That single difference shapes how you shut the system down, how you break the fittings loose, and how you confirm the repair afterward.

Signals That the Line Is Finished

The failure mode is gradual, so the symptoms show up in ones and twos rather than all at once. Look for a wet patch or dripping fuel under the frame after the quad has sat, and treat a persistent gasoline odor as a real finding even when nothing has pooled. On an injected Rubicon, fuel forced out of a pinhole tends to atomize and evaporate, which means your nose beats your eyes to the discovery more often than not.

Physical inspection tells the rest of the story. With the engine cold, flex the hose along its length and watch for fine cracks opening up, a chalky gray surface, or a hardened stretch that no longer feels like rubber. Check the fittings for a crust of dirt built up in a ring, the telltale mark left where fuel has seeped and dried repeatedly. Then factor in how the engine has been running: bogging as you roll on the throttle, hesitation while pulling a load, or a lean, flat feeling at higher rpm can all trace back to a hose that is restricting flow or shedding debris internally.

The Chemistry and Physics Behind Hose Failure

Fuel line does not fail from abuse; it fails from time. The additives that keep new rubber soft slowly work their way out of the wall, and what remains grows stiff and glassy. Add the daily heat cycling of a 475cc single and constant vibration through the frame, and the stiffened material starts to fracture at the surface. Those cracks migrate inward until the wall can no longer contain pressure.

Regional conditions matter. In dry, high–elevation or desert country, low humidity and heavy sun exposure accelerate the hardening dramatically compared to a hose living in a damp climate. From the inside, ethanol–blended gasoline attacks the liner, especially when it sits in the line unused for stretches at a time. The alcohol draws moisture in and softens the inner surface, leaving gum and varnish deposits behind. The outcome is a hose degrading from both directions on a machine that has never given you a reason to look at it.

Tools, Parts, and Handling Fuel Like It Deserves

  • Replacement hose rated for injection pressure, matched to the original inside diameter
  • New clamps in the correct style, plus a quick–disconnect release tool if the tank fitting is a locking coupler
  • Line–clamping pliers, which substitute for the fuel valve this model does not have

  • A drain pan and a sealed container rated for gasoline storage

Handle the fuel side with genuine respect. Gasoline vapor is denser than air, so it drifts down and creeps along the floor toward anything with a flame or a spark, including furnaces and water heaters tucked in a corner. Do this job outdoors or with the door wide open, shut down any heater, and keep an extinguisher at your feet rather than on a far wall. Skin contact adds up too, so keep the gloves on for the whole job.

Pulling the Old Line

Start by taking the pressure out of the system. Remove the fuel pump fuse or relay, start the engine and let it run until it stalls, turn the key off, then disconnect the battery negative cable so the pump stays dead. Take off the seat and the plastics covering the tank so you can see both ends of the hose and every clip in between.

Slide the pan under the work area and lay a rag over each fitting before you open it, since a depressurized hose still holds fuel that will run down the frame the moment it releases. Move worm–gear or spring clamps well back along the hose first. Quick–connect couplers want their tabs compressed evenly and the fitting pulled straight off in line with the barb; angling or prying is what cracks a collar that has been baking under the seat for years. When old varnish has bonded the hose to a barb, a slow quarter–turn twist breaks the seal without straining the fitting, and a hose that still will not release should be split lengthwise with a blade and peeled away.

Take stock of the routing while it is still in place. The 4x4 driveline and power steering hardware on this Rubicon create additional clearance points that a two–wheel–drive machine simply does not have, and a phone photo of every clip beats trying to remember later.

Installation, Then Proof That It Seals

Cut the new hose to match the old one rather than leaving slack. A long line rubs a frame tube or sags toward the exhaust, and a short one puts constant tension on both fittings. Work each end onto its barb until it bottoms out, and install it completely dry. No grease, no oil, no silicone spray — a lubricated barb gives pressurized fuel a path to slip out from under a clamp, and that is the most common self–inflicted leak in this job. Softening the hose end in hot water for a few seconds is the only assistance it should need.

Position new clamps just behind the raised bead at each connection and tighten them evenly to snug, not crushing. If the tank end is a self–locking quick–connect, push until it clicks and confirm with a firm pull; a clamp adds nothing to that design. Route the hose back through its original guides, keeping clear of the front driveline and hot exhaust.

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off half a dozen times. Each cycle primes the system and pressurizes the new line, letting you catch a weep while the surrounding area is still dry and easy to read. Wipe both joints with a white rag, then start the engine and inspect again at idle. Give it several minutes, take a short slow ride, and check once more before the bodywork returns. One closing detail specific to this Rubicon: its fuel filter lives inside the tank as part of the pump module instead of hanging inline, so if delivery still feels soft with a leak–free hose in place, that assembly is the next thing to investigate.
