The Rotax 854cc twin runs electronic fuel injection with the pump submerged inside the tank, so the supply hose carries pressurized fuel rather than a low-pressure gravity feed. A hairline crack on a pressurized line often sprays a fine mist that evaporates before it can drip, which is why a strong gasoline odor with a dry floor underneath is a legitimate reason to start inspecting.

Reading the Symptoms Correctly

Wash the tank area first so you are looking at fresh evidence instead of a season of trail grime, then work the hose over by hand. A healthy line feels springy and returns to shape when you release it. One near the end of its life feels dense and rigid, and bending it opens fine crazing that closes again when you let go. Look for a dark, tacky halo where the hose meets a fitting, because tiny amounts of seeping fuel evaporate and leave residue that captures dirt.

Pay equal attention to how the engine behaves. Bogging when you load it hard, a sharp stumble as you snap the throttle open, a lean feel at sustained higher rpm, or unusually long cranking after an overnight sit all point at fuel delivery. A carbureted quad losing fuel supply tends to fade softly and offers a float bowl drain where you can check for water and debris. This injected XT-P stumbles more abruptly as pressure falls out of range and gives you no such sampling point.

Puddles, Odors, and Visible Cracking

What Actually Ruins Fuel Hose

Two unrelated processes work on the rubber from opposite sides. Heat cycling and simple age drive plasticizers out of the wall, stiffening it until it can no longer absorb the flex of a chassis that moves as much as an XT-P does on rough ground. Low-humidity climates accelerate that hardening because arid air pulls residual moisture out of the material, which is why quads in high desert country show crazed, chalky hose years sooner than machines in humid regions.

Ethanol-blended gasoline attacks from the bore. Fuel left standing through months of inactivity draws in moisture and slowly degrades the inner liner, softening and swelling it while the outer wall continues to harden. The end result is a hose that looks passable while quietly shedding fine material toward injectors with very small orifices. On a carbureted machine that debris would settle harmlessly into a float bowl with a drain screw. There is no such catch here, which makes age by itself a fair reason to replace the line.

Supplies and a Safe Work Space

  • A razor or hose cutter, a flat-blade screwdriver, and sockets for the seat and panels

Gasoline vapor is heavier than air, so it sinks and travels along the floor toward pilot lights, space heaters, and cord connections sitting at that level. Work outdoors when the weather allows. In a garage, open the door completely and put a fan low so it moves air out of the space rather than swirling it around, shut off anything with a flame or a glowing element, and keep an extinguisher where you can grab it one handed. Gloves are worth wearing because gasoline absorbs through skin easily.

Relieving Pressure and Removing the Old Hose

Pull the fuel pump fuse from the fuse block, crank the engine until it stalls and will not restart, then turn the key off and disconnect the battery negative cable. Remove the seat and center panel to reach the tank, the pump flange on top of it, and the hose run heading toward the throttle body. Slide the pan into position and lay a rag over the joint you intend to break, because a bled circuit still holds standing fuel.

Move any clamp well back along the hose before you disturb the fitting. Quick-connect couplers release when you press the locking tabs squarely and pull straight along the fitting axis; prying sideways cracks a collar that has aged in engine heat. Hose varnished onto its barb typically lets go under slow twisting pressure, and if it refuses, slit it lengthwise with a razor and peel it away rather than damaging the fitting. Take note of every retaining clip and clearance point as the line comes out. This XT-P is a 4x4 machine, and the front differential and driveshaft hardware sit close enough to the hose path to create clearance points a two-wheel-drive quad never has.

Installing the New Line and Checking It

Cut the replacement to match the original length exactly. Excess hose sags into moving hardware or chafes on a frame rail, and a short piece keeps both fittings under permanent tension every time the suspension cycles. Push the new line onto each barb until it seats fully against the shoulder, and do it dry. Grease, oil, and silicone spray all compromise the seal under pressure and let the hose creep off the fitting over time. Dip a stiff end in hot water for thirty seconds to soften it instead.

Position each clamp just behind the raised bead so it cannot walk off, and tighten to firm contact rather than crushing the wall. Where a self-locking quick-connect is used, push until the collar clicks and then pull firmly to confirm the latch engaged; adding a clamp to that fitting accomplishes nothing. Reinstall the hose into every factory guide so it stays clear of exhaust heat and the front driveline.

Then reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle primes the pump and brings the line to full pressure while both fittings are still dry, which is the best moment to catch a seep. Wipe each joint with a clean white rag and study it, start the engine and inspect again at idle, then take a slow lap of the yard and look one final time. Worth remembering as well: the fuel filter on this Outlander is part of the in-tank pump assembly rather than an inline element on the visible hose, so lingering starvation after a clean install points toward that module rather than the new line.
