Changing the Fuel Line on a 2018 Polaris Sportsman 850 High Lifter

Before a single clamp moves on a 2018 Sportsman 850 High Lifter, the fuel pressure has to come out of the system. This is an injected machine with an in–tank pump, and the supply hose stays charged well after the engine quits. Cracking a fitting on a live circuit sprays gasoline, and on a mud machine that already carries plenty of grit around the tank area, doing it in the right order keeps the whole job clean.

Taking the Pressure Out First

Pull the fuel pump fuse or unplug the pump relay, then crank the starter for a few seconds. The 850 twin will fire and die as it consumes the fuel left in the rail, which drops the circuit essentially to zero. Switch the key off and disconnect the battery negative cable so nothing can energize the pump while a fitting is open. The hose itself still holds liquid fuel after all of this, which is what the drain pan and rags are for. Line–clamping pliers are the other item you want on hand, since an injected Sportsman offers no valve you can simply turn off.

Fuel Delivery on the High Lifter

Everything about this procedure follows from the fact that the machine is fuel injected. Fuel is pushed from a pump inside the tank rather than falling by gravity through a petcock, so there is no shutoff lever and no float bowl drain screw. The filter element rides with that in–tank pump instead of sitting in a reachable inline canister, which means fresh hose solves hose problems and nothing else. As an all–wheel–drive mud build, the hose route clears front differential hardware and additional frame structure, and it is tucked in fairly tightly to keep it away from debris, so expect several clips to release before the hose comes free.

Why Fuel Hose Gives Out

Hose deteriorates from two directions simultaneously. Externally, heat cycles and years of service pull the plasticizers out of the rubber compound, turning a hose that used to compress under your fingers into something stiff and glassy. Rigid hose cannot flex with a chassis that spends its time crawling through holes and ruts, so faint surface checking spreads into real cracks. Dry, low humidity climates speed the process along by drawing moisture out of the hose wall.

Internally, ethanol–blended gasoline works on the liner. Alcohol attracts moisture, and that mixture standing in the hose over a long inactive stretch softens the inner surface and releases particles that head toward the injectors. Both processes progress with no obvious outward sign, so hose age deserves as much consideration as visible condition when you are deciding to replace.

Symptoms of a Line on Its Way Out

  • Gasoline smell around the tank that persists after shutdown while pressure is still trapped
  • Stains, drip marks, or a sticky film on the frame or skid plate under the hose route
  • Cracks, a chalky surface, or hard spots you can feel while pinching along the hose
  • A bulged or spongy section, meaning internal reinforcement has broken down
  • Bogging under throttle, stumbling as rpm builds, or long cranking on a warm engine
  • Packed grit forming a ring at a fitting where fuel has seeped and dried

Wash and dry the area before judging any of this, since dried mud will conceal a weeping fitting entirely. Keep in mind too that a pressurized leak often atomizes fuel completely, so the smell can be your only symptom while the floor stays dry.

Tools, Parts, and Ventilation

  • Hose rated for fuel injection pressure in the original inside diameter
  • New clamps in the matching style, plus a quick–connect release tool if the tank fitting locks
  • Line–clamping pliers
  • Gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Razor knife, small screwdriver, socket set, flashlight, rags

Gasoline vapor is heavier than air and settles at floor level, where it can travel a long way to reach an ignition source. Ventilation low in the space is therefore what actually protects you. Open the overhead door completely or roll the machine outdoors, shut off water heater pilots and space heaters before starting, keep sparking tools out of the area, and get drained fuel into a sealed container rather than leaving it in an open pan.

Removal Through Installation

With pressure relieved and the battery disconnected, remove the seat and the front bodywork, then clean the tank area so no dried mud can drop into an open fitting. Slide the pan under the joint and drape a rag across it before breaking anything loose. Walk worm gear clamps well back along the hose first. Quick–connect couplers get their locking tabs pressed squarely and the fitting pulled straight off along the axis; levering sideways is what breaks aged plastic collars. If varnish has glued the hose to a barb, slice it lengthwise and peel it away instead of forcing a twist. Photograph the routing and every clip while the hose is still installed.

Cut the replacement to match the original length. Extra hose sags into the front driveline or rubs a frame edge, and a short piece tugs at both fittings each time the suspension cycles, which on this machine is constant. Push each end fully onto its barb until it stops at the shoulder, installing it dry. Grease, oil, and silicone create a leak path beneath the clamp rather than a better seal, so keep them off; hot water briefly softens a tight hose end. Position new clamps just behind the raised bead on each fitting and tighten evenly, snug without crushing. A self–locking quick–connect is pushed until it clicks, then pulled to confirm engagement, with no clamp fitted. Reseat the hose in all original clips so it stays clear of exhaust and the front prop shaft, and verify nothing hangs low enough to catch debris.

The Leak Check That Closes the Job

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. The pump charges the line on each cycle, so you get to inspect both joints while the surrounding area is still clean and dry, and any seepage shows up immediately at a clamp edge. Wipe everything down, start the engine, and watch the fittings at idle for several minutes with a fresh rag in hand. Reinstall the plastics only after the area stays completely dry. If the High Lifter still behaves as though it is short on fuel, the in–tank pump and filter module is where to look next.
