How to Change the Fuel Line on a 2017 Honda TRX250 Recon

Most fuel line jobs that come back and leak a week later fail for one of four reasons, and none of them involve difficulty. On a 2017 Recon this is a short, simple repair, which means the mistakes are avoidable if you know them in advance. Here is what goes wrong and how the job should actually be done.

Four Mistakes Worth Avoiding

The first is using the wrong material. Generic clear tubing swells, softens, and eventually collapses in gasoline, so buy hose specified for fuel and match the inside diameter of the original, not the outside. The second is lubricating the fittings. Grease, oil, and silicone spray all make assembly easier and all prevent the rubber from gripping the barb, leaving a slow weep path that no amount of clamp torque will ever close. Install every joint bone dry.

Third is reusing old clamps. A spring clamp that has been squeezing a hose for years has lost real tension, and a worm-gear band is permanently deformed after its first hard tightening. Fourth is over-tightening, which cuts into the hose wall and creates the exact leak you were trying to prevent. Snug, even, and just behind the retaining bead is the target at both ends.

The Fuel System You Are Working With

Your 2017 Recon is carbureted, which keeps this job mechanical from start to finish. A manual petcock under the tank offers OFF, ON, and RES, and one short rubber hose carries fuel down to the carburetor inlet by gravity. There is no pump and nothing pressurized, so closing the valve isolates the whole system and you can open a fitting whenever you are ready. On an injected quad you would begin by pulling the pump fuse and running the engine until it stalls to bleed the pressure held by the tank-mounted pump, but none of that is part of this repair.

The Recon is a two-wheel-drive machine, so the hose run is short and sits in plain view once the seat and the plastic over the tank are off. Four-wheel-drive utility quads route their fuel lines around a front differential and extra frame crossmembers, adding retaining clips and tighter clearances to work through.

Why the Hose Wore Out

Rubber fuel hose depends on plasticizers to stay flexible, and heat cycles from the air-cooled 229cc single drive them out permanently over the years. The hose stiffens, loses its spring, and eventually cannot flex where it bends toward the carburetor, so that curve concentrates stress and cracks. Dry climates shorten the timeline by drawing moisture out of the hose wall.

Ethanol-blended pump gas handles the interior. Alcohol attracts water into the fuel and works against the hose liner continuously, and fuel that sits motionless for long periods oxidizes into gum and varnish that stiffens the hose internally and sheds particles toward the carburetor jets. Because both processes run at once, hose age is a better guide to replacement than how the outside looks.

Signs You Should Be Watching For

  • A gasoline smell that persists around the quad hours after shutdown
  • A wet spot or slow drip beneath the left side of the engine
  • Hairline cracking on the outer surface, particularly at the bend
  • A hard or chalky feel where the hose should be pliable
  • A dust-caked ring at either fitting from repeated weeping
  • Bogging under load or a lean stumble that feels like a low tank

On a gravity system a crack above the carburetor can drain the tank onto the floor with the ignition off, so treat any of these as immediate.

Tools, Parts, and Working Safely

Set out gasoline-rated hose in the original inside diameter, two new clamps, gloves, eye protection, a sealed fuel container with a funnel, a flat-blade screwdriver, pliers, a socket set for the plastics, a razor blade, and rags.

The one genuine hazard is the fuel. Gasoline vapor is heavier than air, so it sinks off the machine and spreads along the floor until it finds an ignition source at ground level, usually a water heater pilot, a shop heater, or a battery charger sitting on the concrete. Move the quad outdoors if you can. Working inside, open the overhead door completely and shut off anything with a flame or a glowing element. Keep drained fuel capped rather than standing in an open pan, drape a rag over any fitting you have opened, and wear gloves since gasoline strips the oils out of skin almost instantly.

The Procedure Start to Finish

Turn the petcock to OFF. Attach a short piece of scrap hose to the float bowl drain nipple at the bottom of the carburetor, run it into your container, and open the drain screw so the low point of the system empties without spilling. Slide both clamps back clear of the fittings. Grip the hose next to each barb and rotate it a quarter turn in both directions to shear the varnish bond, after which it slides off easily. A hose too hard to twist gets slit lengthwise with the razor and peeled off the spigot, never pried, because the petcock outlet and carburetor inlet are the fragile and expensive parts of this assembly. Photograph the routing before the old hose is fully out.

Cut the replacement to match the original length so it follows the same gentle arc with no kinks and no contact with the exhaust or shift linkage. Warm each end in hot water for a few seconds, then push it fully onto its barb until it seats past the retaining bead. Fit the new clamps just behind the bead at both ends and tighten them evenly. Both connections on this Recon are clamped barbs, in contrast to injected machines where certain joints use self-locking quick-connect couplers that take no clamp at all.

Testing Before the First Ride

Open the petcock and wait five minutes with the engine off, letting gravity pressure test the joints. Inspect both fittings under bright light, then wipe each with a clean dry rag and look for fuel on the cloth. When both stay dry, start the engine and check again at idle, since vibration reveals a seal that held while stationary. Finally, pull the screen out of the petcock and rinse it in clean fuel while access is good. That filter is serviceable on your carbureted 2017 Recon, whereas an injected quad hides its filter inside the tank with the pump.
