Servicing the Fuel Line on a 2017 Polaris Scrambler XP 1000

Nothing ruins a day on the trail quite like an engine that starts stumbling for reasons you cannot see. On a 2017 Scrambler XP 1000, a hardened or cracking fuel hose is a common culprit, and it is also one of the easier problems to correct at home once you understand how this machine delivers fuel.

Clues a Rider Should Not Ignore

Build the case before you take anything apart. A tired line typically shows itself through:

  • A gasoline smell lingering near the tank, most obvious in the first minutes after the engine is shut off
  • Fuel on the skid plate, or a dried outline on the floor where the machine normally sits
  • Hairline cracks, a chalky bloom, or a length of hose that has gone hard while the rest still flexes
  • Bogging when the engine is asked to pull, breaking up at higher rpm, or symptoms identical to running out of gas
  • Dirt built up in a distinct band at a fitting, which accumulates wherever fuel seeps and dries again and again

Because the supply side on this Scrambler is pressurized, a small leak can atomize and disappear rather than drip. If your nose says fuel and the floor says nothing, keep looking.

Injection Changes the First Move

The XP 1000 is fuel injected. Its ProStar twin is fed by an electric pump inside the tank that pushes fuel to the throttle body under pressure, so there is no petcock to close and no gravity feed to interrupt. That means the job starts with a fuse rather than a wrench: remove the fuel pump fuse or relay, crank the engine until it dies from starvation, shut the key off, and disconnect the negative battery cable.

Lift the seat and you will find the pump and sender module bolted through the tank shell with a wiring connector attached. The hose leaving it often terminates in a plastic quick-connect rather than a plain barb, which changes how it separates. Drive layout is worth a brief note as well. This is an all-wheel-drive quad, and the front differential plus its supporting frame members crowd the corridor the hose travels, so plan on tighter access and at least one extra clip keeping the line clear of the front driveline.

What Ages a Fuel Hose Out of Service

The suppleness of new fuel line comes from additives in the rubber, and those additives steadily leave the material over the years. As the hose hardens it stops flexing and starts cracking, usually at bends or wherever a clamp concentrates load. Heat from the engine and continuous trail vibration both shorten that timeline.

Fuel chemistry works the other direction. Ethanol-blended gasoline draws moisture into the system, and a hose standing full of E10 while the machine sits idle develops a softened liner along with gum deposits that can break loose later. Dry, low-humidity air accelerates exterior cracking by pulling moisture out of the hose wall. Both processes running at once are why a line can look reasonable and still be shedding material toward the injectors.

Getting Set Up Properly

Assemble everything before the fuel system is open:

  • Nitrile or rubber gloves, since raw gasoline defats skin and carries solvents through it
  • A sealed, fuel-rated container for captured fuel, never an open bucket
  • New hose rated for injection pressure in the correct inside diameter, not general purpose carburetor line
  • Clamps in the style you find installed, plus a quick-disconnect release tool if the tank end uses a locking collar
  • Line-clamping pliers, filling in for the petcock this machine does not have
  • Sockets and drivers for the seat and plastics, a small flat-blade screwdriver, and plenty of rags

The gasoline safety point is real and worth stating plainly. Fuel vapor is heavier than air, so it settles and pools at floor level where water heater pilots, shop heaters, and extension cords live. Work outdoors if the weather cooperates. Inside, open the overhead door fully and put a fan at ground level exhausting air out, keep ignition sources well away, and have an extinguisher within a step of the machine.

Backing the Old Line Out of the Chassis

Once pressure is relieved and the battery is disconnected, strip the seat and side panels so the whole run from module to throttle body is exposed. Set a drain pan under the low point and keep a rag wrapped around each fitting as you open it, because a depressurized hose still holds fuel that will run out.

Slide clamps several inches back along the hose before disturbing the joint. Quick-connect couplers need both locking tabs squeezed squarely and a straight axial pull; prying sideways cracks plastic that has aged in place. If varnish has glued the hose to a barb, twist it gently to break the bond, and if that fails, slice the hose lengthwise and peel it away rather than putting force on the fitting. Photograph the routing, clips, and clearance points before the old hose is fully out, since the path past the front differential is easy to get wrong on reassembly.

Installing the Replacement and Checking Your Work

Trim the new hose to the original length rather than leaving slack. A hose that is too long rubs a frame edge or drifts into the driveline, and neither becomes apparent until damage is done. Seat both ends fully onto their fittings, all the way to the shoulder, and assemble dry. No grease, no oil, no silicone spray anywhere near a fuel connection, because a lubricant film on the sealing surface is exactly what lets pressurized fuel weep past a clamp. Hot water for a few seconds is the only assembly aid a tight hose needs.

Install fresh clamps just behind the raised bead on each fitting, tightened evenly so the hose is held firmly without being deformed. If the tank connection is a self-locking quick-connect, push until it clicks and verify with a solid tug; that fitting holds on its own and should not receive a clamp. Route the hose back through every factory clip so it stays clear of hot exhaust and moving parts.

Then test it properly. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line each cycle. Wipe both joints with a clean light-colored rag and watch for any stain returning. Start the engine, let it idle for several minutes, and inspect a final time under heat and full pressure. Plastics go back on only after everything stays dry.

Last thing to keep in mind: the fuel filter on this Scrambler is part of the in-tank pump assembly rather than an inline canister you can swap on the visible line. Fresh hose resolves a leak, but if the engine still feels starved after a clean installation, the module inside the tank is the logical next step.
