- New clamps in the correct style, plus a quick-disconnect release tool if a locking coupler is used at the pump outlet
- Line-clamping pliers, which do the job the missing petcock would have done
- Sockets, a small flat screwdriver, a sharp razor knife, and a stack of clean rags
Where you work matters as much as what you use. Gasoline vapor is heavier than air and settles into a layer across the floor, so an open window six feet up accomplishes very little. Work outdoors or with the shop door fully open and a fan pushing air low through the space. Shut off any heater with a pilot light, get battery chargers and power tools out of the area, and keep a dry chemical extinguisher where you can grab it without moving.
Understanding Why the Line Gave Up
The suppleness in fuel hose comes from plasticizers mixed into the rubber, and every heat cycle from the twin drives a little more of that additive out. Eventually the material turns hard and glassy, at which point it can no longer absorb chassis flex or engine vibration, and fine fissures begin to appear at bends and just behind fittings. Dry-climate riders reach this point sooner than most, since low ambient humidity draws moisture out of the hose wall and hardens it from the outside in.
The inner liner faces a separate problem. Ethanol-blended pump gas attracts water and gradually breaks down that liner, and the damage accumulates fastest when the High Lifter sits with fuel standing in the line for weeks between rides. The finished product is a hose that has gone brittle outside and soft inside, potentially shedding material toward the injectors while the exterior still looks reasonable.
Symptoms Owners Notice First
- A wet patch or genuine puddle of fuel beneath the machine after it has been parked
- A gasoline smell around the tank area, strongest in the first few minutes after shutdown
- Surface cracking, an ashy gray sheen, or a length of hose that feels stiff and stays dented under a pinch
- The engine bogging under load, running lean, or behaving as though it is short on fuel during a hard pull
- Grit and dried mud caked into a ring at a fitting, the classic signature of a slow weep
Because the supply side carries pressure, a small leak may atomize rather than drip. Trust your nose here; a fuel odor with a dry floor underneath is still a leak that needs finding.
Relieving Pressure and Pulling the Old Hose
Start by removing the fuel pump fuse or relay, then crank the engine for a second or two until it stalls. That drops most of the pressure out of the circuit. Turn the key off and disconnect the negative battery terminal. Remove the seat and side plastics to expose the tank outlet and the hose running to the throttle body.
Rinse the mud off the area and let it dry before you crack a fitting. Opening a fuel joint with caked dirt around it invites grit straight into the fuel path. Slide a catch pan underneath, drape a rag over the connection, and move the clamp well back from the barb before twisting anything free. A quick-connect coupler wants its tabs depressed squarely and the fitting pulled straight off; levering it sideways cracks plastic collars that have aged in engine heat. If varnish has bonded the hose to the barb, twist it gently rather than yanking, and if it still holds, slit it lengthwise and peel it away.
Photograph the routing before the old line is out. On-demand all wheel drive puts a front differential and driveshaft in the neighborhood, and the arched High Lifter suspension geometry adds its own clearance considerations, so the hose follows a path with more clips and guides than a two-wheel-drive quad would use. Clear the packed mud out of each clip while you can see it, and look for the polished spot that reveals a chafe point.
Seating the Replacement Line
Cut the new hose to the exact length of the old one. Extra length is not a margin of safety; slack lets the line settle against the exhaust or work against a frame edge until it wears through. Push each end fully onto its barb until it bottoms out, and do it dry. Grease, oil, and silicone spray have no place on a fuel fitting, since a lubricated sealing surface gives pressurized fuel a channel to escape past the clamp. If a hose end is too stiff to seat, dip it in hot water for a few seconds to soften it.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without cutting into the rubber. A self-locking quick-connect gets pushed until it clicks and then tugged to verify the latch caught, and no clamp is added to that style. Reseat the hose in every original clip so it stays clear of hot and moving parts.
Checking Your Work Before the Next Ride
Reinstall the fuse, Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose, letting you inspect both joints while everything is still dry. Wipe them with a clean rag and look again for beading. Start the engine, check at idle, blip the throttle, and inspect one last time before the plastics and seat go back on.
File one detail away for later: on this EFI Sportsman the fuel filter is built into the in-tank pump assembly rather than sitting inline on the visible hose. A new line cannot cure a restricted filter, so if fuel delivery still feels soft after a leak-free repair, that in-tank unit is where to look next.
