Where Fuel Hose Loses Its Flexibility
Rubber fuel line is soft when new because of plasticizers blended into the compound. Heat from the ProStar single and years of thermal cycling drive those additives out, and the hose that once bent easily in your fingers turns stiff and glossy. A stiff hose cannot follow chassis movement anymore, so on washboard trail the flex loads concentrate in the inch or two next to each fitting until surface cracks appear there.
Environment tilts the timeline in both directions. Dry, low-humidity regions pull moisture out of the hose wall and harden it from the outer surface inward faster than a humid climate would. Ethanol-blended pump gas comes at it from within, drawing in water while it sits idle and slowly degrading the inner liner into gum and shed material bound for the injector. Because neither process is visible from outside, service age matters more than how the hose looks.
Assembling the Kit and Clearing the Air
Set out everything you need before opening a single connection:
- Fuel-injection rated hose in the factory inside diameter
- Nitrile or rubber gloves and eye protection
- A sealed, fuel-rated container plus a shallow catch pan
- Pinch-off pliers, which take the place of the fuel valve this model does not have
- New clamps in the original style and a pick for the quick-connect retainer clip
- Razor knife, rags, and hand tools for the seat and side bodywork
Treat ventilation as part of the procedure, not an afterthought. Gasoline vapor is heavier than air, so it flows down and pools along the floor where appliance pilots, floor drains, and motor brushes live. Roll the quad outside or open the shop completely, keep air moving low with a fan, unplug chargers, and put an extinguisher within reach.
Symptoms You Can Diagnose in the Driveway
Most of the evidence is available without tools:
- A fuel puddle or damp shadow beneath the mid-frame after the machine sits overnight
- Gasoline odor around the seat and console that is strongest immediately after shutdown
- Cracking, a chalky feel, or a hard section that will not compress evenly under your thumb
- Bogging on acceleration, a lean stumble on a climb, or the engine acting starved with plenty of fuel aboard
- Dirt cemented into a ring at a fitting, which forms where fuel seeps and dries repeatedly
On a pressurized circuit, a small breach frequently mists and evaporates instead of dripping, so a persistent smell with a clean floor still warrants a hose inspection on this 450 HO EPS.
Dropping Pressure and Extracting the Old Line
Bleed the pressure out before anything else. Pull the fuel pump fuse, let the engine run until it stalls, turn the key off, and disconnect the negative battery cable. Remove the seat and enough side panel to expose the tank flange, then follow the hose forward toward the throttle body. Slide the pan into position and lay a rag over each joint as you open it, since a depressurized line still holds fuel.
The tank end normally uses a push-lock quick-connect with a retaining clip. Move the clip clear, press the coupler in squarely, and pull straight off without prying, because plastic collars that have weathered several seasons crack under side load. Barbed connections release when you slide the clamp back, twist the hose to break the varnish bond, and work it off; a truly stuck piece gets slit lengthwise instead of yanked. Study the routing on the way out. This is an on-demand 4x4, so the hose threads past front differential hardware, and on the EPS version the steering assist unit and its harness occupy nearby console space that the line must stay clear of.
Building the New Connection
Trim the replacement to match the original length exactly. Excess hose eventually finds a frame tube to rub or sags into the steering path. Push each end fully onto its barb until it seats against the shoulder, and do all of it dry. Grease, oil, and silicone have no business on a fuel fitting, because a slick sealing surface gives pressurized fuel a channel to escape past the clamp. Soften a stubborn end in hot water instead.
Set the new clamps just behind the bead on each barb and tighten evenly rather than digging into the rubber. If your machine uses the self-locking coupler, push until it clicks, refit the retainer, and pull hard to confirm engagement; that joint takes no clamp. Reseat the hose in every factory clip so it stays away from exhaust heat, the front driveline, and the power steering wiring.
The Post-Install Leak Hunt
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle spins the pump and pressurizes the hose, giving you a chance to inspect the joints while everything is still dry. Wipe both fittings clean, start the engine, and check again at idle with strong light and a bare fingertip.
Let it idle several minutes and blip the throttle before the plastics go back on. A final note on this injected Sportsman: the fuel filter is built into the in-tank pump assembly rather than sitting inline where you can service it, so if delivery still feels weak after a clean hose swap, that module is the next thing to look at.
