How to Swap the Fuel Line on a 2018 Polaris Sportsman 850 SP

The fuel system on the 2018 Sportsman 850 SP works nothing like the one on the carbureted quads many riders learned to wrench on, and that distinction drives every step of a hose replacement. Start there and the job makes sense from beginning to end.
How the SP Delivers Fuel
An electric pump sits inside the fuel tank on this machine and pushes pressurized fuel through the hose to the throttle body, where the injection system takes over. Compare that to a carbureted setup and three differences stand out immediately. There is no petcock, so nothing to turn off, which is why line clamping pliers appear on the tool list. The hose remains pressurized after shutdown rather than going slack under gravity feed, so it must be bled before opening. And no float bowl exists to drain, meaning the fuel you need to capture is standing in the hose. Fittings differ as well: injected machines frequently use a self locking quick connect coupler at the tank outlet rather than a barb secured with a clamp, and that needs a release tool and a straight pull.
Where Fuel Hose Goes Wrong
Rubber fuel line has a finite service life driven by chemistry, not mileage. The plasticizers that keep new hose flexible leave the material with every heat cycle from the ProStar twin, and as the wall hardens it begins fracturing rather than flexing. A chassis that twists over rough terrain and an engine that vibrates constantly then focus the damage at bends and clamp points.
Dry climates compress that timeline, because low ambient humidity keeps drawing moisture out of the hose wall. Ethanol blended pump gas works the inside surface, absorbing water during idle periods and degrading the inner liner until gum forms in the passage and loose material begins moving toward the injectors. The uncomfortable part is that a hose can look entirely acceptable while doing exactly that, so age deserves as much weight as appearance.
Spotting the Failure Before It Spots You
The strongest early indicator on an injected machine is smell. Fuel escaping a pressurized crack tends to atomize and evaporate, so the odor arrives long before any puddle does. Beyond that, watch for fuel beading on the skid plate or a wet ring on the floor after the machine sits overnight, hairline cracking or a chalky haze on the hose once you wipe it clean, hard sections that will not compress when pinched, and dust packed into a dark ring at a fitting where dried fuel has collected grit. From the seat, expect bogging under load, a stumble when the throttle opens quickly, and an engine acting as though the tank is nearly empty when it clearly is not.
Assembling the Kit and Setting Up Safely
Get all of this together first:
- Nitrile or rubber gloves, because gasoline pulls oils straight out of skin
- A sealed fuel rated container for whatever drains out
- Injection rated hose matched to the original inside diameter
- New clamps in the correct style, plus a release tool for a quick connect coupler if the machine has one
- Line clamping pliers, filling in for the petcock this model does not carry
- Razor knife, small flat blade driver, sockets and trim tools for the seat and panels, and plenty of rags
Gasoline vapor is heavier than air and pools along the floor, so ventilation at ground level is what actually protects you. Work outdoors when the weather allows, or open the shop door completely rather than relying on a window overhead. Shut off and move every heater, charger, grinder, and pilot light nearby, and keep an extinguisher within reach instead of across the shop.
Bleeding Down and Pulling the Old Line
Remove the fuel pump fuse, crank the engine until it fires briefly and dies, turn the key off, and disconnect the negative battery cable. Take off the seat and the plastics covering the tank and the hose run so you can reach both ends without contorting around bodywork.
Slide the catch pan under the joint and lay a rag over it before opening, since a bled hose still holds fuel. Push clamps back along the hose before disturbing the fitting itself. A quick connect coupler releases when you press the tabs squarely and pull straight off; sideways leverage cracks collars that have grown brittle. Varnish glues aged hose to metal barbs, so twist gently to break the bond, and if it will not release, slit the hose lengthwise with the razor and peel it away rather than stressing the fitting.
Photograph the routing before the old hose is fully clear. The SP drives all four wheels, so the line threads past front differential hardware and through frame clearance points that a two wheel drive quad does not have, and reference shots make it easy to restore the exact path.
Installing and Verifying the New Hose
Cut the replacement to match the original length. Extra hose eventually rubs a frame tube or catches during steering travel. Seat each end fully onto its barb with everything dry, and put nothing on the sealing surface. Grease, oil, and silicone all give pressurized fuel a route past the clamp, which is the exact failure you are trying to prevent. Hot water for a few seconds softens a stubborn hose end enough to slide on unassisted. Position new clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushed. A self locking coupler at the tank needs no clamp; push until it clicks and pull firmly to confirm the latch engaged.
Route the hose back through every original clip so it stays clear of the front driveline and away from hot exhaust surfaces. Refit the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the line, giving you an ideal look at both joints while everything is still clean. Wipe them dry, start the engine, and inspect again at idle with a fresh rag, watching closely for a bead forming at either connection. Once several minutes of running pass with no seepage, the plastics can go back on.
Worth remembering afterward: the fuel filter on this machine is built into the in tank pump assembly rather than sitting inline where a carbureted quad usually puts a serviceable one. A new hose does nothing for a restricted filter, so if fuel delivery still feels weak, that assembly is the next stop.
