Replacing a Fuel Line on the 2017 Honda TRX500 Foreman 4x4 Power Steering

Half of this job is done before a wrench comes out of the drawer. Gather the right parts, clear the right workspace, and the actual hose swap on a 2017 Foreman with power steering takes less than an hour. Skip that preparation on a fuel–injected machine like this one and you will find out quickly why it mattered, because PGM–FI keeps the supply line pressurized and gives you no petcock to shut off.

Parts, Tools, and Where to Do the Work

Everything on this list should be within reach before the first fitting is disturbed:

  • Rubber or nitrile gloves and eye protection
  • An approved sealed metal or plastic container for captured fuel
  • Replacement hose rated for fuel–injection pressure, matched to the original inside diameter
  • New clamps in the style your Foreman uses, plus a quick–disconnect release tool if a locking coupler is fitted
  • Line–clamping pliers, which perform the function the missing petcock would on a carbureted quad
  • Sockets and drivers for the seat and fender panels, a razor blade, and a large supply of rags

Workspace matters as much as tooling. Gasoline vapor is heavier than air and settles on the floor exactly where you will be kneeling with an open line in your hand, so move the machine outdoors or open the overhead door fully rather than cracking a window at head height. Shut down any heater with a standing pilot flame, unplug the battery charger, keep grinders and similar spark sources out of the space, and light the job with a sealed LED rather than an exposed bulb.

Confirming How This Machine Feeds Fuel

The 2017 Foreman uses electronic fuel injection with the pump mounted inside the tank. Practically speaking, that means three things. There is no valve to rotate to OFF, so pressure has to be bled electrically. Fittings may be self–locking quick–connect couplers rather than plain barbs with clamps, so look before you buy. And the fuel filter is part of the in–tank pump module rather than an inline element on the visible hose, so the line you are replacing is strictly a delivery path and nothing you do to it addresses filtration.

The Reasons Hose Goes Bad

Age is the dominant factor. The softeners built into fuel hose slowly migrate out of the rubber, and once they are gone the tube is stiff and glassy instead of springy. Heat cycling from the 475cc single accelerates the change, and flexing over rutted ground works the hardened sections into surface cracks. In dry, low–humidity country the process runs faster still, because the air pulls moisture from the hose wall and hardens it from the outside inward.

Ethanol–blended pump fuel attacks from the inside. E10 draws water into the system and degrades the inner liner, particularly during long stretches when the quad sits with fuel in the lines. A hose in that condition is brittle outside and soft inside, and on an injected Foreman the debris it releases travels toward the filter and injector rather than settling harmlessly.

Recognizing a Line About to Quit

The earliest sign is usually a gasoline smell that lingers around the machine after shutdown, while the system is still holding pressure. A damp patch or small puddle on the skid plate or floor confirms it. Pinch the hose along its length and feel for hardened, chalky stretches or hairline cracks that open when bent, then look for grit stuck to a wet band at either fitting. Watch how the engine behaves too, because bogging under load, a hesitation as the throttle opens, or a lean feel at higher rpm all point at compromised supply. Remember that a small leak on a pressurized system often mists off before it can drip, so odor can precede any visible evidence by weeks.

Removal, Fitting, and the Final Pressure Test

Relieve the pressure: pull the fuel pump fuse or relay, crank until the engine stalls, key off, battery negative disconnected. Remove the seat and the panels over the tank so both ends of the hose are accessible, slide a drain pan into place, and drape a rag over the first joint you open since residual fuel will still come out. Move clamps well back before disturbing a fitting, press quick–connect tabs evenly and pull straight off instead of prying sideways, and break each barb loose with a gentle twist. A hopelessly stuck hose gets slit lengthwise and peeled rather than forced.

Note the path as it comes free. This is a 4x4 chassis, so the line clears front differential hardware and extra frame crossmembers that a two–wheel–drive quad never has, and each retaining clip is holding it away from heat and driveline movement.

Cut the new hose to match the old length precisely, then push each end onto its barb until it bottoms out, working dry. Grease, oil, and silicone stay off fuel fittings entirely, because lubricant on the sealing surface gives pressurized fuel a path to creep out past the clamp. Soften a stiff end in hot water if it resists. Set new clamps just behind the raised bead at each fitting and tighten evenly without crushing the rubber, and where a self–locking coupler is used, push until the collar clicks and tug firmly to confirm the latch instead of adding a clamp it does not want.

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking so the pump pressurizes the circuit while everything is still dry and visible. Wipe both joints with a clean rag, inspect closely, then start the engine and check again at idle with the bodywork off. Give it several minutes of leak–free running before the panels go back on, and if delivery still feels weak, look next at the in–tank pump and filter assembly.
