Trust Your Nose Before Your Eyes

On a carbureted quad a failing fuel hose eventually drips, and you find the puddle. Your 2017 Outlander MAX 650 DPS does not work that way. The Rotax V-twin here is fuel injected, fed by a pump inside the tank, and the supply hose carries fuel under real pressure. When a pressurized hose develops a pinhole, the fuel leaving it atomizes into a fine mist and often evaporates before it can reach the skid plate. That means smell arrives long before any visible evidence does.

So if you catch a sharp gasoline odor around the tank after a ride, especially in the first few minutes after shutdown while pressure remains in the line, treat that as a real finding and go looking. A dry floor proves nothing on this machine.

The Full List of Warning Signs

  • A wet patch or small pool of fuel under the machine after it has been parked a while
  • Fine surface cracking, a chalky white haze, or a hardened section you can feel by pinching the hose
  • A ring of caked dust at either fitting, which builds up where fuel seeps slowly and evaporates
  • Bogging when you load the machine, a stumble as you roll into the throttle, or behavior that mimics a nearly empty tank
  • A hose that holds a dent or crease where you squeezed it instead of springing back

That last one is the most useful hands-on test there is. Healthy fuel hose rebounds; a hose at the end of its service life feels almost like plastic tubing.

What Time Does to Rubber

Fuel line fails chemically rather than from wear. The plasticizers that keep the compound flexible migrate out of the rubber over the years, so the hose stiffens, quits absorbing vibration from the twin, and starts developing cracks that work inward from the surface. Dry climates make this happen years earlier, because low ambient humidity keeps pulling moisture out of the hose wall and hardening it from the outside in.

The inside of the hose faces a different problem. Ethanol blended pump gas attacks the inner liner, and the damage is worst when a machine sits for months at a stretch with fuel standing motionless in the line rather than flowing. A hose can therefore be brittle on its exterior and degrading on its interior at the same time, quietly sending fine debris toward the injectors while appearing entirely serviceable in the frame.

Gathering Parts and Working Safely

Collect all of this before the first fitting comes loose:

  • Nitrile or rubber gloves and safety glasses
  • An approved fuel container and a drain pan with generous capacity
  • Replacement hose rated for fuel injection pressure, matched to the original inside diameter
  • New clamps in the style already on the machine, plus a quick-disconnect release tool if the tank outlet is a locking coupler
  • Line-clamping pliers, which take the place of the petcock this fuel injected model does not have
  • Hand tools for the seat and side panels, clean rags, and a razor blade

Handle the gasoline like the hazard it is. Work outdoors, or with the garage door raised all the way and a fan low to the floor moving air out of the space. Fuel vapor is heavier than air and pools at ground level, precisely where a water heater pilot or furnace burner can ignite it well after the smell has cleared at nose height. Keep the battery disconnected while lines are open and the container capped between pours.

Getting the Old Hose Off

With no valve to close, you start by bleeding pressure. Pull the fuel pump fuse or relay, crank the starter briefly until the engine stalls or refuses to fire, switch the key off, and disconnect the negative battery cable. Remove the seat and any bodywork blocking the tank outlet, then trace the hose forward to the throttle body, cataloging every clip. The MAX frame is stretched for two up seating, so the run is longer than a single seat Outlander uses, and the selectable 2WD and 4x4 driveline places front differential hardware near part of that path, defining clearances you will want back exactly as they were.

Slide the pan under the joint you plan to open, cover the fitting with a rag, and separate it slowly, since standing fuel remains in the hose even after the circuit is bled. Back worm-gear clamps completely off or slide spring clamps well up the hose before disturbing the end. Quick-connects want the tabs pressed evenly and a straight pull, with no sideways leverage, because collars grow brittle with heat cycling. If varnish has bonded a hose end to its barb, twist gently to break it, and if it holds, slit the hose lengthwise and peel it away rather than risking a fitting you intend to reuse. Photograph the routing while everything is still in its clips.

Installing the New Line and Confirming It Is Dry

Cut the replacement to the same length as the original. Extra hose is not a safety margin; a long line sags toward hot exhaust or rubs a frame edge until it wears through. Push each end onto its barb dry, seating it fully past the raised bead. Keep grease, oil, and silicone entirely away from the fittings, since lubricant on a sealing surface is exactly how pressurized fuel finds a path out beneath a clamp. If an end resists, soften it in hot water for a few seconds and try again.

Set new clamps just behind each fitting bead and tighten evenly, snug without cutting into the rubber. Where the tank side uses a self locking quick-connect, push until it clicks and then tug firmly to confirm the latch engaged; that fitting is designed to hold without a clamp and adding one risks deforming it. Reinstall the hose into every factory clip and check clearance with the suspension settled at ride height.

Verify before you ride. Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the hose while the engine stays cold, giving you the best possible conditions to inspect both joints with a flashlight and a clean white rag. Any trace of dampness means reseat the hose and reposition the clamp before proceeding. Once it holds dry, start the engine, let it idle several minutes, and check again warm, since thermal expansion can reveal a marginal joint that passed cold.

Keep one platform detail in mind as you button things up. The fuel filter on this injected Outlander is part of the in-tank pump module rather than an inline unit on the visible hose, so if delivery problems persist after a clean install, that assembly inside the tank is your next stop.
