Swapping the Fuel Line on a 2017 Sportsman XP 1000

Most fuel hose replacements start with a smell rather than a breakdown. You park the 2017 Sportsman XP 1000 in the shed, walk past it the next morning, and something is off. That instinct is worth trusting, because on an injected machine like this one a weeping joint rarely announces itself with a dramatic gush. It seeps, evaporates, and repeats until the hose finally splits somewhere far from the truck.
Catching a Tired Line Before It Quits
Give the hose a hard look with the machine cold and the bodywork off. Cracking usually appears first as fine crazing near a fitting, where the hose is stretched over a barb and heat concentrates. Pinch the middle of the run between finger and thumb; healthy line squishes and springs back, while a hose near the end of its life feels like garden hose left in the sun. Watch for a ring of caked dust at either connection, which forms where fuel has been wicking out and drying for weeks. Running symptoms matter too: bogging under load, a stumble as revs build, or the engine acting starved when the tank is clearly half full all point toward restricted or leaking supply.
What Kills Fuel Hose Over Time
Two processes attack the rubber from opposite sides. Age and heat drive out the plasticizers that keep the wall flexible, leaving it hard and prone to splitting, and dry desert or high-plains air accelerates that hardening by pulling moisture out of the surface. Meanwhile, ethanol-blended gasoline sitting in the line through a quiet season absorbs water and works on the inner liner, softening and gumming it. The result is a hose that can look serviceable while quietly shedding debris toward the injectors. On an eight-plus season machine, replacement is preventive work, not a repair.
Injection Changes the Ground Rules
This Sportsman has no petcock. A carbureted quad lets you close a valve under the tank and walk away; the XP 1000 instead carries an electric pump inside the tank feeding a pressurized supply hose forward to the throttle body, and that pressure does not bleed off on its own when you shut the key. The fuel filter is built into the in-tank pump module rather than sitting inline where you could reach it, so do not go hunting for a canister along the frame rail. Expect a locking quick-connect coupler at the tank flange, and treat every joint as if it is holding pressure until you have proven otherwise.
Setting Up the Job Safely
Have all of this staged before the first fitting comes loose:
- Rubber or nitrile gloves and eye protection
- A sealed, approved container for drained fuel — not an open pail
- High-pressure fuel injection hose in the original inside diameter
- New fuel-rated clamps and a quick-disconnect release tool
- Line-clamping pliers, standing in for the shutoff valve this platform lacks
- Sockets, a short flat-blade driver, rags, and a drain pan
Work in genuinely open air. Gasoline vapor sinks and pools along the floor, so ventilation at ground level is what actually protects you — an open window at head height does very little. Keep every ignition source out of the area, including pilot lights on water heaters, and let the exhaust cool completely before you start.
Getting the Old Hose Out
Begin by relieving pressure: pull the fuel pump fuse, crank until the engine starts and stalls, then key off and disconnect the battery negative terminal. Lift the seat and remove whatever side panel blocks access to the tank and the hose run heading toward the engine. Position your pan and lay a rag over the joint you plan to open first, since residual liquid will still run out.
Slide clamps back along the hose before you touch the fitting. On a quick-connect, depress both release tabs squarely and pull straight off; prying at an angle cracks aged plastic collars and turns a hose job into a pump module job. Where the hose has cooked itself onto a barb, twist it loose gently or slit it with a razor and peel it away rather than yanking and risking the fitting. As the line comes free, note every clip and pass-through. All-wheel-drive Sportsman chassis route the supply hose around front differential hardware and additional frame structure that a two-wheel-drive machine does not have, and getting that path wrong invites chafing.
Installing the Replacement
Match the new hose to the length of the old one exactly. Too long and it rubs a frame tube or wanders toward the header; too short and it pulls on the fittings as the engine moves on its mounts. Push each end on dry until it seats against the shoulder of the barb, using hot water to soften a stubborn end if needed. Leave grease, assembly lube, and silicone off the fittings entirely — a lubricated sealing surface is exactly how pressurized fuel finds its way past a clamp. Place the fresh clamps behind the bead on each fitting and tighten them firmly but without deforming the hose. If your coupler is a self-locking quick-connect, push it home until it clicks and pull to verify; adding a clamp there accomplishes nothing.
Proving the Repair
Reinsert the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle pressurizes the line, which is the moment to inspect both ends closely while everything is still dry. Feel the joints with a clean fingertip, then fire the engine and check again at idle for beading or misting. Give it a few minutes of running and a couple of throttle blips before you reinstall bodywork. Once the panels are on, take a short low-speed loop and check underneath one more time. If the 2017 XP 1000 still feels soft on power delivery after a leak-free install, the in-tank filter and pump assembly is the next thing to evaluate.
