Changing the Fuel Line on a 2018 Honda TRX500 Foreman 4x4 ES Power Steering

There is one step on a 2018 TRX500 Foreman 4x4 ES that cannot be skipped or reordered, and everything else in this repair depends on it. This Foreman is fuel injected, with an electric pump mounted inside the tank and a supply hose that holds pressure after the engine has been shut off. Loosen a clamp before that pressure is bled down and you will get a spray rather than a trickle. Do it in the right sequence and the actual hose swap is a short, tidy job with basic hand tools.

Bleeding the System Down First

Because there is no petcock anywhere on this machine, the shutoff is electrical. Find the fuse box and pull the fuel pump fuse or relay. Crank the engine briefly and let it stall, then try once more to confirm it will not restart, which tells you the line pressure has dropped. Turn the key off and disconnect the negative battery cable so nothing energizes the pump while you are working.

Even fully bled, the hose still holds a useful amount of residual fuel, and there is no float bowl drain screw to empty it through the way a carbureted Foreman would have. That means the fuel comes out at the fitting, so slide a pan underneath and lay a rag over each joint before you open it. Worth knowing as well: the fuel filter on this machine is integrated into the in–tank pump module rather than sitting inline on the visible hose, so replacing the line has no effect on a restricted filter.

The Slow Breakdown of Fuel Hose

Fuel hose ages chemically rather than mechanically. The plasticizers that keep it pliable migrate out of the wall over years of heat cycles, and the rubber left behind is stiff, slightly shrunken, and quick to fracture when flexed. The last inch at each fitting fails first, since heat and vibration are concentrated there. Riders in arid country see the process arrive sooner, because dry air pulls moisture out of the hose and hardens the outer skin until the surface goes chalky and crazes.

Ethanol–blended fuel does its own work from the inside. Alcohol draws moisture into the system, gradually degrading the inner liner, and gasoline that stands unused for months leaves gum that bonds the hose to the barbs and sheds fine debris downstream. On an injected Foreman that debris is bound for an injector orifice, which is much less forgiving of contamination than a carburetor jet, so a tired hose is more than just a leak risk.

Catching It Before It Leaves You Walking

These are the signs to watch for:

  • A wet patch or small puddle beneath the machine after it has been parked
  • A persistent gasoline smell around the tank, strongest immediately after shutdown while pressure remains
  • Fine cracking, a chalky bloom, or a hard section you can feel by pinching along the hose
  • Bogging under load, stumbling on hard acceleration, or lean symptoms resembling fuel starvation
  • Seepage at a fitting, often visible only as a dark dust ring on dried residue

A pressure–side leak does not always drip, since fuel can atomize and evaporate before reaching the floor. No puddle does not mean no leak.

Supplies and Gasoline Safety

Have this ready before you start:

  • Rubber or nitrile gloves and eye protection
  • A drain pan and a sealed, fuel–rated container
  • Hose rated for fuel–injection pressure in the original inside diameter, not carburetor hose
  • New clamps to suit the fittings, plus a quick–disconnect tool if a locking coupler is used at the tank flange
  • Line–clamping pliers for pinching off any low pressure section, since no valve exists to close
  • Sockets for the seat and bodywork, a screwdriver, a pick, and clean rags

Work outside or with the door wide open, and keep ignition sources out of the space entirely. Gasoline vapor is heavier than air and pools at floor level, which puts it right at the height of water heaters and shop heaters. Cap the recovery container between pours, do no grinding or torch work in the building while a fitting is open, and carry the soaked rags outdoors when you finish.

Disconnecting the Tired Hose

Remove the seat and the side plastics that cover the tank and the hose run toward the throttle body. Position the pan and drape a rag over the first joint. Move any spring clip or worm–gear clamp well back along the hose before you disturb the fitting. For a quick–connect coupler, lift the retainer, depress the locking tabs squarely, and pull straight off without prying sideways, since a plastic collar that has aged in the sun cracks with very little provocation.

Twist a varnished hose end to break the bond instead of pulling hard on it, and if an end genuinely will not release, slit it lengthwise with a razor and peel it away rather than risk the barb. Document the routing as it comes out. This 4x4 chassis has a front differential and driveshaft in the lower frame, and the electric shift and power steering harnesses pass nearby, so there are more clips and clearance points to reproduce than a two–wheel–drive quad would need. Photograph every one.

Installation and the Final Pressure Check

Cut the new hose to the original length exactly. Extra material chafes against the frame or interferes with steering movement, and a short piece keeps tension on both fittings whenever the engine moves. Push each end on dry until it bottoms against the shoulder, and put nothing on the barb to help it slide; grease, oil, and silicone give pressurized fuel a path to creep out and cannot be removed once applied. Hot water for a few seconds is the right softener. Set the clamps just behind the bead on each fitting and tighten evenly. Where a self–locking quick–connect is used, push until the collar clicks, reseat the retainer, and tug firmly to confirm it has latched, with no clamp needed or wanted there.

Restore the hose to every original clip, refit the pump fuse, and Reconnect the battery. Cycle the key on and off several times without cranking so the pump pressurizes the line while you inspect both joints dry. Feel as well as look for dampness, then start the engine and check again with a clean rag at idle. Reinstall the plastics only after several minutes of leak–free running. If delivery problems continue after a clean install, the in–tank filter and pump assembly are the next thing to examine.
