Pop the seat off a 2018 Rancher 420 4x4 and you will notice something missing: there is no petcock. This generation runs programmed fuel injection with the pump mounted inside the tank, so fuel is delivered under pressure rather than by gravity, and the supply hose stays charged for hours after the last ride. That reality drives everything about how you approach replacing it, from the tools you gather to the first thing you do.

Step One Is Killing the Pressure

Find the fuel pump fuse or relay in the fuse block and pull it. Crank the engine and let it start and stall on the fuel remaining in the line, which bleeds off most of the stored pressure. Turn the key off, then disconnect the negative battery cable so there is no way for the pump to run with a connection open.

What remains in the hose after that is still enough to make a mess. Slide a catch pan into place and drape a rag over each fitting before you break it loose. Because there is no valve to close, keep line-clamping pliers within reach as your only means of stopping flow if you need to pause partway through the job.

Tooling Up and Working Safely

  • Fuel line rated for injection pressure, sized to the original inside diameter for the 420
  • New clamps matching the existing style, plus a pick or small flat driver for a retainer-clip coupler
  • Line-clamping pliers, nitrile gloves, and a large supply of clean rags
  • Drain pan and an approved sealable container for captured fuel
  • Sockets and drivers for the seat, rear rack, and side panels, and a sharp hose cutter

Ventilation is not a formality. Gasoline vapor is denser than air, so it sinks and pools at floor level exactly where you kneel to reach the throttle body inlet. Open the overhead door completely or work outdoors, get heaters and pilot lights out of the space, and let the engine and exhaust cool fully before any fuel is loose.

The Ways a Fuel Hose Degrades

Two independent processes are working on the line at any given time. On the outside, the plasticizers that keep the rubber supple slowly migrate out, and the hose stiffens until it behaves more like plastic than rubber. Heat radiating off the engine and vibration through the frame then translate directly into cracking at the sharpest bends. A dry climate speeds this along by drawing residual moisture out of the wall.

On the inside, ethanol-blended pump gas absorbs water and gradually attacks the inner liner, worst when a machine sits for a season with fuel standing in the system. The hose goes soft internally and begins shedding fine material toward the injector while the outer surface continues to harden. Under pressure the consequences arrive quicker than on a carbureted quad, since a weakened wall is far more likely to split than to seep.

Symptoms Worth Investigating

  • Gasoline odor that is sharpest right after shutdown and fades as pressure bleeds off
  • A ring of dust caked onto a fitting where seeping fuel dried and collected grime
  • Fuel wetness or an actual puddle beneath the machine after it has sat
  • Hard, chalky, or visibly crazed hose that stays flattened after you pinch it
  • Bogging under load, stumbling on hard throttle, or a lean surge at higher rpm

Keep in mind that fuel escaping a pressurized joint frequently atomizes and evaporates before it can drip, so a persistent smell with no puddle is a legitimate finding rather than a false alarm.

Removal, Installation, and Routing

With the seat and side plastics off, you can see the pump flange on top of the tank and follow the hose back toward the throttle body. At a quick-connect coupler, press the locking tabs squarely and pull straight off, never levering sideways, because a weathered plastic collar cracks under that load. At a clamped connection, walk the clamp back along the hose first, then twist the hose to break the varnish bond at the barb. If an end still will not release, split it lengthwise with a blade and peel it rather than forcing it.

Photograph the routing before it comes apart. This being a 4x4, the line clears front differential and driveshaft hardware and runs through guides a two-wheel-drive chassis would not need, and putting it back exactly where it belongs keeps it away from moving parts and hot surfaces.

Cut the new hose to match the original length. Push both ends fully onto their barbs, past the bead, working dry — a quick dip in hot water is the only help you should give it. Nothing slick belongs on a fuel fitting, so keep grease, oil, and silicone away entirely; a lubricated sealing surface cannot grip the barb and gives pressurized fuel a path out. Fit new clamps just behind the bead and tighten them evenly. Where a self-locking quick-connect is used, push until it clicks and then pull firmly to confirm the latch, with no clamp added.

Proving the Job and What Comes Next

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the line, giving you a clean, dry look at both joints before combustion is involved. Wipe them down and inspect again, then fire the engine, let it idle at full pressure, and check a third time with the fittings vibrating. A short lap followed by one final look is the last gate before the plastics go back on.

One last point specific to the injected Rancher: the fuel filter is integrated into the in-tank pump module rather than sitting inline where you could change it in the driveway. Fresh hose does nothing for a plugged filter, so if the 2018 Rancher still runs lean or bogs after a leak-free install, that in-tank assembly is where the investigation continues.
