This Rotax powered quad is fuel injected, the pump sits inside the tank, and there is no petcock valve to close before you start. The supply hose holds pressure any time the key has been on, so laying out the right parts and tools ahead of time is not just tidiness, it is how the job stays under control.
Laying Out Parts and Tools First
- Replacement hose rated for fuel-injection pressure, matched to the original inside diameter rather than guessed
- New clamps in the correct style, or a quick-connect release tool if your XT-P uses self-locking collars
- Line-clamping pliers, which fill the role the missing petcock would have played
- Nitrile or rubber gloves, a wide drain pan, and a sealed container approved for gasoline
- A razor blade or dedicated hose cutter so the ends are square and clean
- Sockets and a flat-blade screwdriver for the seat, center console, and tank hardware

Inside diameter accuracy matters more on a pressurized system than most people expect. Hose that runs slightly oversized will weep under pump pressure no matter how firmly you tighten the clamp, and undersized hose will never seat fully onto the barb.
Ventilation and Fuel Handling
Gasoline vapor is heavier than air, which means it does not drift up and away. It flows downhill, collects along the floor, and finds water heater pilots, space heaters, and extension cord junctions sitting at exactly that height. Roll the XT-P outdoors if the weather cooperates. Working in a garage means the door fully open and a fan set low to push air out of the building, every flame and hot element shut off before you break a joint, and the battery disconnected so a dropped tool cannot arc against the frame. Wear gloves, since gasoline crosses skin readily and carries its additives along with it.
Why the Hose Hardens and Splits
Rubber fuel hose is attacked from both directions. On the outer wall, years of heat cycles from the 854cc twin drive plasticizers out of the material, leaving hose that has gone stiff and can no longer flex with a chassis built to move as much as this one does. Dry climates hasten it, because low humidity pulls residual moisture out and leaves a chalky surface that crazes as soon as you bend it.
From the bore side, ethanol-blended gasoline does the work. Fuel standing in the line through a long layup absorbs moisture and slowly degrades the inner liner, softening and swelling it while the outside continues to harden. That combination is how a hose ends up looking acceptable while shedding fine debris toward injectors with very small passages. A carbureted machine would at least trap that material in a float bowl with a drain screw. This one has no such catch, which is why age alone is reason enough to change the hose.
Symptoms Worth Investigating
- Fuel pooled on the skid plate or a wet ring on the concrete after the machine has sat
- A gasoline smell hanging around the seat and console, sharpest right after shutdown
- Visible surface cracking or a hardened length you can feel when squeezing the hose
- A sticky, dirt-caked ring at a fitting where fuel has seeped and evaporated
- Bogging under load, an abrupt stumble on hard acceleration, or a lean feel at sustained rpm
- Longer cranking than normal on a cold start, suggesting pressure escapes overnight
Because the system runs pressurized, a genuine leak may never produce a puddle at all. Fuel escaping a hairline split atomizes and evaporates, so trust a strong odor and rough running over the absence of a drip.
Depressurizing and Extracting the Old Line
Start by pulling the fuel pump fuse from the fuse block, then crank the engine until it sputters out and refuses to restart. Shut the key off and disconnect the battery negative cable. Remove the seat and center panel to reach the tank, the pump flange on top, and the run of hose heading forward to the throttle body. Position the drain pan and drape a rag across the joint you plan to open, because residual fuel is still going to come out.
Slide clamps well clear of the fitting before you twist anything. Quick-connect couplers release by squeezing the tabs evenly and pulling straight along the fitting axis, never by prying to one side, since aged plastic collars crack under that kind of leverage. Hose that has bonded to a barb usually surrenders to slow rotational pressure, and if it truly will not release, slit it lengthwise with a razor and peel it off rather than risking the fitting underneath. Photograph the routing before the line comes fully free. The XT-P is a 4x4 chassis, and the front differential and driveshaft hardware nearby create clearance points that a two-wheel-drive quad simply does not have.
Seating the New Hose and Verifying It
Trim the new piece to match the length of the old one. Excess hose sags toward moving hardware or rubs a frame rail, and a short piece keeps steady tension on both connections. Press it onto each barb until it bottoms out against the shoulder, working completely dry. Grease, oil, and silicone all belong elsewhere on this machine; lubricant on a sealing surface gives pressurized fuel a path out and lets the hose walk off the barb over time. Thirty seconds in hot water softens a stiff end enough to push on without any help.
Locate each clamp immediately behind the raised bead so it cannot migrate, and tighten to firm contact rather than deforming the wall. If a connection on your quad is a self-locking quick-connect, push it home until the collar clicks and confirm the latch with a solid pull. That fitting holds on its own, and a clamp adds nothing. Return the hose to every factory guide so it stays away from exhaust heat and the front driveline.
Finish by reinstalling the pump fuse, Reconnecting the battery, and cycling the key on and off half a dozen times without cranking. The pump primes with each cycle and loads the hose to full pressure while the fittings are still dry, which is precisely when a marginal joint reveals itself. Wipe both connections with a white rag and study it, then start the engine, inspect at idle, ride slowly around the yard, and look once more. It also helps to know that the fuel filter on this Outlander lives inside the tank as part of the pump assembly rather than inline on the visible hose, so if the 850 still feels starved after a clean install, that module is your next step.
