Good preparation is most of this repair. Gasoline is involved, the line on a 2018 TRX500 Rubicon 4x4 DCT holds pressure even with the key off, and rushing the first two steps is how a straightforward hose swap turns into a spill. Set the machine up properly and the actual replacement takes less time than pulling the bodywork did.
Setting Up the Space and Handling Fuel Safely
Gasoline vapor is heavier than air, which means it drifts downward and pools around your feet rather than wafting out an open window. Roll the Rubicon outside if you can, or open the garage door fully and let air move at floor level. Shut off anything with a pilot light, put grinders and torches away for the afternoon, and keep a fire extinguisher within reach. Wear nitrile or rubber gloves the entire time, because gasoline strips the oils out of skin fast, and add eye protection for the moment a fitting lets go unexpectedly.
This Rubicon Runs Injection, Not a Carburetor
You will not find a petcock under this tank. An electric pump module inside the tank pressurizes a reinforced supply hose that runs forward to the throttle body, and the filter is built into that same in-tank assembly. Two things follow. The circuit has to be depressurized before you open it, and any replacement hose must be rated for injection pressure rather than the soft tubing used on gravity-fed carbureted machines. The dual clutch transmission is irrelevant to the fuel path, but the 4x4 driveline is not: front differential hardware and extra frame structure mean the hose takes a routed path with clips and clearance points worth memorizing.
What Years of Service Do to Rubber
A fuel hose is attacked from both surfaces at once. Outside, heat cycling and age pull the plasticizers out of the compound until the rubber turns stiff, chalky, and crack-prone, typically splitting where it bends into a fitting. Dry, low-humidity riding country speeds that hardening considerably. Inside, ethanol-blended fuel absorbs moisture and slowly breaks down the liner, softening the bore and releasing fine debris that heads toward the injector. That internal breakdown does its worst work while the machine sits with fuel in it, so a Rubicon with modest hours but several idle winters behind it is a prime candidate for new line.
Red Flags You Can Find in Five Minutes
With the seat off, run through this list:
- Damp patches, active drips, or a dried fuel ring under the tank or on the skid plate
- A fuel smell that stays with the machine long after the engine has cooled
- Fine cracks, a glossy hardened patch, or a length that refuses to compress between your fingers
- Bogging on hills, hesitation as the throttle opens, or lean running that feels like a low tank
- Dirt caked in a band at a fitting, evidence that fuel has been weeping and drying there
A pressurized leak can mist off a warm engine without ever dripping, so a strong odor with a clean floor still counts as a finding on this machine.
Cutting the Old Line Loose
Pull the fuel pump fuse or relay first, then crank the starter for a few seconds until the engine stalls, which drops the pressure. Turn the key off and disconnect the negative battery cable. Remove the seat and any panel standing between you and the tank fitting, slide a drain pan into position, and drape a rag across the joint you plan to open, since a bled hose still contains fuel.
Slide clamps well back along the hose before touching a fitting. A locking quick-connect comes apart when both tabs are depressed evenly and the coupler is drawn straight off; leverage at an angle cracks plastic that has aged in the weather. Where varnish has bonded the hose to a barb, a gentle twist breaks the seal better than a hard pull, and if it truly will not release, slit it lengthwise with a blade and peel it away. Photograph the routing around the front driveline before the hose is fully out.
Making the New Connection Hold
Trim the replacement to match the length of the piece you removed. Extra hose sags into hot or moving parts, and a short piece keeps steady tension on both fittings whenever the frame flexes. Push each end all the way onto its barb until it bottoms against the shoulder, and assemble everything dry. Grease, oil, and silicone spray on a fitting hand pressurized fuel a channel to creep along and defeat the clamp, so nothing goes on those surfaces. If the hose is stiff, soak the end in hot water for half a minute and it will slide on by hand.
Position new clamps directly behind the raised bead on each fitting and tighten them evenly — firm enough to grip, not so tight they cut. On a self-locking quick-connect, push until it clicks and then tug to be sure the latch engaged; that joint needs no clamp. Clip the hose back into every original guide before the panels go on.
The Key-Cycle Leak Test
Refit the pump fuse, Reconnect the battery, and turn the ignition on and off several times without cranking. Each cycle runs the pump and pressurizes the hose, giving you a look at both connections while everything is dry and clean. Then start the engine and study the fittings at idle with a fresh rag for several minutes, and inspect once more after a slow lap around the yard.
Worth repeating as you close up: the filter on this injected Rubicon lives inside the tank with the pump, not inline on the hose you just replaced. Fresh line stops leaks, but it cannot cure a restriction. If the 500 still acts starved for fuel at higher rpm afterward, the in-tank assembly is the next stop.
