A fuel hose that is on its way out rarely announces itself with a dramatic failure. On a 2017 Sportsman 850 the first hint is usually subtle — a smell that will not clear out of the shed, a stumble under throttle that was not there last season, or a faint stain on the skid plate. Learning to spot those early makes the difference between planning a repair and dealing with one on the trail.
Reading the Early Warnings
- Gasoline odor near the tank that hangs on after the engine has been shut down and the circuit still holds pressure
- A drip trail, damp patch, or sticky film anywhere along the hose path or at a fitting
- Hose that has turned hard or chalky, with fine cracks that open up when you bend it
- A swollen or unusually spongy length, indicating the internal reinforcement has broken down
- Bogging under acceleration, hesitation as revs climb, or longer cranking on a warm engine
- Dust and grit packed into a ring at a fitting, the signature of fuel seeping and drying again and again
On an injected machine like this one, a pinhole in the pressure side often sprays a fine mist that evaporates before it can drip. A convincing fuel smell with a dry floor underneath is not a false alarm.
Delivery System Specifics on the 850
The ProStar twin in this Sportsman is electronically fuel injected. Fuel is pushed from an electric pump inside the tank rather than dropping through a valve by gravity, which means there is nothing to turn off and no float bowl drain to open. Pressure stays in the hose after shutdown, so bleeding the system is a required first step. The filter is packaged with the in–tank pump instead of hanging inline on the visible hose, and the machine is all–wheel drive, so the run clears front differential hardware and extra frame structure on its way forward. Expect a few more clips to release than a two–wheel–drive quad would have.
The Chemistry and Physics of Hose Failure
Rubber hose stays flexible thanks to plasticizers, and heat drives those out over time. Enough years of engine bay heat cycling leave a hose that feels like solid tubing instead of something you can pinch. That transition matters, because rigid hose cannot absorb the flex a utility quad generates over rocks and ruts, and small surface cracks become real ones. Dry climates hurry the process along by pulling moisture straight out of the hose wall.
Simultaneously, ethanol–blended fuel goes after the liner from the inside. Alcohol attracts moisture, and when the blend sits in the hose through a long off season it degrades that inner surface, softening it and releasing debris toward the injectors. Both processes are quiet, which is why a hose can appear presentable while being genuinely worn out. Years in service deserve as much consideration as visible condition.
Setting Up and Handling Fuel Safely
Stage all of this before starting:
- Fuel injection rated hose matched to the original inside diameter
- New clamps in the correct style, plus a quick–connect release tool if the tank fitting locks
- Line–clamping pliers to pinch off flow, since there is no petcock here
- Nitrile or rubber gloves and eye protection
- A drain pan and a sealed container rated for gasoline
- Razor knife, small flat blade screwdriver, socket set, flashlight, rags
Ventilation is the part people underestimate. Gasoline vapor is heavier than air and settles along the floor, where it can travel and find an ignition source, so an open overhead door does real work that a high window cannot. Kill any pilot light or space heater in the building, keep sparking tools out of the area, and transfer drained fuel into a sealed container instead of letting it sit exposed while you finish up.
Bleeding Pressure and Extracting the Hose
Remove the fuel pump fuse or relay and crank the engine briefly until it stalls, which drops the circuit close to zero pressure. Turn the key off and disconnect the battery negative cable. Pull the seat and enough front bodywork to reach the tank fitting and follow the hose down to the throttle body.
Position the pan beneath the joint and cover it with a rag before you open it, since fuel remains in the hose regardless. Slide worm gear clamps well back along the hose first. Quick–connect couplers get their locking tabs pressed squarely and the fitting pulled straight off, never levered sideways, because aged plastic collars split under that load. When varnish has bonded the hose to a barb, cut it lengthwise and peel it off instead of twisting on the fitting. Photograph the routing and every clip while the old hose is still captured in the chassis.
Installing New Hose and Verifying the Result
Cut the replacement to the same length as the old piece. Excess hose sags into the front driveline or chafes on frame edges, and too little puts constant tension on both fittings. Seat each end fully onto its barb, all the way to the shoulder, and install it dry. Skip grease, oil, and silicone entirely, since a lubricated sealing surface gives pressurized fuel a path to creep out beneath the clamp. Warm water softens a tight end enough to slip on.
Fit new clamps just behind the raised bead on each fitting and tighten evenly, snug without deforming the hose. A self–locking quick–connect is pushed until it clicks, then tugged to confirm engagement, and takes no clamp at all. Route the hose back through every clip so it cannot touch exhaust or contact the front prop shaft.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while you inspect dry joints. Wipe the area clean, start the engine, and check both connections at idle for several minutes before reassembling the plastics. If the 850 still acts starved after a confirmed dry install, the in–tank pump and filter assembly is the next item to examine.
