How to Change the Fuel Line on a 2018 Honda Rancher 420 4x4 ES (FE1)

Buy the right hose and this repair is boring in the best possible way. Buy the wrong hose and you will be doing it again next season. The 2018 Rancher 420 4x4 ES is fuel injected, and that one detail governs which parts you need, which tools you need, and the order the work has to happen in. Sort the shopping list out before you pick up a wrench.
Getting the Right Parts on the Bench
- Hose rated for fuel injection pressure, matched to the original inside diameter. General purpose carburetor line is not a substitute; it is not built for sustained pump pressure and will eventually balloon or weep at the fittings
- Fresh clamps appropriate to the joints you actually find on your machine, since factory clamps lose tension with age
- A quick connect release tool if your Rancher uses a self locking coupler at the tank
- Line clamping pliers, which are the only shutoff this machine offers on a low pressure section
- Nitrile or rubber gloves plus eye protection, an approved fuel container with a funnel, a razor, a hose pick, and a real pile of rags
- Sockets and drivers for the seat and the plastic panels covering the tank
Now the part that is not optional. Gasoline vapor is heavier than air and settles at floor level, which is exactly where your head will be while you reach the fittings, so open the overhead door completely or roll the quad outdoors instead of relying on a window overhead. Shut down every heater, grinder, and flame in the building, disconnect the battery negative before opening a fitting, and keep the fuel container capped between pours.
Understanding an Injected Fuel Circuit
There is no petcock under the tank on this Rancher. A pump inside the tank feeds pressurized fuel through a short hose to the throttle body, and the circuit holds pressure after shutdown until it is deliberately relieved. Both the fuel filter and the pressure regulator live inside the tank as part of that pump module rather than sitting inline where you can see them, which is why a new hose will not fix a starved engine caused by a restriction inside the tank.
Connections differ from the carbureted Ranchers built earlier on this platform. Where those used a plain barb and a spring clamp at both ends, injected models frequently use a self locking quick connect at the tank held by internal tabs, needing no clamp at all. Other joints on the circuit may still be conventional barbs. Look before you order clamps.
What Ages a Fuel Hose Out
Two processes run in parallel. Heat cycling off the 420 single drives the plasticizers out of the rubber compound, and as it hardens the hose stops being able to squeeze onto the barb underneath the clamp. That is why joints begin weeping long before any crack becomes visible. Dry climate use speeds this along, because low humidity keeps drawing moisture out of the hose wall and stiffens the jacket from the outside in.
From the inside, ethanol blended gasoline pulls in water and gradually degrades the liner, softening and swelling it while depositing gum, with the worst of that occurring during any stretch when the machine sits unused with fuel in the system. On an injected Rancher there is added stress, since the hose is under pump pressure whenever the key is on rather than merely holding a gravity head.
Signs of a Line on the Way Out
A gasoline smell hanging around the machine, strongest right after shutdown while the circuit still holds pressure, is usually the first clue. A wet patch or small puddle on the skid plate confirms it. Inspect the hose in good light for hairline cracking, a chalky gray cast, or a hardened section you can feel when you pinch it, and watch for a ring of dirt caked at a fitting where seeping fuel has collected grit.
Drivability changes matter too. Bogging when you load the machine on a climb, a stumble when the throttle opens quickly, lean surging at steady cruise, and hard starting after an overnight sit all point toward fuel delivery. Keep in mind that a pressurized pinhole often atomizes and evaporates before it can drip, so an unexplained odor with a dry floor is still a genuine finding on this machine.
Relieving Pressure and Pulling the Hose
Disable the fuel pump by pulling its fuse or unplugging the pump connector, then crank the engine briefly. It fires on the fuel left in the line and stalls, which is what you want. Turn the key off, disconnect the battery negative terminal, and remove the seat and the plastics over the tank so the pump outlet and the whole run of hose are visible.
Slide a pan underneath and drape a rag over the first fitting you open, because residual fuel remains in the hose even with pressure gone. On a clamped end, move the clamp well back first, then twist the hose on the barb to break the varnish bond rather than pulling straight against it. On a quick connect, depress the tabs squarely and pull straight off; do not lever it sideways, because aged plastic collars crack. Slit a hardened end lengthwise with the razor and peel it away if it refuses to release, which is always cheaper than damaging a throttle body inlet.
Note the routing carefully. As a 4x4 with electric shift, this Rancher runs its line past the front driveline, additional frame crossmembers, and the shift motor wiring, so photograph every clip and clearance point before the old hose is fully free.
Installing and Verifying Under Pressure
Cut the new hose to the same length as the original. Extra length chafes on the frame or fouls the steering; too little pulls at the fittings every time the chassis flexes. Push each end on dry until it bottoms against the shoulder of the fitting. Grease, oil, and silicone spray must stay off the sealing surfaces entirely, because on a pressurized circuit a lubricated barb gives fuel a direct path out. Hot water for a few seconds is the only help a stiff end should get.
Position the new clamps just behind the bead on each barb and tighten them evenly, snug without cutting into the rubber. If a quick connect is involved, push until the collar clicks and then tug firmly to confirm it has latched. Route the hose back through its original clips so it stays clear of exhaust heat and the front driveshaft. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine, since each cycle runs the pump and pressurizes the line while the area is still clean enough to inspect. Wipe every joint with a dry rag and read the rag, then start the engine, let it idle up to temperature, and check once more before the bodywork goes back on.
