How to Change the Fuel Line on a 2017 Sportsman XP 1000 High Lifter

Most owners of a 2017 XP 1000 High Lifter discover a fuel line problem by symptom rather than by inspection. The machine spends its time in water and mud, the plastics stay on, and the hose goes unseen until something changes in the way the twin runs or a smell greets you in the garage. Learning to read those signs early is what keeps a cheap piece of rubber from turning into a long walk out of a mud hole.

Warning Signs That Deserve a Wrench

  • A gasoline puddle or dark damp patch under the machine after it has been sitting
  • A fuel smell that hangs around the tank area, strongest immediately after shutdown while pressure is still held in the line
  • Fine cracking on the hose surface, a chalky texture, or a stretch that feels hard and stays deformed when squeezed
  • The engine bogging on hard acceleration, going flat at higher rpm, or acting like the tank is low when it is not
  • A ring of dried mud and grit welded to a fitting, which is what slow weeping leaves behind on a mud-duty quad

Do not wait for a drip. This is a fuel injected machine with a pressurized supply line, and a pinhole on the pressure side often mists and evaporates before it can form a puddle. Odor alone is enough evidence to pull the plastics and look.

Confirming the Fuel Delivery Setup

The XP 1000 High Lifter uses electronic fuel injection, so there is no petcock beneath the tank and nothing to shut off by hand. The in-tank pump module pressurizes the supply hose and feeds the throttle body, and that pressure stays in the line after the key comes out. Anyone used to older carbureted quads should adjust expectations here: the first move is always to relieve pressure, not to close a valve.

What Ages the Rubber Out

Fuel hose is flexible because of plasticizers blended into the compound, and heat cycles slowly drive those additives out of the material. Once enough have left, the hose hardens and loses its ability to move with the chassis, and ordinary vibration from the ProStar twin starts opening cracks in the surface. Dry, low-humidity air accelerates the whole process by pulling moisture out of the hose wall, which is why machines in arid country tend to need line work sooner.

From the inside, ethanol-blended pump gas does its own damage. Alcohol content attracts water and gradually breaks down the inner liner, and that degradation speeds up whenever fuel sits stagnant in the line for weeks between rides. The combination leaves you with a hose that is brittle outside, soft inside, and capable of sending debris downstream toward the injectors.

Getting Set Up Properly

  • Rubber or nitrile gloves, since gasoline strips skin oils fast
  • An approved sealed container to catch drained fuel
  • Injection-rated replacement hose in the same inside diameter as the original piece
  • Fresh clamps to suit the fittings you find, and a quick-disconnect release tool if a locking coupler is used
  • Line-clamping pliers to pinch off flow in the absence of a petcock
  • Basic hand tools for the seat and side panels, a razor knife, and plenty of rags

Set up outside or with the shop door wide open. Gasoline vapor is heavier than air and pools at floor level, so a fan moving air low across the space does far more good than an open window overhead. Kill any pilot light or shop heater, keep chargers and grinders out of the area entirely, and have a dry chemical extinguisher within reach before you start.

Taking the Old Hose Out of the Chassis

Remove the fuel pump fuse or relay, then crank the engine briefly until it dies to bleed off the bulk of the pressure. Key off, negative battery cable disconnected. Pull the seat and side plastics to reach the tank outlet and trace the hose to the throttle body.

Wash the mud off the work area and let it dry before opening a single joint, or grit will end up inside the fuel path. Slide a drain pan into position, rag over the first fitting, then move the clamp well clear of the barb before you twist anything. Quick-connect couplers want their release tabs pressed squarely and the fitting drawn straight off, since prying sideways cracks plastic collars that have been baking in an engine bay for years. Break a bonded hose loose with a gentle twist; if it holds fast, slit it lengthwise with a razor and peel it off rather than damaging the barb.

Capture the routing with photos as you work. This machine carries on-demand all wheel drive, a front differential, and taller arched suspension geometry, all of which crowd the hose path with clips and clearance points a simple two-wheel-drive quad never needs. Clean the mud out of each clip while it is exposed and check for the shiny spot that marks a chafe point.

Fitting the New Line and Verifying It Holds

Cut the replacement to the same length as the original, no longer. Slack lets the hose drape onto the exhaust or rub a frame edge until it opens up. Push each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give pressurized fuel a route past the clamp, so keep them away from fuel fittings entirely. Soften a stubborn hose end in hot water for a few seconds instead.

Install new clamps just behind the bead on each fitting and snug them evenly. If your High Lifter uses a self-locking quick-connect, push until it clicks and then tug hard enough to confirm it latched; that fitting takes no clamp at all. Return the hose to its factory clips so it stays away from heat and the front driveline.

Put the fuse back, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle pressurizes the circuit and gives you a dry, unhurried look at both joints. Wipe them and inspect again, then start the engine, check at idle, and blip the throttle before checking a final time. Remember too that this platform carries its fuel filter inside the tank as part of the pump assembly rather than inline on the hose, so lingering fuel delivery complaints after a clean install point toward that module rather than the new rubber.
