Changing the Fuel Line on a 2018 Kymco MXU 500i

Most owners come to this job after noticing something small. A whiff of gasoline in the shed, a dark stain on the skid plate, a hesitation halfway up a hill that was not there last season. All of those trace back to a fuel hose that has aged past its useful life. On a 2018 MXU 500i the fix is straightforward once you account for the one thing that sets it apart from a carbureted quad, which is a pressurized fuel circuit fed by a pump inside the tank.

Symptoms That Point at the Hose

  • A gasoline odor around the tank that is strongest in the first minutes after shutdown, while the system still holds pressure
  • Damp residue or a small puddle beneath the machine, though pressurized fuel often evaporates before it forms a drip
  • Fine surface cracking, a chalky feel, or a length that has gone stiff and keeps a crease when pinched
  • A ring of fuel-stained dust at a fitting, which is the signature of slow weeping
  • Bogging under load, a stumble on hard acceleration, or a lean-feeling engine as revs build

Squeeze the hose end to end as part of your inspection. Sound rubber compresses and rebounds, while a failing line feels rigid or holds the shape you press into it. On an injected machine your nose often beats your eyes, because a pinhole on the pressure side may never leave a visible mark.

Confirming the System Before You Buy Anything

The 500i uses electronic fuel injection, so there is no petcock beneath the tank and no float bowl to drain. Instead the pump inside the tank supplies pressure that remains in the line after the engine stops. Replacement hose therefore needs to be rated for injection pressure rather than the general-purpose hose used on carbureted machines, and the inside diameter needs to match the original.

Look at both ends of the existing line before ordering. Some injected machines use conventional clamped hose ends and others use a self-locking quick-connect coupler that snaps onto a machined nipple and needs no clamp. Note as well that this is a four-wheel-drive quad, which does not change the procedure but does affect access: the hose routes around front differential hardware and additional frame crossmembers, so plan on pulling enough plastic to see the entire run at once.

Tools, Supplies, and Fuel Handling

  • Nitrile or rubber gloves plus eye protection
  • An approved metal or fuel-rated plastic container for the fuel you capture
  • Hose rated for fuel-injection pressure, matched to the original inside diameter
  • New clamps suited to your fittings, and a quick-connect release tool if applicable
  • Line-clamping pliers, standing in for the petcock this machine does not have
  • Socket set, screwdrivers, pliers, a razor knife, and a good stack of rags

The ventilation guidance here is practical, not decorative. Gasoline vapor is denser than air, so it settles onto the floor and creeps along it toward whatever ignition source is nearby. That means airflow at ground level is what protects you. Open the garage door completely and put a fan on the floor moving air outward, or work outside altogether. Extinguish standing pilot lights on water heaters and furnaces, leave the battery disconnected while lines are open, keep hot work lamps and battery chargers well clear, and let fuel-soaked rags dry outdoors instead of sealing them in a can.

Why the Rubber Degrades

Hose failure comes from two directions. The plasticizers that make rubber flexible slowly leave the material and evaporate, leaving a hard, brittle wall. Heat from the engine hastens that, and a hose that no longer flexes cracks under vibration and chassis movement. In dry climates the rubber gives up moisture to the surrounding air and hardens noticeably faster.

Simultaneously, ethanol in pump gasoline attacks the liner from within. It draws in water vapor, and the blend softens the inner surface until it swells and starts shedding fine particles toward the injector. Fuel left standing for long periods contributes gum and varnish, which restrict flow and glue the hose to its fittings. Nothing about this reflects a fault in the machine. It is the predictable result of rubber, heat, and modern fuel over time, and on a pressurized system it deserves attention sooner rather than later.

Bleeding Pressure and Removing the Line

Pull the fuel pump fuse or relay first, then crank the engine until it stalls, which empties most of the pressure from the circuit. Switch the key off and disconnect the battery negative cable so the pump cannot run with a fitting open. Remove the seat and bodywork, photograph the routing and every clip, and place a drain pan below the work area.

Lay a rag over each fitting before opening it, since residual fuel remains after depressurizing. Walk clamps well back along the hose before disturbing a joint. For a quick-connect, depress the locking tabs squarely and pull the coupler straight off, avoiding any sideways prying that would crack an aged plastic collar. Use the clamping pliers on any low-pressure section that would otherwise drain.

Break the varnish bond by twisting the hose gently rather than pulling hard on the barb, and where a section will not release, slit it lengthwise with the razor and peel it away. Take note of how the line clears the front driveline and each frame crossmember on this 4x4 chassis as you free it.

Installation, Pressure Test, and Finishing

Match the new hose to the length of the old one exactly. Slack lets the line sag into the front driveline or wear against a frame tube, and a short piece pulls at both fittings each time the engine shifts. Push each end on dry until it seats fully past the raised bead. No grease, no oil, no silicone spray anywhere near the fittings; a lubricated sealing face gives pressurized fuel a channel to escape that no clamp can close. Hot water on a stiff hose end solves the fitment problem cleanly.

Position new clamps just behind each bead and tighten them evenly until the hose no longer turns by hand. Where the tank end uses a self-locking quick-connect, push until the collar clicks and then tug firmly to confirm it has latched, leaving it clamp-free by design. Restore the hose to its factory clips, clear of exhaust heat, the front driveline, and suspension movement.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, which is precisely when a marginal connection reveals itself while everything is still clean. Inspect by touch and by sight, then start the engine and check both joints again with a fresh rag as it idles. Only after several minutes of dry running should the plastics go back on. Keep in mind that the fuel filter on this machine lives inside the tank with the pump rather than on the visible line, so persistent delivery complaints after a clean install point there.
