Half of this job is finished before you loosen anything. Gather the right hose, the right clamps, and a plan for catching fuel, and a 2017 KingQuad 500AXi fuel line swap turns into a calm hour in the shop. Skip that step and you will be holding an open pressurized fitting while hunting for a rag.

Assembling Your Kit

  • Nitrile or rubber gloves, plus safety glasses — fuel under pressure can spit when a fitting first breaks loose
  • A wide drain pan and a sealed container rated for gasoline
  • Replacement hose rated for fuel injection pressure in the factory inside diameter, not general purpose carburetor line
  • New clamps that match the style already on the machine, and a quick-connect release tool if the pump flange uses a locking coupler
  • Line-clamping pliers, since this model has no petcock to close
  • A socket set for the seat and side panels, a razor knife, a small flat blade screwdriver, and a stack of rags

Buy the hose before you disassemble anything so you can compare inside diameter against the piece you remove. Guessing on diameter is how a fresh install ends up weeping at a barb.

Ventilation and Fuel Handling That Actually Matters

Gasoline vapor is heavier than air. It does not drift out an open window at head height; it sinks and pools across the floor, right where a water heater pilot or a shop heater lives. Do this job outside if the weather cooperates. If you must work indoors, open the overhead door fully so air moves at ground level, shut off every appliance with a flame or element, and keep a fire extinguisher within arm's reach. Wear the gloves for the whole job rather than pulling them on partway through, and disconnect the battery negative once the system pressure has been released.

What the AXi System Means for You

The AXi name marks Suzuki's fuel injection setup, and on the 500 it pairs a 493cc single with an in-tank pump module. That module houses the pump, strainer, and filter element together, which is why nothing on the visible hose can be unbolted and cleaned. Crucially, there is no petcock anywhere on this machine, so the old habit of flipping a lever and walking away does not apply. The line stays pressurized after shutdown until you deliberately bleed it. Because this is a 4x4 with electric power steering, the hose also runs past front driveline hardware and steering wiring, giving it a slightly tighter path than a two-wheel-drive quad would have.

Why the Hose Wears Out

Fuel hose ages from the inside and the outside at the same time. Externally, the plasticizers that keep the wall soft slowly leach out under engine heat, and the rubber stiffens until vibration cracks it. High desert and other dry climates accelerate that hardening because there is never enough ambient moisture to slow it down. Internally, ethanol-blended pump gas draws in water and degrades the inner liner, worst of all when the machine sits for months with fuel in the system. The end state is a hose that feels rigid outside while quietly sloughing particles into the delivery path toward a very small injector opening.

Symptoms to Take Seriously

Catch this before it becomes a roadside problem. Look for a fuel smell that lingers around the seat and tank after shutdown, a wet stain or slow drip on the skid plate, fine cracking or a chalky hardened surface on the hose itself, and a ring of dirt caked at a clamp where fuel has seeped and dried. On the running side, watch for bogging under load, hesitation off idle, or a lean surge that worsens as the tank runs down. Bear in mind that on an injected 500AXi a pressure-side pinhole can atomize fuel so completely that nothing ever hits the ground — the smell may be the only symptom you get.

Pulling the Old Line

Start by relieving pressure. Remove the fuel pump fuse or relay, crank the starter until the engine stalls and refuses to restart, then switch the key off and disconnect the battery. Take off the seat and the plastic panels shrouding the tank so both hose ends are accessible, and slide the drain pan into position.

Move each clamp well back along the hose before you attempt to free it. Spring clamps come off with a squeeze; worm-gear clamps loosen and slide. A plastic quick-connect at the pump outlet releases when you press its tabs evenly and pull straight back, and it will crack if you lever it sideways, so keep everything square. Hose that has varnished onto a barb should be twisted a quarter turn to break the bond or slit lengthwise with a razor and peeled off — that is far kinder to the throttle body spigot than pulling hard. Photograph the routing and every retaining clip as it comes apart, especially where the line passes the front differential area.

Installing the Replacement and Checking Your Work

Cut the new hose to the same length as the old one. Extra length is not a safety margin; it lets the line droop into the front driveline or chafe on a frame edge. Push each end fully onto its barb until it bottoms, and install it completely dry. Grease, oil, and silicone all give pressurized fuel a path to creep out along the sealing surface, so keep every lubricant away from the fittings. If a hose end resists, dip it in hot water for a few seconds to soften it.

Set new clamps just behind the raised bead on each fitting and tighten them evenly — snug enough to seal, not tight enough to bite into the wall. A self-locking coupler on the tank side wants no clamp; push until it clicks and then tug firmly to prove it has latched. Restore the hose into its factory clips so it stays clear of exhaust heat and moving parts.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without starting the engine. Each cycle spins the pump and pressurizes the line, letting you inspect both joints dry. Wipe them and look for the faintest bead of fuel. Then start it, let it idle, blip the throttle, and check a final time with a clean rag. Several minutes of dry running earns the bodywork going back on. If the machine still runs soft after a leak-free install, the in-tank filter and strainer inside the pump module is the next thing to look at, since it is the only other restriction in the delivery path on this KingQuad.
