Fuel Line Replacement on the 2018 Honda TRX250 Recon

By 2018 fuel injection had taken over most of the ATV market, but the Recon held onto the setup that made it a favorite among people who fix their own equipment: a carburetor, a manual fuel valve, and a length of rubber hose between them. That simplicity is why replacing the fuel line on this machine needs no diagnostic equipment and no pressure relief procedure, just hand tools and a container for the fuel.
How Fuel Gets From the Tank to the Engine
Gasoline sits in the tank beneath the front plastic on your 2018 Recon. It exits through a manual petcock with OFF, ON, and RES positions, falls through one short rubber hose, and enters the inlet fitting on the side of the Keihin carburetor. Gravity does all of the work, and there is no pump anywhere in the circuit. Setting the valve to OFF stops flow completely, which is the entire isolation procedure for this job.
That is worth contrasting with the injected quads sold alongside it. Those machines carry a pump inside the tank that holds the supply line under constant pressure, so the first steps there are always pulling the pump fuse, running the engine until it stalls, and disconnecting the battery before a fitting can be opened safely. Your Recon skips all of it.
Access and Drive Configuration
The Recon is two-wheel drive, and that keeps the hose run short and completely exposed. Lift the seat, remove the plastic covering the tank, and both ends of the line are within easy reach with no clips to fight and no components in the way. Four-wheel-drive utility quads have to route the same hose around a front differential and additional frame crossmembers, which adds retaining clips and clearance points and turns a thirty minute job into an hour. Why This Hose Eventually Fails
Fuel hose degrades on two fronts simultaneously. From outside, heat cycling from the air-cooled 229cc single drives plasticizers out of the rubber compound, and the hose progresses from springy to stiff to brittle. Once it can no longer flex where it bends toward the carburetor, that bend stops absorbing movement and starts concentrating stress, and cracks open exactly there. Riders in dry, low-humidity regions watch this arrive years earlier, since arid air draws moisture out of the hose wall.
From inside, ethanol-blended gasoline pulls water into the fuel and works steadily against the hose liner, while fuel left standing for long stretches oxidizes into gum and varnish. That residue hardens a layer inside the hose that restricts flow and releases fine particles toward the carburetor jets. The practical result is a hose that can look fine and be failing on both surfaces at the same time.
Symptoms That Send You to the Hose
- Raw fuel odor around the machine that persists hours after shutdown
- A damp patch or slow drip on the floor beneath the left side of the engine
- Fine cracking visible on the outside of the hose, usually at the bend
- A hard, chalky texture where new hose would feel springy
- A ring of caked dirt at either fitting where fuel has seeped and dried repeatedly
- Bogging on a climb, hesitation when the throttle opens, or an engine acting starved with fuel in the tank
Because everything above the carburetor sits under a head of fuel, a crack up high can empty the tank with the ignition switched off. That makes a marginal hose worth replacing on the spot.
Gathering Parts and Preparing the Space
You need gasoline-rated hose matched to the original inside diameter, two new clamps, gloves, eye protection, a sealed fuel container with a funnel, a flat-blade screwdriver, pliers, a socket set for the plastics, a razor blade, and a stack of rags. Buy new clamps instead of reusing the originals, since spring clamps lose tension over time and worm-gear bands stay deformed after their first serious tightening.
Handle the gasoline with real attention. Vapor from fuel is heavier than air, so it flows down off the machine, settles on the floor, and spreads until it reaches something that ignites it at ground level, most often a water heater pilot, a shop furnace, or a battery charger sitting on the concrete. Work outdoors if the weather permits. Indoors, open the overhead door fully, shut off every flame and heating element in the building, keep the drained fuel capped rather than sitting in an open pan, and wear gloves because gasoline strips the oils out of your skin in seconds.
Removing the Old Line
Close the petcock. Slip a short piece of scrap hose onto the float bowl drain nipple at the bottom of the carburetor, run the other end into your container, and open the drain screw so the lowest point in the system empties before anything is disturbed. Slide both clamps well back along the hose with pliers.
Grip the hose beside each barb and rotate it a quarter turn in both directions. That shearing motion breaks the varnish bond that has effectively glued rubber to metal, and once it moves the hose pulls off with almost no force. If the hose has hardened past the point of twisting, slit it lengthwise with the razor blade and peel it off in pieces rather than levering it with a screwdriver, because the petcock spigot and the carburetor inlet are the parts you cannot afford to crack. Photograph the routing before the old hose is completely free.
Installing the New Hose and Verifying It Holds
Cut the replacement to match the original length so it follows the same smooth arc with no kinks and no contact with the exhaust or shift linkage. Soften each end briefly in hot water, then push it fully onto its barb until it seats past the retaining bead. Assemble everything dry, since grease, oil, or silicone on a sealing surface keeps the rubber from gripping the metal and opens a slow weep that clamp torque cannot close. Set the new clamps immediately behind the bead at both ends and tighten them evenly, snug enough to seal without cutting into the hose wall. Both connections on this Recon are clamped barbs, unlike the self-locking quick-connect couplers found at some joints on injected machines.
Open the petcock and let the machine stand for five minutes with the engine off, using gravity as the test pressure. Inspect both joints under bright light, then wipe each fitting with a clean dry rag and look for fuel transfer on the cloth. Once both come back dry, start the engine and check a second time at idle, because vibration exposes a marginal seal that held perfectly still. Before the plastics go back on, pull the petcock screen and rinse it in clean fuel — a serviceable filter on your carbureted 2018 Recon, where an injected quad keeps its filter inside the tank as part of the pump module.
