The connections are what make or break this job. Everything else on a 2017 Outlander MAX 1000 XT-P is straightforward hose work, but the fittings at each end determine which tools you need, how the old line comes off without collateral damage, and whether the new one seals under pressure. Because this machine is fuel injected and its line is pressurized by a pump inside the tank, those fittings do not get a second chance.
Know Your Fittings Before You Touch Them
Pull the seat and identify what you have at both ends of the run. A barbed fitting with a spring or worm gear clamp over the hose is the simpler case: the clamp slides back, the hose twists off, and a new clamp goes on. A plastic quick-connect coupler with locking tabs is a different animal. It releases only when both tabs are pressed evenly and the coupler is pulled straight off the nipple, and it will crack if you try to lever it with a screwdriver, because the plastic has spent years in heat, cold, and mud.
If your machine has quick-connects, order the release tool along with the hose. Trying to improvise one with picks and small screwdrivers is how collars get broken, and a broken coupler turns an afternoon repair into a wait for parts. On the reinstall side, a self locking quick-connect needs no clamp at all — it seals internally, and adding a clamp over it can distort the body.
The System Behind Those Fittings
The 2017 MAX 1000 XT-P is fuel injected. There is no petcock lever to close, no float bowl to drain, and no gravity feed. An electric pump inside the tank beneath the seat pressurizes the line to the throttle bodies of the 976cc Rotax twin whenever the key is on, and pressure remains after shutdown. Isolation is therefore electrical, and it happens first: pull the fuel pump fuse or relay, crank the engine one to two seconds until it stalls, turn the key off, and disconnect the negative battery cable.
Filtration is packaged inside the tank as well, with the element and pickup screen integrated into the pump module rather than sitting inline on the hose. Worth remembering if fuel starvation symptoms persist after a clean hose install.
What Ages the Rubber Out
Fuel hose depends on plasticizers to stay flexible, and those compounds slowly migrate out of the wall over the years. Heat cycling from a big displacement twin speeds that loss, and once the hose is hard and glassy it can no longer absorb vibration or frame flex. Fine surface crazing appears, then real cracks, and eventually a path through the wall. In dry, low humidity country the hardening progresses noticeably faster because there is no ambient moisture slowing it.
Ethanol blended fuel works the inner liner instead. Gas standing in the line through long inactive stretches attracts water and degrades that liner, softening it and shedding fine particles into the flow. Between the two, a hose can look presentable and still be shot, which is why age matters as much as appearance.
Symptoms, Supplies, and Ventilation
Investigate if you notice any of these:
- A fuel puddle or a recurring wet patch under the machine
- Gasoline odor around the seat, sharpest immediately after shutdown
- Cracking, chalkiness, swelling, or a flattened section under an old clamp
- Bogging under load, a lean surge, or the engine acting nearly out of fuel with a full tank
- A caked ring of grit at a fitting from fuel seeping and drying
Stage your gear before disassembly: injection rated hose in the matching inside diameter, new clamps in the correct style, a quick-connect release tool if needed, line clamping pliers to substitute for the fuel valve this model lacks, nitrile gloves, safety glasses, rags, an approved sealed fuel container, a shallow catch pan, metric hand tools, and a razor knife.
Then handle the air. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward pilot lights, chargers, and heaters at that level. Work in the driveway when weather allows. Indoors, open the overhead door completely and put a fan on the floor pushing air out, keep drained fuel in a closed container, and remove soaked rags from the space when you are done.
Out With the Old Line
With pressure relieved and the battery disconnected, remove the seat and the rear panels needed to see both hose ends. Slide the catch pan underneath and drape a rag over the fitting before opening it, since a bled line still holds standing fuel that will run out.
Walk clamps well back along the hose before separating anything. Where varnish has bonded hose to barb, break the seal with a slow twist, and if it still resists, slit the hose lengthwise and peel it off rather than pulling hard enough to bend or crack the fitting. Take note of the routing on the way out: the MAX rides the extended two up chassis and this is a four wheel drive machine, so the line covers a longer path and threads past more frame crossmembers and front differential hardware than a compact two wheel drive quad presents. Photograph every clip and clearance gap.
New Hose, Then a Pressure Test
Cut the replacement to the original length. Extra hose finds something to chafe against; a short piece keeps constant load on both ends. Push each end fully onto its fitting past the raised bead, working dry. No grease, no oil, no silicone spray on any sealing surface, because a lubricated fitting is exactly what gives pressurized fuel a path out from under a clamp. Warm water is the only assembly aid you should reach for.
Set clamps just behind the bead and tighten them evenly, snug rather than crushed. Push a self locking quick-connect until it clicks, then pull firmly to confirm it latched. Reseat the hose in every original clip so it stays clear of exhaust heat and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, which lets you inspect both joints while they are still dry and clean. Wipe them with a light colored rag and look for darkening. Then start the engine, let it idle several minutes, and check once more with heat and vibration in play. Dry connections at that point earn the bodywork going back on, followed by a short lap before your next real ride.
