A fuel line swap on the 2018 Outlander 850 XT is a short job done well and a long, sticky mess done badly, and the difference is almost entirely in the preparation. This machine carries a Rotax 854cc V-twin with electronic fuel injection, which means an in-tank electric pump, no petcock to close, and a supply hose that holds pressure any time the key has been on. Gather everything first, understand the fitting style you are dealing with, and the actual wrench time is modest.
Everything on the Bench First
- Replacement hose rated for fuel-injection pressure, matched to the original inside diameter rather than eyeballed
- New clamps in the correct style, or a quick-connect release tool if your Outlander uses self-locking collars at the tank or throttle body
- Line-clamping pliers, which take the place of the petcock this model does not have
- Nitrile gloves, a wide drain pan, and a sealed container approved for gasoline
- A razor blade or sharp hose cutter for a clean square cut, plus a flat-blade screwdriver
- Basic sockets for the seat, center console, and any tank retaining hardware
- A generous stack of rags and a dry chemical extinguisher nearby
Buying hose by diameter matters more on an injected quad than most people expect. An undersized piece is nearly impossible to seat fully on the barb, and an oversized one will weep under pressure no matter how hard you crank the clamp.
Ventilation and Fuel Handling That Actually Matters
Gasoline vapor is heavier than air. It flows downhill, collects along the floor, and finds pilot lights, space heaters, and extension cord connections sitting at exactly that level. Roll the Outlander outside if you can. If not, open the garage door completely and set a fan low to move air out rather than stirring it around. Shut off anything with a flame or a glowing element before you break a fitting, and keep the battery disconnected while a line is open so a stray tool cannot arc against the frame. Gloves are not optional either, since gasoline passes through skin and carries its additives along.
Understanding Why the Hose Gave Up
Rubber fuel hose fails through two unrelated mechanisms. The first is plain age. Plasticizers migrate out of the wall over years of heat cycles from the big twin, and the hose stiffens until it cannot absorb chassis flex anymore. Riders in dry climates watch this happen faster, because low humidity leaches moisture out of the material and leaves a chalky exterior that crazes as soon as you bend it.
The second is chemical. Ethanol-blended fuel sitting in the line during a long layup draws in moisture and works on the inner liner, softening and eventually delaminating it. That is how a hose ends up rigid on the outside and crumbling on the inside at the same time. On a fuel-injected machine this matters more than on a carbureted quad, where debris at least has a float bowl to settle into. Here, whatever the liner sheds heads straight toward the injectors.
Reading the Machine's Complaints
The Outlander will usually tell you something is wrong before the hose splits outright. A fuel puddle on the skid plate after the quad has been parked is the obvious sign, but a strong gasoline smell around the seat area with no visible drip is more common on a pressurized system, since escaping fuel often atomizes and evaporates. Visible cracking, a hardened feel when you pinch the hose, and a grimy residue ring at a fitting all point the same direction.
Running symptoms are worth taking just as seriously. Bogging under load, a stumble when you snap the throttle, a lean feel at sustained rpm, or unusually long cranking after an overnight sit can all trace back to a line that is no longer holding pressure. Note that a carbureted machine tends to show fuel starvation as a soft, gradual loss of power, while this injected 850 is more likely to stumble sharply as pressure drops out of spec.
Taking the Old Hose Out
Start by killing pressure. Pull the fuel pump fuse, crank the engine until it stalls, turn the key off, and disconnect the battery negative cable. Remove the seat and center panel to reach the tank, the pump flange on top of it, and the supply run heading forward. Slide the pan into position and lay a rag over the joint you are opening first.
Push any clamp well back along the hose before disturbing the fitting. Quick-connects come apart by pressing the locking tabs squarely and pulling straight off, never by levering to one side, because aged plastic collars snap under that kind of load. A hose that has varnished itself to a barb usually releases with slow twisting pressure; if it will not, slit it lengthwise and peel it away instead of risking the fitting. Record the routing carefully. This 4x4 chassis puts a front differential and driveshaft in the neighborhood, so the hose follows a path with more clearance points than a two-wheel-drive quad would have.
Building the New Connection
Cut the replacement to the same length as the piece you removed. Too long and it chafes or sags into moving hardware; too short and both fittings live under constant tension. Seat the hose fully onto each barb, all the way to the shoulder, and install it completely dry. No grease, no oil, no silicone spray. Any lubricant on a sealing face gives pressurized fuel a route to escape, and it also lets the hose creep off the fitting over time. Soften a stiff hose end in hot water instead.
Place each clamp just behind the raised bead so it cannot migrate, and tighten it to firm contact rather than crushing the wall. Where the Outlander uses a self-locking quick-connect, push until the collar clicks and then tug hard to verify the latch has engaged; that fitting is designed to hold on its own and needs no clamp. Finish by returning the hose to its factory clips so it clears both the exhaust and the front driveline.
Confirming a Dry Repair
Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off five or six times without starting. Every cycle primes the pump and loads the line, which lets you catch a seep while the fittings are still clean and dry. Wipe both joints with a white rag and inspect it. Fire the engine next, let it idle a few minutes, and check once more. A short slow lap of the driveway followed by a final look is the last confirmation you need before the panels go back on.
Worth keeping in the back of your mind: on this Outlander the fuel filter is built into the in-tank pump assembly rather than living inline on the hose you just replaced. A new line cures leaks and cracking, but it cannot restore flow through a clogged filter. If the 850 continues to feel starved at high rpm after a clean installation, the pump module inside the tank is where to look next.
