Replacing a Cracked Fuel Line on a 2018 Polaris Scrambler XP 1000

Run a fingernail along the fuel hose of a 2018 Scrambler XP 1000 and you learn a lot in a couple of seconds. Healthy line gives slightly and springs back. Line that is finished feels like hard plastic and may show a spider web of fine cracks on the surface. If yours is in the second category, plan the replacement before it plans itself for you.

Assembling the Parts and Tools First

This is a short job made frustrating by missing pieces, so stage all of it before you begin:

  • Nitrile or rubber gloves, since gasoline strips skin oils faster than most people expect
  • A sealed, fuel-rated container for the fuel you capture
  • Replacement hose rated for fuel injection pressure and matched to the original inside diameter
  • Fresh clamps in the correct style, plus a quick-disconnect release tool if the tank end uses a plastic locking collar
  • Line-clamping pliers, which substitute for the petcock this Scrambler does not have
  • Sockets and drivers for the seat and side plastics, a small flat-blade screwdriver, and a stack of clean rags

Now handle the workspace itself, because this is the one part of the job with real consequences. Gasoline vapor is heavier than air, so it sinks and spreads along the floor toward pilot lights, portable heaters, and anything else sitting at ground level. Do the work outside if you can. If you cannot, open the overhead door fully and set a fan low to the ground moving air out of the building. Keep every ignition source clear of the area and put a fire extinguisher within a single step of where you will be kneeling.

This Machine Is Injected, Which Sets the Sequence

The XP 1000 runs electronic fuel injection. An electric pump inside the fuel tank pressurizes the supply hose running forward to the throttle body, so no petcock exists and nothing about the system is gravity fed. Pressure stays in the line after shutdown, which means the first step is electrical: pull the fuel pump fuse or relay, crank the engine until it stalls from starvation, turn the key off, then disconnect the negative battery cable.

With the seat off you can see the pump and sender module bolted through the top of the tank with its wiring connector attached. The hose leaving that module often ends in a plastic quick-connect fitting rather than a plain barb. This is an all-wheel-drive chassis as well, and the front differential and its frame supports sit near the hose corridor, so expect slightly tighter access than a two-wheel-drive quad and an extra clip or two holding the line away from the front driveline.

The Slow Failure of Fuel Hose

A fuel line dies from two directions. On the outside, the plasticizers that keep the rubber flexible slowly migrate out, and the hose hardens until vibration and thermal movement start producing cracks instead of being absorbed. Those cracks appear first at bends and clamp points, and heat radiating from the twin speeds the process along.

On the inside, ethanol-blended gasoline attracts moisture and slowly degrades the hose liner. A Scrambler that sits for months with E10 standing in the line accumulates gum and softened material that can break free later and travel toward the injectors. Dry climates make the exterior side worse, since low humidity draws moisture out of the hose wall and accelerates embrittlement. Together they explain why a hose can look fine and still be unfit for service.

Symptoms That Send You Looking

Watch for any of the following:

  • A wet spot or puddle beneath the machine after it has been parked overnight
  • A gasoline smell near the tank, sharpest right after shutdown while the line still holds pressure
  • Cracking, crazing, or a glazed hardened section anywhere along the hose
  • An engine that bogs under load, stumbles on hard throttle, or behaves as though the tank is nearly dry
  • A caked ring of dirt at a fitting, the classic residue of fuel seeping and evaporating over time

Do not treat a dry floor as an all-clear. Pressurized fuel escaping a pinhole often atomizes before it can drip, so smell is frequently the more reliable indicator on an injected machine.

Working the Old Line Off the Fittings

With pressure relieved and the battery disconnected, remove the seat and the panels covering the tank so the entire run is visible from the pump module to the throttle body. Slide a catch pan beneath the low point and hold a rag around each fitting as you break it loose, because a bled hose still holds fuel that will run out.

Move any spring clip or worm-gear clamp well back along the hose before the joint is disturbed. Quick-connect fittings require both locking tabs depressed evenly and a straight pull, never a sideways pry, because plastic that has aged in place cracks under that load. Where fuel varnish has bonded the hose to a barb, break the seal with a gentle twist, and if it refuses, slit the hose lengthwise with a blade and peel it off. Saving the fitting matters; saving the old hose does not. Photograph the routing and every clip before the line is completely free.

Installation and the Final Pressure Check

Cut the new hose to the same length as the original. Extra length is not a margin of safety, it is a chafe point or a path toward the driveline. Push each end fully onto its fitting until it seats against the shoulder, and install everything dry. Grease, oil, and silicone spray stay entirely away from fuel connections, because a lubricant film on the sealing surface is precisely what lets pressurized fuel creep past the clamp. Hot water for a few seconds is all a stubborn hose end should need.

Position new clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without deforming the hose. A self-locking quick-connect at the tank pushes on until it clicks and takes no clamp; verify the latch with a solid tug. Reroute the hose through every original clip so it stays clear of hot exhaust surfaces and rotating parts.

Finish with a proper test. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you examine both joints under working pressure while the engine is still cold. Wipe them with a clean light-colored rag and watch for a stain reappearing. Then start the engine, let it idle several minutes, and inspect a final time with the system hot. Reassemble the bodywork only after both connections stay dry.

One structural detail to remember: on this injected Scrambler the fuel filter lives inside the tank as part of the pump assembly rather than sitting inline where it can be changed. A new hose stops a leak, but it will not clear a restricted filter, so ongoing fuel starvation after a clean install points inside the tank.
