Getting the Fuel Line Right on a 2018 Polaris Scrambler 850

Parts selection decides whether this repair lasts. A 2018 Scrambler 850 runs electronic fuel injection, which means the hose between the tank and the throttle body carries pressurized fuel rather than gravity-fed fuel, and the wrong hose in that role does not merely leak — it swells, balloons, and eventually walks off a barb. Get the hose and clamps right and the rest of the job is straightforward.
Buying Hose That Can Take the Pressure
Look for hose specifically rated for fuel-injection service, not general-purpose low-pressure carburetor line. The two look nearly identical on a shelf and behave completely differently in a pressurized circuit. Match the inside diameter to the original exactly; oversize hose will not seal on the barb even with a clamp crushed onto it, and undersize hose stretches thin and splits at the fitting.
Buy several inches more than you need so you can trim to length rather than accepting whatever came in the package. Fresh clamps matter as well — originals lose tension after years of heat cycling, so plan on new ones sized to the fittings you actually find when the plastics come off.
The Rest of the Kit
- A quick-disconnect release tool, in case the coupler at the tank requires one
- Line-clamping pliers, since this machine has no petcock to shut off flow
- Nitrile gloves and safety glasses
- A drain pan and a sealed metal or approved container for captured fuel
- A socket set for the seat and side panels, clean rags, and a sharp utility blade
Depressurizing the Circuit
There is no fuel valve on this Scrambler. A pump inside the tank supplies the engine, and pressure stays in the lines long after the key comes out, so nothing gets opened until that pressure is gone. Remove the fuel pump fuse or relay, then crank the engine briefly until it stalls or refuses to catch. Turn the key off and disconnect the battery negative cable.
Residual fuel will still be sitting in the hose. Slide the drain pan underneath and lay a rag across each fitting as you break it loose so what comes out is caught rather than sprayed across the frame.
Ventilation and Fire Safety
Gasoline vapor is heavier than air, which means it sinks and pools in a layer along the floor rather than drifting out an open window. Roll the machine outside or open the overhead door completely so air moves at ground level. Shut off any appliance with a standing pilot light, move grinders and torches well clear, and leave the battery disconnected until you are ready to leak test.
Wear the gloves throughout — gasoline strips skin oils on contact and soaks into clothing that stays flammable for hours afterward. Any rag that ends up saturated goes into a sealed metal can rather than a shop trash bin.
What Went Wrong With the Old Hose
Fuel hose ages out on two fronts. On the outside, the plasticizers that keep the rubber flexible slowly migrate away, leaving the wall rigid and prone to cracking where it bends over a fitting. Heat from the 850 twin and the chassis flex of a hard-ridden sport-utility quad accelerate that, and dry climates dehydrate the rubber further.
On the inside, ethanol-blended gasoline degrades the liner, pulling moisture into the fuel and breaking liner material down — fastest when fuel stands unused for months and leaves gum behind as it evaporates. Watch for the symptoms: a gasoline smell that peaks right after shutdown while the system still holds pressure, a damp patch under the tank, visible crazing or a hardened section, a dirt ring at a fitting from repeated seepage, and stumbling or a lean feel under hard acceleration. On a pressurized system a leak often atomizes before it can drip, so a strong odor with nothing visible is still a real finding.
Removal on an All-Wheel-Drive Chassis
With pressure relieved, pull the seat and the side plastics covering the tank and the run toward the throttle body. Photograph the routing before disturbing it. On-demand all-wheel drive puts front differential hardware and extra frame crossmembers in the neighborhood, and the hose is guided past them by clips a two-wheel-drive quad does not carry.
Back any screw or spring clamp well away from the joint first. If a quick-connect coupler is present, compress its release tabs evenly and draw the fitting straight off the nipple — those plastic collars turn brittle with age and break if twisted or pried. Rotate the hose on each barb to break the varnish bond before pulling, and if an end still refuses, cut the hose lengthwise and peel it off rather than damaging the fitting underneath.
Installation and the Pressure-Up Leak Test
Cut the new hose to the original length exactly. Push each end fully onto its barb until it seats against the shoulder, and assemble everything completely dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a path to creep past and can swell the rubber over time, so keep all of it away — a few seconds in hot water softens a tight end without any of the risk.
Set new clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without cutting into the wall. If the tank end uses a self-locking quick-connect, press until the collar clicks and then pull on it to confirm it has latched; that style takes no clamp. Return the hose to every clip so it stays clear of the exhaust and the front driveline.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the circuit, giving you a dry system to inspect. Wipe both joints with a clean rag, look and feel for beading, then start the engine and check again at idle for several minutes. Keep in mind that the fuel filter on this Scrambler is built into the in-tank pump module rather than sitting inline where you can service it, so persistent delivery trouble after a clean install points there next.
