Renewing the Fuel Hose on a 2017 Polaris Sportsman 850 High Lifter

Mud riding hides problems. A 2017 Sportsman 850 High Lifter can carry a weeping fuel fitting for weeks under a coat of dried clay, and the first real clue is often a smell in the shop or a stumble under throttle. That is why the inspection habit matters on this machine as much as the wrench work, and why washing the fuel system area before you look at it is not optional.
Spotting a Failing Line Under the Mud
- Rinse and dry the tank area, then look for stains, drip trails, or a sticky film along the hose route
- Pinch the hose in several spots — it should still feel supple, not rigid or glassy
- Flex a section and watch for fine cracks that open under the bend
- Check each fitting for a caked ring of grit, which forms where fuel seeps and dries repeatedly
- Note any bulge or unusually soft length, both signs the internal reinforcement has failed
- Smell around the tank right after shutdown, while the circuit is still holding pressure
Running behavior counts as evidence too. Bogging under load, hesitation as rpm builds, or extended cranking on a warm engine all point toward a delivery problem. And because this is a pressurized system, a pinhole commonly mists fuel that evaporates before it can drip, so a persistent odor with a dry floor is still a genuine finding.
The Fuel System on This Model
The High Lifter runs the 850 twin with electronic fuel injection, which sets the ground rules for the whole procedure. A pump submerged in the tank pressurizes the hose feeding the throttle body, so there is no petcock to close and no carburetor bowl to drain. Pressure stays in the line after shutdown until you bleed it on purpose. The filter is part of the in–tank pump module rather than an inline canister on the visible hose. All–wheel drive means the hose has to clear front differential hardware and extra frame crossmembers, and on a mud build the routing is tucked in tightly for protection, giving you several clips to release along the way.
What Makes Hose Fail Over Time
Two forms of decay run in parallel. From the outside in, heat cycling and simple age drive plasticizers out of the rubber compound, and the hose goes from soft and compressible to hard and prone to cracking. Rigid hose cannot flex with a chassis that spends its life climbing out of holes, so faint checking becomes deep cracking. Dry regional climates hasten the change by pulling moisture out of the hose wall.
From the inside out, ethanol–blended fuel does the damage. Alcohol attracts water, and fuel standing in the hose across months of inactivity degrades the liner, softening it and shedding particles toward the injectors. Because both processes advance quietly, a hose can look serviceable and still be near the end of its life, which is why replacing on the basis of years in service makes sense.
Gathering Supplies and Setting Up
- Injection rated fuel hose matched to the original inside diameter
- Fresh clamps in the correct style, plus a quick–connect release tool if the tank fitting locks
- Line–clamping pliers, which take the place of a shutoff valve on this machine
- Nitrile or rubber gloves and eye protection
- A drain pan and a sealed container approved for gasoline
- Razor knife, small flat blade screwdriver, socket set, flashlight, rags
Take the fuel handling seriously. Gasoline vapor is denser than air and pools along the floor, where it can travel to reach a flame or a spark, so an open overhead door protects you in a way a window near the ceiling never will. Work outdoors when the weather allows, extinguish pilot lights and shut down space heaters, keep grinders and anything else that arcs away from the area, and pour drained fuel into a sealed container rather than leaving it standing open.
Relieving Pressure and Removing the Hose
Pull the fuel pump fuse or relay and crank the engine briefly until it dies, which drops circuit pressure to nearly nothing. Key off, then disconnect the battery negative cable so the pump cannot energize. Remove the seat and the front plastics, and clean the surrounding area well so dried mud cannot fall into an open fitting.
Position the pan beneath the joint and cover it with a rag before opening anything, since the hose retains fuel regardless of the bleed. Move worm gear clamps well back along the hose first. On a quick–connect, press the locking tabs squarely and draw the fitting straight off along its axis, never rocking it sideways, because plastic that has aged in engine heat splits easily. If varnish has bonded the hose to a barb, slit it lengthwise with a razor and peel it off rather than twisting. Photograph the routing and every clip location while the old hose is still captive.
Installation and Confirming a Dry Result
Trim the new hose to the exact length you removed. Excess sags toward the front driveline or chafes a frame edge, and too little constantly loads both fittings as the suspension cycles. Seat each end fully onto its barb, all the way to the shoulder, working it on dry. Grease, oil, and silicone all give pressurized fuel a path to escape under the clamp instead of sealing the joint, so keep them off completely; hot water for a few seconds softens a stubborn end.
Place new clamps just behind the bead on each fitting and tighten them evenly, snug rather than crushed. A self–locking quick–connect is pushed until it clicks and then pulled firmly to verify the latch caught, and needs no clamp. Return the hose to every original clip so it stays clear of exhaust heat and the front prop shaft, and confirm nothing hangs low enough to snag debris in deep going.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle pressurizes the circuit and lets you read both joints while the surrounding area is still clean. Wipe everything down, start the engine, and study the fittings at idle for several minutes before the bodywork goes back on. If the High Lifter still runs short on fuel after a leak free install, the in–tank pump and filter assembly is the next component to examine.
