Rubber has a shelf life, and fuel line has a shorter one than most owners assume. A 2017 Outlander MAX 1000 XT that has spent its years outdoors, in the sun, hauling two riders through heat cycles behind a 976cc Rotax twin, is running hose that has quietly changed character since it left the factory. Understanding that decay is what tells you whether to replace the line now or wait for it to pick the timing for you.

The Chemistry of a Dying Hose

Fuel hose is flexible because of plasticizers blended into the rubber. Those compounds slowly migrate out over years, and as they go, the wall stiffens. Squeeze a fresh piece and it springs back; squeeze a decade old piece and it feels like a piece of conduit. Once that stiffness sets in, every expansion and contraction cycle from engine heat and every twist from frame flex on rough ground opens fine cracks in the surface, and those cracks work inward until they reach the bore.

Dry climates speed this up measurably. In low humidity country there is nothing in the air to slow moisture loss from the rubber, so the hardening progresses from the outside faster than it would in a humid region. Ethanol blended fuel comes at the same hose from the other side. E10 sitting in the system through a long stretch of inactivity attracts water and breaks down the inner liner, softening it and shedding fine material toward the injectors. Neither mechanism is dramatic, and both are why a hose can look fine and still be nearly finished.

What a Failing Line Feels Like From the Seat

Do not wait for a rupture. These are the tells:

  • A fuel puddle or wet streak under the machine, or a damp patch on the skid plate after it sits
  • A gasoline smell that hangs around the seat and rear rack, most noticeable just after shutdown
  • Cracking, chalkiness, swelling, or a permanently flattened spot under an old clamp
  • Bogging on climbs, a lean stumble at part throttle, or the engine acting starved with plenty of fuel in the tank
  • A ring of caked dirt at a fitting, left behind by fuel that seeped and evaporated

Identifying the 2017 Fuel System

This machine is fuel injected. There is no petcock to close, no float bowl to drain, and no gravity feed doing the work. The pump lives inside the tank under the seat and pushes fuel forward to the throttle bodies at pressure whenever the key is on. That single fact reorders the whole job compared with a carbureted quad, where shutting a valve and emptying a bowl is all the isolation you need. Here, isolation happens at the fuse box, and the line stays charged until you bleed it.

Filtration is also handled differently. The filter and pickup strainer are packaged with the in tank pump instead of sitting in a visible inline housing. Keep that in mind if delivery problems survive the hose replacement, because new rubber does nothing for a plugged element.

Preparation, Supplies, and Ventilation

Line everything up first:

  • Nitrile gloves, eye protection, and a supply of rags
  • Injection rated fuel hose in the correct inside diameter, plus fresh clamps in the right style
  • A quick-connect release tool if a locking coupler is used at the tank outlet
  • Line clamping pliers, standing in for the petcock this model does not have
  • An approved fuel container and a wide, low catch pan
  • Metric hand tools for the seat and rear plastics, and a razor knife

Treat the vapor seriously. Gasoline fumes are heavier than air, sink to the floor, and travel toward whatever ignition source is sitting at that level — a water heater pilot, a battery charger, a shop heater. Work outside if you can. Inside, the overhead door goes fully open and a fan goes on the floor moving air out of the building, not a fan in a window overhead.

Bleeding Down, Removing, and Refitting

Start electrically. Pull the fuel pump fuse or relay, crank the engine for a second or two until it dies, shut the key off, then disconnect the negative battery cable. Pull the seat and whatever panels stand between you and both ends of the hose run.

Slide the pan under the work area and drape a rag over each fitting as you open it, since a bled line still holds standing fuel. Move clamps well back along the hose before separating anything. Quick-connect collars want both tabs pressed squarely and a straight pull; prying with a screwdriver cracks plastic that has aged in the weather for years. If varnish has welded the hose to a barb, twist gently or slit the hose lengthwise and peel it off rather than risking the fitting.

Study the routing on the way out. The MAX rides on the long two up chassis and this is a four wheel drive machine, so the hose travels farther and negotiates more frame crossmembers and front driveline hardware than a compact two wheel drive quad would present. Photograph every clip.

Cut the replacement to the original length exactly. Push both ends fully onto their fittings, past the raised bead, working dry. Grease, oil, and silicone spray all belong nowhere near this job — a lubricated sealing surface gives pressurized fuel a path out. Hot water softens a stubborn end enough to slide on. Set clamps just behind the bead and tighten them evenly rather than crushing the hose. Where a self locking quick-connect is used, push until it clicks and tug to confirm; that style is designed to work without a clamp.

Proving the Repair

Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. The pump runs and pressurizes each time, which is the ideal condition for inspecting still dry joints. Wipe both connections with a clean light colored rag and look for any darkening. Start the engine, let it idle several minutes, and check once more with heat and vibration in play. When both ends stay dry, refit the bodywork, take a short loop around the yard, and give the underside a final glance before the next real ride.
