You will usually smell a failing fuel line on a 2017 TRX500 Foreman 4x4 ES before you ever see it. On an injected machine like this one, the supply hose stays pressurized after shutdown, and a hairline split can push out a fine mist that evaporates before it ever reaches the ground. Learning to recognize that pattern, along with the running symptoms that accompany it, is what separates a planned twenty minute repair from an unplanned recovery ride in the truck bed.

Symptoms Worth Trusting

Any one of these deserves a closer look:

  • A gasoline odor around the tank that is sharpest right after shutdown, while pressure is still in the circuit
  • A damp patch or small puddle beneath the machine after it has been sitting overnight
  • Fine cracking, a chalky gray surface, or a hardened length you can feel when you pinch the hose
  • Bogging under load, stumbling on hard acceleration, or lean behavior that feels like the tank is nearly empty
  • A dust–caked ring at a fitting where fuel has been seeping and drying

Because a pressure–side leak may never drip, absence of a puddle proves nothing. Follow your nose and inspect the hose end to end with a flashlight, paying particular attention to the last inch at each fitting.

Understanding the Pressurized Circuit

This Foreman is fuel injected, so an electric pump inside the tank supplies the throttle body through a pressurized hose. There is no petcock to close, which means your shutoff is electrical. Pull the fuel pump fuse or relay, crank briefly until the engine stalls and will not restart, switch the key off, and disconnect the negative battery cable. That sequence bleeds the pressure down before anything comes apart.

Two more consequences follow. There is no float bowl drain to empty as there would be on a carbureted machine, so residual fuel exits at the fitting and needs a pan and a rag already positioned. And the fuel filter is built into the in–tank pump module rather than sitting inline where you can see it, meaning a new hose does nothing at all for a filter that has begun restricting flow.

The Reason Rubber Gives Up

Fuel hose does not wear out from use, it cures in place. Plasticizers that keep the wall soft slowly migrate out through years of heat cycling, and the remaining rubber grows stiff, shrinks slightly, and fractures when flexed. Dry climates accelerate that noticeably: low humidity draws moisture out of the hose wall and hardens the exterior from the outside in until the surface crazes.

From the other direction, ethanol–blended gasoline degrades the inner liner. Alcohol carries water into the system, and fuel that sits unused for months leaves gum and varnish that bonds the hose to the barbs while shedding fine particles downstream. On an injected Foreman that debris travels toward an injector orifice with much less tolerance for contamination than a carburetor jet, which is one more reason not to postpone the replacement.

Gear, Parts, and Working Safely

Stage the following before you begin:

  • Nitrile or rubber gloves and eye protection
  • A drain pan and a sealed, fuel–rated container
  • Hose rated for injection pressure and matched to the original inside diameter, not general purpose carburetor hose
  • New clamps for the fittings on your machine, plus a quick–disconnect tool if a locking coupler is used at the tank
  • Line–clamping pliers to pinch off a low pressure section, since there is no valve to close
  • Sockets for the seat and plastics, a screwdriver, a pick, and clean rags

Move the machine outdoors or open the shop door completely. Gasoline vapor is heavier than air and gathers at floor level, so it can reach a water heater pilot or a shop heater across the room long before you notice a smell standing up. Keep the recovery container capped, avoid any hot work in the building while a line is open, and take the soaked rags outside when you finish.

Getting the Old Line Off the Machine

With the pressure bled and the battery disconnected, remove the seat and the side plastics covering the tank and the run to the throttle body. Slide the pan into place and lay a rag over the first joint you open. Slide any spring clip or worm–gear clamp well back along the hose before disturbing the fitting. For a quick–connect coupler, lift the retainer, press the locking tabs squarely, and pull straight off without prying sideways, because an aged plastic collar cracks readily.

Twist a varnished hose end gently to break its bond with the barb rather than hauling on it, and slit a genuinely stuck end lengthwise with a razor so the fitting survives. Trace and photograph the routing before the hose is fully free. This 4x4 carries a front differential and driveshaft, and the electric shift and power steering harnesses share the same space, so there are more clips and clearance points here than on a two–wheel–drive machine.

New Hose, Then Verify Under Pressure

Cut the replacement to match the original exactly. A long hose chafes on the frame or fouls steering movement; a short one strains both fittings every time the engine rocks on its mounts. Push each end on dry until it bottoms out, with nothing applied to the barb — grease, oil, and silicone all give pressurized fuel a route out and cannot be cleaned away later. Warm water for a few seconds softens a tight end safely. Position the clamps just behind the bead on each fitting and snug them evenly. Where a self–locking quick–connect is fitted, push until the collar clicks, reseat the retainer, and tug firmly to confirm engagement, with no clamp added.

Return the hose to every original clip so it stays clear of the exhaust and the front drive components, then refit the pump fuse and Reconnect the battery. Cycle the key on and off several times without cranking; each cycle primes the pump and pressurizes the circuit while you inspect both joints dry. Feel for seepage as well as looking, then start the engine and check once more with a clean rag as it idles and warms. Only after several minutes of dry running should the plastics go back on. Persistent delivery problems after a leak–free install point to the in–tank filter and pump module.
