Installing a New Fuel Line on a 2018 Polaris Sportsman 850

Get the parts right and this repair is easy. Get them wrong and you will be doing it twice. The fuel hose on a 2018 Sportsman 850 lives on a pressurized injection circuit, which rules out the low pressure tubing that works fine on a gravity fed carbureted machine. Sorting out the correct hose, clamps, and tools before you start is genuinely half the job.
Buying the Correct Hose and Clamps
Match the inside diameter to what comes off the machine, not to whatever looks close on the shelf. An oversized hose will never seal properly on a barb no matter how much you tighten a clamp, and an undersized one is nearly impossible to seat fully. Choose hose rated for fuel injection pressure, buy it a little long, and cut to fit. Pick up new clamps in the style your machine uses rather than reusing tired ones, since a worm gear clamp that has been cranked down for years has lost its grip. If the tank fitting is a locking quick–connect, add the correct release tool to the list.
Which Fuel System This Machine Uses
The 850 twin is fuel injected, and that shapes the entire procedure. An electric pump mounted inside the tank pressurizes the supply hose feeding the throttle body, so there is no petcock to close and no carburetor bowl to drain. Pressure remains in the line after shutdown, which is why bleeding it comes first and why line–clamping pliers stand in for the shutoff valve this model does not have. The filter element rides with the pump inside the tank instead of sitting in an inline canister. Being an all–wheel–drive utility machine, the 850 routes its hose past front differential hardware and additional frame crossmembers, adding a few clips to work through.
Ventilation and Gasoline Discipline
Gasoline vapor sinks rather than rises. It pools along the floor of an enclosed space and can drift a long way to reach a flame or a spark, which is exactly why a cracked window near the ceiling accomplishes nothing. Open the overhead door completely or roll the Sportsman outside. Shut off water heater pilots and space heaters, set aside grinders and anything else that arcs, and keep the battery disconnected while a fitting is open. Wear nitrile or rubber gloves, and pour drained fuel into a sealed container instead of leaving it standing in an open pan.
What Wears a Fuel Hose Out
Deterioration comes from two directions. On the outside, heat and age steadily remove the plasticizers that keep rubber compliant, leaving a hose that is stiff and glassy where it used to be soft. Once that happens, the flexing a utility quad puts through its chassis on rough ground opens hairline cracks that keep growing. Dry, low humidity regions accelerate the whole process by pulling moisture out of the hose wall.
On the inside, ethanol–blended fuel is the problem. Alcohol draws in water, and that mixture standing in a hose over months of inactivity attacks the liner, softening it and letting particles break loose toward the injectors. The unsettling part is how quiet both processes are. A hose can look perfectly acceptable from the outside while it is failing internally, so age in service is a valid reason to replace even without visible damage.
Signs Your Line Needs Attention
- A puddle, stain, or gummy residue on the skid plate or frame under the hose route
- Persistent fuel smell around the tank, strongest right after you shut the engine off
- Cracking, a chalky surface, or hardened sections you can feel while squeezing the hose
- Bogging under load, a lean stumble at higher rpm, or hard starting when warm
- Dirt caked into a ring at a fitting, deposited by fuel that seeps then evaporates
Because this is a pressurized system, escaping fuel often atomizes and leaves nothing on the ground. A strong odor with no visible drip still points to a real leak.
Removal, Installation, and the Leak Check
Relieve pressure by pulling the fuel pump fuse or relay and cranking until the engine stalls, then key off and disconnect the battery negative cable. Remove the seat and front plastics for access to both hose ends. Slide the pan under the joint and cover it with a rag before opening, since the hose still holds fuel. Move worm gear clamps well back along the hose, and on a quick–connect press the tabs squarely and pull the coupler straight off rather than prying it sideways. If varnish has glued the hose to a barb, slit it lengthwise and peel it away. Photograph the routing and every clip before the old hose leaves the machine.
Cut the new hose to the length you removed and dry fit it along the original path. Push each end fully onto its barb until it seats against the shoulder, with nothing on the sealing surface — lubricant there creates a leak path under the clamp instead of preventing one. Hot water briefly softens a stubborn end. Set new clamps just behind the bead on each fitting and tighten evenly. A self–locking quick–connect gets pushed until it clicks and then pulled to verify, with no clamp. Return the hose to all original clips so it stays clear of exhaust and the front prop shaft.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. The pump charges the line on each cycle, letting you inspect both joints while everything is still dry. Wipe down the area, start the engine, and watch the fittings at idle for a few minutes before the bodywork goes back on. If the 850 continues to run short on fuel after a genuinely dry install, the in–tank pump and filter assembly is the next place to look.
