Fuel Hose Replacement Guide for the 2018 Honda TRX500 Foreman Power Steering

Where the hose runs determines how long the next one lasts. That is worth saying first, because plenty of otherwise clean fuel line jobs on a 2018 Foreman with power steering fail early for no reason other than a hose reinstalled outside its clips. Add in the fact that this machine is fuel injected, with a pump inside the tank and pressure in the supply line, and careful routing becomes a safety issue rather than a tidiness issue.
Tracing the Line Before Anything Comes Apart
Put a light on the run while it is still assembled and follow it end to end. Fuel exits the in–tank pump module, travels along the pressure–rated hose, and terminates at the throttle body, secured along the way by clips that hold it off exhaust surfaces and clear of steering travel. Because the Foreman is a 4x4, the front differential and its supporting hardware take up room a two–wheel–drive chassis leaves open, and the line negotiates a few extra frame clearance points as a result.
Note each clip, each pass–through, and the style of fitting at both ends. Some are plain barbs with clamps and some are self–locking quick–connect couplers, and knowing which you have before you order parts saves a second trip. There is also no petcock anywhere in this layout, which is the single biggest procedural difference from the older carbureted TRX500 machines.
What Wears a Fuel Line Out
Rubber fuel hose fails on the calendar. The plasticizers that keep the wall soft leach out over the years, leaving tubing that has lost its spring and cracks rather than flexes. Heat cycling off the 475cc single accelerates it, and impacts through the chassis on rough ground focus the stress precisely where the rubber has gone stiff. Dry, low–humidity storage speeds the whole thing up by pulling moisture out of the hose wall and hardening it from the surface inward.
Ethanol–blended pump gas handles the inside. E10 attracts water and steadily breaks the liner down, and months of sitting between riding seasons with fuel in the system is exactly the condition it needs. The hose ends up brittle outside and gummy inside, and on an injected Foreman that liner debris moves toward the in–tank filter and the injector, which is a strong argument for replacing hose before it fails outright.
Signs You Should Not Ignore
Look and smell for the following: gasoline odor that hangs around the quad after shutdown while the circuit still holds pressure; a damp patch or small puddle on the skid plate or the floor; hardened, chalky sections you can feel by pinching the hose; hairline cracks that open when the hose is bent; grit clinging to a wet ring at a fitting where fuel has been seeping and drying. Then consider how it runs. Bogging under load, a stumble as you crack the throttle, or a lean feel at higher rpm all suggest supply trouble. On a pressurized injected system a small weep frequently atomizes and disappears before it drips, so odor without a puddle still means something.
Tools and Handling Fuel Sensibly
Have this ready before opening a fitting:
- Nitrile or rubber gloves and eye protection
- An approved sealed container for the fuel you drain out
- Injection–rated replacement hose in the correct inside diameter
- New clamps matched to your fittings, plus a quick–disconnect release tool if a locking coupler is used
- Line–clamping pliers, which stand in for the petcock this model does not have
- Hand tools for the seat and fender panels, a razor blade, and plenty of rags
Gasoline vapor is heavier than air and pools at floor level right where you will be working, so move the machine outdoors or open the overhead door completely instead of relying on a window. Kill any heater with a pilot flame, unplug the charger, keep grinders and other spark sources well away, and use a sealed LED work light rather than an exposed bulb.
Taking It Off and Putting It Back On
Bleed pressure before anything else: pull the fuel pump fuse or relay, crank until the engine stalls, switch the key off, and disconnect the battery negative cable. Remove the seat and enough bodywork to reach both ends of the hose. Slide a drain pan underneath and lay a rag at the first joint you open, because a depressurized line still holds fuel that will run out when the seal breaks.
Move worm–gear or spring clamps well back along the hose before disturbing a fitting. Depress quick–connect tabs squarely and pull straight off, never sideways, since aged plastic collars crack under leverage. Break each barb loose with a gentle twist rather than a hard pull, and slit a seized hose lengthwise with a razor to peel it away instead of risking the fitting underneath.
Cut the replacement to the same length as the piece you removed and no longer. Extra hose chafes on the frame or catches at full lock, and a short piece pulls at both ends. Push each end onto its barb until it bottoms out, and do it dry — grease, oil, and silicone all belong nowhere near a fuel fitting, because lubricant on the sealing surface gives pressurized fuel a route to creep out past the clamp. A few seconds in hot water softens a stubborn end. Set new clamps just behind the raised bead and tighten evenly without crushing the rubber, and where a self–locking coupler is fitted, push until the collar clicks and tug to confirm the latch rather than adding a clamp.
Proving the Repair
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the line, which is your best opportunity to spot a weep while the surrounding surfaces are clean. Wipe both joints with a fresh rag and inspect again, then start the engine and check at idle with the panels still off, since heat and vibration expose a marginal connection a static test will miss. Once several minutes of running stays dry, put the bodywork back and route the hose exactly through the clips you noted at the start. If the Foreman still feels starved afterward, the in–tank filter and pump module is the next thing to examine, because a fresh hose cannot clear a restriction there.
