Replacing the Fuel Line on a 2017 Sportsman 450 HO

Set the shop up properly before a wrench moves, because this job involves pressurized gasoline. Your 2017 Sportsman 450 HO is fuel injected, so there is no petcock to close and the hose you are replacing carries fuel under pressure from a pump mounted inside the tank. Carbureted machines let you turn a valve and walk away; here the pressure has to be taken out of the system deliberately, and the workspace needs to be ready for the fuel that comes out anyway.
Making the Workspace Right for Pressurized Fuel
Roll the machine outside if you can. Working indoors, open the door fully and put a fan on the floor blowing air out of the building, because gasoline vapor is heavier than air and collects at ground level where a window does nothing for it. Shut down water heater pilots, propane heaters, and any fixture with an exposed element in the same space, and postpone grinding or welding until the job is done and the rags are out of the building.
Wear nitrile or rubber gloves, since gasoline strips skin oils and passes straight through cotton. Have an approved fuel container ready instead of an open pan, and keep it capped between pours. On an injected machine a joint can spray rather than dribble when it lets go, so keep your face out of the line of fire and drape a rag over each fitting before you separate it.
Bleeding Down the System
Pull the fuel pump fuse or relay, then crank the engine until it stalls and will not restart. That removes the pressure the pump was holding in the line. Switch the key off and disconnect the battery negative cable so the pump cannot be energized while a fitting is open. Expect residual fuel regardless, with your container positioned underneath.
Because this model has no valve to shut, keep line-clamping pliers within reach. Pinching off a soft low-pressure section stops the tank from siphoning while you work, which is exactly the function a petcock performs on an older carbureted Sportsman.
How These Lines Fail
Fuel hose deteriorates on a calendar. Plasticizers that keep the rubber flexible slowly leave the compound, and the result is hose that is stiff, slightly shrunken, and no longer able to conform to a fitting. Engine heat cycles accelerate the process, and trail vibration keeps flexing the same bends until surface cracks show up.
Dry climates make it worse by pulling moisture out of the hose wall and hardening it from the outside in, so arid-region machines check and crack years earlier than identical quads in humid areas. Ethanol-blended fuel attacks the inner liner from the other direction, drawing in water during idle stretches and breaking that surface into a gummy residue. On an injected 450 that debris travels toward the injector and the pump module screen, which makes it every bit as consequential as it would be on a carbureted machine.
What to Watch For
Look for a fuel puddle or damp spot under the frame after the machine has sat, and trust a persistent gasoline smell around the tank even when nothing is visibly wet, since a pressurized leak can atomize before it drips. Inspect the hose surface for checking and squeeze it for hard, glassy sections. A ring of grit at a fitting is dried fuel residue from a slow weep. On the running side, watch for bogging under load, a stumble on hard acceleration, or an engine that feels starved at higher rpm as demand climbs beyond what a compromised line can supply.
Pulling the Old Hose Out
With pressure relieved and the battery disconnected, remove the seat and the side plastics needed to expose the tank and the run of hose toward the throttle body. Photograph the full path, every clip, and each clearance point. This is an all-wheel-drive chassis, so front differential hardware and extra frame structure route the line a bit further than a two-wheel-drive layout requires.
Slide any worm-gear or spring clamp well back before twisting the hose, and break the varnish bond with a gentle rotation instead of a hard yank. If your machine uses a quick-connect coupler, depress the locking tabs squarely and pull straight off without prying to the side, since aged plastic collars crack easily. When an end refuses to release, slit the hose lengthwise with a razor and peel it off rather than risking the fitting.
Installation and the Final Leak Check
Use hose rated for fuel-injection pressure, not general-purpose carburetor line, cut to the original length so it cannot chafe or sag into exhaust heat. Push each end fully onto its fitting until it bottoms out, and do it dry. Grease, oil, and silicone spray are never acceptable on a fuel connection, because that film gives pressurized fuel a route past the seal. Hot water on a stubborn hose end is the correct assistance. Set new clamps behind the raised bead and tighten evenly, and where a self-locking quick-connect is used, push until the collar clicks and tug to verify it has latched, with no clamp required. Restore the hose to its original clips, clear of driveline components and hot surfaces.
Reinstall the pump fuse or relay, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the circuit and lets you inspect the connections dry. Feel as well as look, then start the engine and check again at idle with a clean rag before the plastics go back on. Remember that the filter on this injected model sits inside the tank as part of the pump assembly rather than inline, so persistent delivery trouble after a clean hose install points to that module next.
