What Kills a Fuel Line on a 2018 Rancher 420 4x4 DCT IRS and How to Fix It

A fuel hose on a 2018 Rancher 420 4x4 DCT IRS does not usually fail because something hit it. It fails because rubber changes character over time, and because the fuel flowing through it is not entirely kind to the material. Understanding both processes explains why a hose that looks acceptable can still be the source of a fuel smell in your shed.

The Slow Chemistry of a Hardening Hose

Fuel hose is soft and conformable because of plasticizing compounds blended into the rubber when it was manufactured. Those compounds gradually migrate to the surface and evaporate, and nothing puts them back. Heat cycling accelerates the departure, and on this Rancher the hose sits close enough to the liquid–cooled 420cc single and its exhaust to see meaningful temperature swings every time the machine runs. The rubber stiffens in stages: it stops flattening easily under your fingers, its surface turns dull and chalky, and eventually fine cracks appear where the hose bends hardest.

On a pressurized circuit like this one, the practical consequence is usually a weep at a fitting rather than a burst in the middle. Hardened hose cannot conform tightly around a barb, so the seal degrades at the joint first. Riders in dry, low–humidity regions get there sooner, because arid air draws moisture out of the rubber wall from the outside in.

Ethanol–blended pump gas contributes from the opposite direction. Alcohol attracts water, so fuel standing in the hose through a long idle stretch pulls in atmospheric moisture and slowly degrades the inner liner, releasing fine particles downstream. That matters more here than on a carbureted machine, because injector passages are considerably smaller than carburetor jets and less tolerant of debris.

Confirming the Fuel System Before You Begin

This Rancher is fuel injected, and that reshapes the whole procedure. There is no petcock to shut off flow. An electric pump module sits submerged in the tank, pressurizes a feed hose running to the throttle body, and carries the fuel filter inside the tank as part of its own assembly rather than inline on the visible hose. Earlier carbureted Ranchers give you a mechanical shutoff valve, gravity feed, plain clamped barbs, and a float bowl drain screw for emptying the low side. Here you substitute a deliberate depressurizing sequence, and because no valve exists, line–clamping pliers earn their place in the toolkit for pinching off a hose and controlling spillage.

Connections may also differ from what you expect. The pump outlet on injected models often uses a self–locking quick–connect coupler that releases by depressing plastic tabs and needs no clamp at all. The dual clutch transmission and independent rear suspension do not affect the fuel plumbing, but the 4x4 driveline does affect access, since a front differential and propeller shaft occupy space beneath the frame that a two–wheel–drive chassis leaves open, tightening the hose routing slightly.

Signs It Is Time to Replace

  • A gasoline odor around the machine, often sharpest right after shutdown while the system still holds pressure
  • A wet streak, damp sheen, or puddle beneath the tank area or along the frame
  • Cracking, crazing, or a chalky finish visible on the hose
  • Hose that feels rigid instead of springy when pinched
  • Bogging under load, hesitation on hard throttle, or an engine acting starved at higher rpm
  • A ring of dust caked at a fitting where fuel has been seeping and evaporating

Assembling What You Need and Working Safely

Gather hose rated for fuel injection pressure in the original inside diameter, not general purpose carburetor tubing. Add fresh clamps to suit the fittings you find, a quick–connect release tool if the pump outlet uses a locking coupler, line–clamping pliers, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, sockets and a trim tool for the seat and side plastics, rags, and a flashlight.

Then deal with the air. Gasoline vapor is heavier than air, so in a closed garage it does not float upward and vent; it sinks and spreads across the floor at the exact height you will be kneeling. Move the Rancher outdoors if the weather allows, or open the door fully and put a fan on the concrete pushing air out of the space. Extinguish pilot lights on nearby appliances and keep chargers, grinders, and every other ignition source well away while fuel is exposed.

Depressurizing and Removing the Old Line

Pull the fuel pump fuse or relay first, then start the engine and let it run on the fuel remaining in the line until it stumbles and stalls. Turn the key off and disconnect the negative battery cable. Only now is the hose safe to open.

Take off the seat and the side plastics blocking access to the tank outlet and the run of hose to the throttle body. Slide the pan underneath and drape a rag over the first fitting you open, since a depressurized line still holds residual liquid. Slide any clamp well back along the hose before disturbing the end. For a quick–connect, depress the tabs squarely and pull straight off rather than prying, because aged plastic collars crack when levered. Twist the hose to break the varnish bond instead of yanking it, and slit a truly seized end lengthwise with a blade and peel it away rather than risking the fitting. Record every clip and clearance point before the hose is fully out.

Installation and the Pressurized Leak Check

Cut the replacement to the original length and add nothing, because a long hose chafes on the frame or drifts toward hot surfaces. Push each end fully onto its barb until it bottoms out, working dry. Grease, oil, and silicone leave a film on the sealing surface that gives pressurized fuel a path to creep out, so keep all of them away from the fittings. Hot water is the correct way to soften a stiff hose end.

Position new clamps just behind the raised bead on each fitting and tighten evenly. Where a self–locking quick–connect is used, push until the collar clicks, then tug firmly to confirm it latched; no clamp belongs there. Route the hose back through its original clips, well clear of the front driveline and exhaust.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, which is the ideal moment to inspect both joints while the area around them is still dry. Wipe the fittings and look again, then start the engine and check once more after several minutes at idle. Bear in mind that a new hose cannot fix a restricted filter, and on this model the filter is inside the tank with the pump, so lingering delivery problems point there.
