Nobody plans to replace a fuel line. It becomes a project when you notice a smell in the garage, spot a stain under the skid plate, or feel the Rotax twin stumble in a way it never used to. On a 2018 Renegade 850, the fix is genuinely straightforward once you accept that this is a pressurized system and treat it accordingly.

The Fuel System You Are Opening

Electronic fuel injection feeds the 850cc Rotax V-twin in this machine, so put the search for a petcock aside. Gravity plays no role in fuel delivery here; an electric pump module sitting inside the tank pushes fuel to the injectors and keeps the line pressurized after the engine stops. Anyone who opens a fitting without bleeding that pressure first gets a face full of gasoline. That module also contains the fuel filter, so there is no inline element on the hose you are about to remove.

Being a 4x4, the 850 routes its fuel line past front differential mounts and additional frame structure. The steps do not change compared with a two-wheel-drive quad, but keep a mental map of the extra clips and clearance points as you work.

Gathering What the Job Requires

  • Nitrile or rubber gloves — gasoline absorbs through skin and strips it of natural oils
  • A sealed metal or fuel-rated plastic container for captured fuel
  • Replacement hose matched to the original inside diameter and rated for fuel-injection pressure, not low-pressure carburetor tubing
  • New clamps in the same style as the originals, plus a quick-disconnect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, doing the job the missing petcock would have done
  • Sockets and drivers for the seat and plastics, a small flat screwdriver, a razor blade, and a good pile of rags

Work outdoors or with the garage door raised to its stop. Gasoline vapor is denser than air, which means it collects along the floor rather than venting through a window at head height. Ground level ventilation is the part that keeps you safe. Get heaters, appliance pilot lights, grinders, and hot work lamps out of the space before anything comes apart.

Bleeding the System and Taking the Line Out

Remove the fuel pump fuse or relay, then crank the engine until it stalls on the fuel remaining in the line. Shut the key off and disconnect the negative battery terminal. Pull the seat and enough side panel to reach the tank outlet, then follow the hose rearward to its throttle body end.

Slide a drain pan under the joints. Keep a rag over the first fitting you open, because a depressurized hose still holds standing fuel that will run out the moment the connection breaks. Back any worm-gear or spring clamp well down the hose before disturbing the joint. A quick-connect coupler releases when both tabs are depressed evenly and the fitting is pulled straight away from the barb; prying sideways is how plastic collars split. Where varnish has bonded the hose to a fitting, twist gently to break the seal instead of yanking, and if it will not let go, slit the hose lengthwise with a razor and peel it off. Capture the routing in a photo before the old hose leaves the frame.

Understanding Why Hose Wears Out

Two processes run in parallel. Thermal cycling from the V-twin gradually drives plasticizers out of the rubber, leaving a hose that is stiff instead of pliable. Once it stiffens, it can no longer absorb chassis flex, and vibration turns fine surface checking into genuine cracks. Riders in arid climates see this happen faster, because dry air continuously pulls moisture from the hose wall and hardens it from the outer surface inward.

Ethanol handles the inside. E10 pump gas takes on water and holds it, and a Renegade parked for a season with that blend standing in the line gives alcohol time to break down the inner liner while the volatile components evaporate and leave gum behind. A hose can therefore be hardening on the outside and disintegrating on the inside at once, shedding fine debris toward the injectors well before it ever drips.

Symptoms Worth Investigating

Fuel on the ground is the unmistakable sign, but many failing lines never leave a puddle. A gasoline smell that hangs around a parked 850 — particularly in the minutes after shutdown, while the injection circuit still holds pressure — is often the first real clue. Look for a web of hairline cracks, a chalky exterior, or a ring of caked dirt at a fitting where seepage has dried and trapped dust. Pinch the hose along its length and note anywhere it feels glassy and rigid rather than soft.

Then consider how the engine behaves. A line that is leaking under pressure or collapsing internally shows up as bogging under load, hesitation when you snap the throttle open, and the general sense that the machine is short on fuel at higher rpm. Because a pressure-side pinhole often atomizes fuel that evaporates before reaching the floor, a strong odor with no visible wet spot remains a legitimate finding.

Seating the New Hose

Cut the replacement to match the original length. Extra hose is not a hedge; it sags into the front driveline or scrubs a frame edge until it wears through. Push each end fully onto its barb until it bottoms, and do it dry. Nothing lubricated goes near a fuel fitting, because a film of grease or silicone on the sealing surface is precisely the path pressurized gasoline uses to escape. Soften a stiff hose end in hot water if it resists.

Position new clamps just behind the raised bead on each barb and tighten evenly, firm without crushing the rubber. Where the tank connection uses a self-locking quick-connect, push until the collar clicks and confirm the latch with a solid pull; adding a clamp there serves no purpose. Return the hose to every original clip so it stays clear of the exhaust and the differential.

Confirming No Leaks Before the First Ride

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle spins the pump and pressurizes the circuit, which is exactly when a dry fitting will show you the first bead of fuel. Wipe both joints clean, start the engine, and watch them for several minutes at idle. Shut down and inspect one final time before the bodywork goes back on. If the 850 still behaves like it is starving after a clean hose install, the in-tank pump and filter module deserves a look, since a fresh hose cannot fix a restricted strainer.
