On an older gravity-fed quad you would reach under the tank and flip a lever. That habit does not transfer to a 2017 TRX500 Rubicon 4x4 DCT EPS, which uses electronic fuel injection and an in-tank pump. Here the job opens by shutting the pump down and bleeding the line, and getting that order right keeps gasoline off your forearms.

Killing the Pump Instead of Closing a Valve

There is no petcock on this Rubicon to stop flow. An electric pump module sitting inside the tank pressurizes a reinforced supply hose that runs forward to the throttle body, and that pressure persists after you shut the key off. To relieve it, pull the fuel pump fuse or relay and crank the starter for a few seconds until the engine stalls on its own. Turn the key off afterward and disconnect the negative battery cable so the pump cannot cycle while you work. This is also why the replacement hose has to be rated for injection pressure — soft low-pressure tubing will weep at the clamps on this circuit.

What Actually Wears a Fuel Hose Out

The rubber gives up from both surfaces. Heat cycling and years of exposure pull the plasticizers out of the compound, and the hose stiffens until it becomes chalky and cracks at the tightest bend near a fitting. Dry, low-humidity riding country makes this arrive early by drawing moisture out of the hose wall. Meanwhile, ethanol-blended pump gas absorbs water and slowly breaks down the inner liner, softening the bore and shedding fine material into the fuel stream. That inside damage is worst when fuel sits still for months, so a Rubicon with light hours and long idle stretches can need line as badly as a working machine.

Symptoms That Point Straight at the Line

Take these seriously:

  • A fuel puddle under the quad or a wet band down the frame after it has been parked
  • A gasoline smell that stays with the machine long after everything has cooled
  • Fine cracks, a glazed shine, or a rigid stretch that will not compress between your fingers
  • Bogging under load, hesitation as the throttle opens, or lean running with plenty of fuel aboard
  • Caked dirt forming a ring at a fitting, the fingerprint of slow seepage

Because the line is pressurized, a small breach may atomize off warm metal and never form a drip. A strong odor over a clean floor still counts as evidence on this machine.

Parts and Protection to Have Ready

Lay this out in advance:

  • Nitrile or rubber gloves and eye protection
  • A sealed fuel-rated container for drained gas, plus plenty of rags
  • Injection-rated hose in the same inside diameter as the original
  • New clamps in the correct style and a quick-disconnect release tool if the tank fitting locks
  • Line-clamping pliers to pinch off a low-pressure section in the absence of a petcock
  • Sockets and a small flat-blade screwdriver for seat, rack, and panel hardware

Ventilation matters more than most people assume. Gasoline vapor is heavier than air and pools along the floor, so open the garage door completely or roll the machine outside instead of relying on a window overhead. Shut off pilot lights, keep grinders and open flame elsewhere, and have a fire extinguisher within reach the whole time.

Freeing the Original Hose From Its Fittings

With the system bled and the battery disconnected, remove the seat and any bodywork covering the tank connection. The FA6 trim carries both the dual clutch transmission and electric power steering, and paired with the 4x4 driveline the chassis is crowded, so give yourself honest access rather than working through a gap. Slide a drain pan under the area and drape a rag over the first joint you open, since residual fuel remains in a depressurized hose.

Move each clamp well back along the hose before disturbing the fitting. A locking quick-connect releases when both tabs are pressed squarely and the coupler is pulled straight off; leverage at an angle cracks plastic that has aged outdoors. Where varnish has bonded the hose to a barb, break the seal with a gentle twist rather than a hard pull, and if it holds fast, slit it lengthwise with a razor and peel it away. Photograph every clip and clearance point, particularly where the line threads past the front differential hardware.

Installing the Replacement Without Shortcuts

Cut the new hose to the length of the old one. Extra hose sags into hot or moving parts and a short piece keeps constant tension on both fittings whenever the chassis flexes. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry. Nothing goes on the fittings — grease, oil, and silicone all give pressurized fuel a channel to creep along and defeat the clamp. If the hose is stubborn, dip the end in hot water for thirty seconds first.

Place new clamps directly behind the bead on each fitting and tighten them evenly, firm enough to grip without cutting the rubber. On a self-locking quick-connect, push until you hear the click, then tug to be certain the latch engaged; that joint is designed to hold with no clamp at all. Clip the hose back into its original guides.

One Last Look Before You Load Up

Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle pressurizes the line, letting you inspect both connections while the area is still clean and dry. Start the engine next, watch the fittings at idle with a fresh rag for several minutes, then take a slow lap and check a final time before reinstalling the panels.

Keep one limitation in mind. On an injected Rubicon the fuel filter is built into the in-tank pump assembly rather than sitting inline on the hose you just replaced, so new line stops leaks but does nothing for restriction. Continued fuel starvation after a dry, leak-free install points toward the module inside the tank.
