Spotting and Replacing a Worn Fuel Line on a 2018 Can-Am Outlander MAX 650 XT

The fuel line rarely gets inspected until something smells wrong, which is unfortunate because it is one of the easiest parts on a 2018 Outlander MAX 650 XT to check. Pop the seat, look, squeeze, and you have most of your answer. This machine runs electronic fuel injection, so the hose carries pressurized fuel from an in–tank pump to the throttle body on the Rotax V–twin, and there is no petcock in the system to shut off. That makes both the inspection and the replacement a little different than they would be on an older carbureted quad.
The Inspection Checklist
With the seat and side plastics off, work through this list:
- Look for a gasoline puddle or a dark, damp stain on the skid plate or floor beneath the tank
- Smell the area, especially in the first few minutes after shutdown when residual pressure is still present
- Scan the full length of hose for hairline cracks, chalky grey surface, swelling, or soft spots
- Pinch the hose in several places; healthy line springs back while aged line stays dented or feels rigid
- Check both fittings for a ring of caked dirt, which is dried fuel seepage collecting dust
- Think back to how it has been running: bogging under load, a lean stumble, or fuel starvation symptoms with a full tank all point at delivery
A pressurized line can mist fuel out of a pinhole and evaporate it before it ever drips, so an unexplained fuel smell counts as evidence even without a puddle.
What Made the Hose Go Bad
Rubber deteriorates on both faces. Outside, the plasticizers that keep it flexible gradually leave, sped along by the heat cycling that comes with a V–twin, until the hose turns hard and starts to craze. Dry climates accelerate that further, since low humidity draws moisture out of the hose wall continuously.
Inside, ethanol–blended fuel does its own work. When a MAX 650 XT sits between seasons with gasoline in the system, that fuel absorbs moisture and slowly degrades the hose liner, leaving gum behind and thinning the wall from within. Internal damage gives no visual warning, which is why a hose that looks acceptable on an older machine still deserves replacement based on age alone.
What You Need on Hand
Gather everything first so no fitting sits open while you hunt for a part:
- Injection–rated fuel hose in the same inside diameter as the original
- New clamps in the correct size, plus a pick for spring–style clips
- Line–clamping pliers, standing in for the petcock this model does not have
- Nitrile or rubber gloves and eye protection
- An approved fuel container, a catch pan, and plenty of shop rags
- Sockets and drivers for the seat, panels, and tank hardware
Handle the fuel with respect. Gasoline vapor is heavier than air and settles low, gathering right where you are working, so open the garage completely or roll the machine outdoors and put a fan low to move air out. Pull every ignition source from the area including chargers and pilot–flame appliances, and keep an extinguisher close by.
Depressurizing and Disconnecting
Remove the fuel pump fuse or relay, crank the engine briefly so it stalls and vents line pressure, then turn the key off and disconnect the negative battery cable. Position the catch pan under the hose run and lay a rag over the connection you plan to open first, since fuel remains in the line even after pressure is relieved.
Ease each clamp back along the hose before you disturb a joint. On a locking quick–connect coupler, press both release tabs evenly and pull straight off; a sideways pry snaps collars that have hardened over the years. Old hose bonded to a barb should be twisted gently to break the varnish seal, and if it will not release, cut it lengthwise with a razor and peel it away. Sacrificing hose you are discarding anyway is always preferable to damaging a fitting.
Note the routing before the hose is fully out. As a 4x4 machine, this XT has front differential hardware and additional frame structure near the fuel line path, and every original clip holds the hose clear of exhaust heat and moving driveline parts.
Fitting the New Line and Testing It
Cut the replacement square and to the same length as the old piece; extra length chafes or sags into something, while a short piece pulls at the fittings under chassis flex. Push each end onto its barb until it bottoms against the shoulder, dry. No grease, oil, or silicone spray goes on a fuel fitting, because any lubricant film becomes a leak path once the pump comes up to pressure. A few seconds in hot water is all a stubborn end needs.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm without crushing. If a self–locking quick–connect is used at the tank, push until it clicks and tug to confirm it has latched; that fitting design needs no clamp. Route the hose back through its clips, reinstall the fuse, and Reconnect the battery.
Cycle the key on and off several times without cranking so the pump pressurizes the line, then inspect both joints while everything is dry and quiet. Wipe them, look for beads forming, and only then start the engine and check again at idle under working pressure. Before you reinstall the plastics, remember that on this injected Outlander the fuel filter is part of the in–tank pump module rather than an inline unit, so continued fuel starvation after a clean, dry hose replacement points toward that assembly instead of the line.
