A failing fuel line does not feel like a fuel line problem from the seat. On a 2018 Rincon 680 it feels like a machine that has lost a little of its edge: a hesitation where there used to be instant response, a stumble on a long climb, an occasional stall that has you tapping the tank to check the level. Those sensations, paired with a gasoline smell in the garage, are worth a closer look.
What It Feels Like Out on the Trail
A hardened hose can crack at a barb or lose enough pressure at a tired fitting to lean the mixture out slightly. The engine still runs, but it stops pulling cleanly. You notice it most where demand is highest — snapping the throttle open, dragging a load uphill, or holding steady speed at higher rpm. Some riders describe it as the machine acting like it is down to the last gallon regardless of what the gauge says.
The garage tells you the rest. Because your Rincon holds fuel pressure after shutdown, a marginal joint will push a little gasoline out while the engine cools, and the smell lingers even after the puddle evaporates. Combine a drivability complaint with a fuel odor and a hose that feels stiff instead of springy, and you have your answer without any special equipment.
Inspecting the Line Properly
Remove the seat and the plastic panel over the tank so you can follow the hose from the pump module to the throttle body with a light. Work along the whole run rather than glancing at the middle. Squeeze it in several places; healthy rubber compresses and rebounds, while failing rubber feels rigid, chalky, or slick and hard. Flex the bends gently and watch for fine cracks opening on the outside of the curve.
Pay closest attention to the ends. A ring of caked dust around a barb marks fuel that has been weeping and drying for weeks. Look for staining on the frame directly below each fitting and damp patches on the skid plate. Confirm the hose is still captured by every clip too, because a line that has escaped its retainer can wear through against a frame tube from pure abrasion.
Why the Rubber Fails
Fuel hose has a service life measured in years rather than hours. The plasticizers that keep it flexible slowly migrate out, and the material progresses from soft to stiff to brittle. Engine heat cycling, direct sunlight, and ozone all accelerate the change, and dry climates accelerate it most, since low humidity draws moisture out of the hose wall and leaves a glazed surface that cracks at the first bend.
Ethanol blended gasoline works from inside at the same time. Alcohol absorbs atmospheric moisture, and fuel that sits unused through an off season starts degrading the inner liner while gum and varnish collect at both fittings. A hose in that state can pass a casual look and still be shedding fine debris toward an injector with a very small orifice. On a machine this age, replace it based on the calendar and not on appearance.
System Type, Tools, and Safe Air
This Rincon is fuel injected, which shapes everything. An in tank electric pump supplies the throttle body under pressure, so there is no fuel valve to close and no float bowl to drain, and pressure remains in the line after shutdown. Some joints use a self locking quick connect coupler in place of a clamp, and the filter is integrated with the in tank pump rather than sitting inline. With 4x4 running gear and independent rear suspension filling the frame, the hose is clipped along a path chosen for clearance from the front driveline and the exhaust. Gather this before starting:
- Fuel injection rated hose in the original inside diameter
- New clamps for the fittings, plus a quick connect release tool if a locking coupler is used
- Line clamping pliers, since no petcock exists on this model
- Nitrile or rubber gloves, eye protection, a drain pan, and a sealable fuel container
- Small sockets, a flat blade screwdriver, a sharp utility blade, and rags
Handle gasoline carefully. Its vapor is heavier than air and pools along the floor where you smell it least and where a spark is most likely to find it, so open the door fully and run a fan at ground level moving air out. Shut off appliances with standing pilots, keep an extinguisher within reach, and cap the container whenever you set it down.
Removing the Old Hose
Relieve pressure first: pull the fuel pump fuse or relay, crank the starter for a few seconds until the engine stalls or will not fire, switch the key off, then disconnect the negative battery cable. Slide the drain pan into position and drape a rag over the first joint you open, because a depressurized hose still holds fuel that will run out.
Walk each clamp back along the hose before you disturb the fitting. On a quick connect, press the locking tabs squarely and pull straight off, never levering sideways, since plastic collars grow brittle with age and crack. Break the varnish bond at the barb with a gentle quarter turn twist and pull the hose off steadily. If it has fused on, slit it lengthwise and peel it clear instead of prying on the pump module or the throttle body. Photograph the routing and every clearance point before the old piece leaves the machine.
Installation and Final Confirmation
Cut the new hose to the length of the original and push each end fully onto its barb dry, softening stiff rubber briefly in hot water if needed. Grease, oil, and silicone stay off the fittings entirely, because lubricant on a sealing surface gives pressurized fuel a path out and allows the hose to walk off the barb over time. Fit new clamps just behind the raised bead on each spigot and tighten them evenly, snug without cutting into the wall. Where a self locking coupler is used, push until it clicks and pull firmly to verify engagement; that joint takes no clamp.
Return the hose to its clips, reinstall the pump fuse, and Reconnect the battery. Cycle the key on and off several times without starting the engine so the pump pressurizes the circuit while you inspect clean, dry fittings. Wipe them and look again, then start the engine and check once more at idle with everything vibrating. A short slow loop and a final inspection close the job out. If the hesitation that started this remains after a leak free install, the in tank filter and pump assembly is your next stop.
