Fuel work on a mud machine goes badly when it is rushed. A 2017 Outlander 850 X MR arrives in the garage caked in dried slop, and the first mistake most people make is opening a fuel fitting with all that grit still sitting an inch above it. Get the machine clean, get the workspace right, get the parts on the bench, and the actual hose swap is the easy part of the afternoon.
Cleaning Up and Laying Out the Job
Wash and thoroughly dry the tank area and the frame around the hose run before you begin. Anything that flakes loose while a fitting is open ends up in the fuel path. Then collect the following:
- Nitrile gloves and safety glasses, since gasoline strips skin oils and stings in the eyes
- A drain pan for beneath the machine plus a sealed, fuel-rated container for what you capture
- Replacement hose rated for fuel injection pressure in the original inside diameter
- Fresh clamps matched to the fittings, and a quick-connect release tool if the tank uses a locking coupler
- Line-clamping pliers to pinch off flow, since there is no petcock on this machine
- Sockets and drivers for the seat and side plastics, a razor knife, and a large stack of rags
Ventilation is a working condition, not a formality. Gasoline vapor is heavier than air and drops to floor level where water heater pilots, chargers, and power strips live. Do this outdoors or with the garage door fully open and a fan moving air out along the floor. Shut off heaters, unplug chargers, keep a fire extinguisher within reach of the machine, and seal fuel-damp rags in a metal container afterward.
Injection Means No Valve to Close
The 854cc Rotax V-twin in the 2017 Outlander 850 X MR is fuel injected. That removes both shortcuts a carbureted quad would give you: no petcock lever to rotate closed, no float bowl drain to empty. An electric pump module inside the tank pressurizes the supply hose to the fuel rail, and the line holds pressure long after the key comes out, which is why the procedure begins with a deliberate bleed-down. The fittings can differ from older plumbing as well; the tank flange may carry a self-locking quick-connect coupler released by tab pressure rather than by loosening a clamp.
The X MR is a selectable 2WD/4WD machine, and the front differential and half shafts stay in the chassis either way. Between that hardware and the raised intake plumbing this model uses to keep air above the waterline, the hose threads past more structure than a simple 2WD quad presents, and it is held in clips that maintain clearance from the driveline. Reproduce that layout on reassembly.
Why Hose Life Is Shorter on a Machine Like This
Fuel hose stays flexible thanks to plasticizers in its rubber wall, and those slowly migrate out with heat and time until the material is stiff, then brittle, then cracked. Heat cycles from the V-twin drive it, and chassis flex on rough ground opens the crack once the wall has gone hard. On an X MR, mud packed against the hose traps heat and holds abrasive grit against the surface, and the wash-and-dry cycle after every ride adds its own stress. Dry-climate storage compounds it further by pulling moisture out of the outer wall.
Meanwhile the inside is degrading. Ethanol-blended gasoline left standing in the line through quiet months absorbs water and gradually breaks down the inner liner, which softens and sheds material toward the injectors. Because none of that shows during an external inspection, hose age carries real weight even when the outside still looks acceptable.
Warning Signs to Watch For
- Fuel pooling on the skid plate or spotting the floor after the machine has stood overnight
- A gasoline odor lingering around the seat and tank, most obvious in the minutes after shutdown
- Hairline checking at a bend, a chalky cast to the rubber, or a hardened stretch that will not compress
- The engine bogging under load, hesitating on throttle, or acting as though the tank were nearly empty
- Grime cemented in a ring at a barb, left by fuel seeping and evaporating in place
Because the supply side is pressurized, a small leak often atomizes rather than dripping, and a dirty underside hides stains anyway. A smell you cannot trace is still worth a full inspection with the plastics removed.
Removing the Old Line
Bleed pressure down first. Pull the fuel pump fuse or unplug the pump harness connector, crank the starter until the engine dies, turn the key off, then disconnect the battery negative cable. Take off the seat and side panels to expose the tank and the entire hose run. Position the drain pan and drape a rag over each joint before you open it, since a depressurized line still holds standing fuel.
Photograph the original routing before it moves, noting every clip and each clearance point around the front driveline and the model's intake plumbing. Slide clamps well back along the hose before disturbing a joint. On a quick-connect, press the locking tabs squarely and pull the coupler straight off the nipple, never at an angle, because collars grow brittle and crack under side load. If varnish or dried mud has bonded the hose to a fitting, slit it lengthwise with a razor and peel it away instead of twisting the barb.
Fitting the Replacement and Checking Your Work
Cut new hose to the same length as the piece you removed. Extra hose finds something to rub against and, on a mud machine, also collects debris in the loop. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone have no place on fuel fittings, since any film under the clamp becomes a leak path once the pump comes up to pressure. Dip a resistant end in hot water for a few seconds instead. Set fresh clamps immediately behind the raised bead on each barb and tighten them evenly, and if a self-locking coupler is used at the tank, press until it clicks and tug firmly to verify it latched. That fitting is designed to seal without a clamp.
Route the hose back into every clip, refit the pump fuse, and Reconnect the battery. Cycle the ignition on and off several times without cranking so the pump pressurizes the line, then wipe both joints with a clean rag and watch for the faintest dampness. Start the engine, let it idle for several minutes, and inspect once more before the bodywork returns. Finally, remember that the fuel filter on this X MR is part of the in-tank pump module rather than an inline element on the visible hose, so if delivery still feels weak with a new hose fitted, that in-tank assembly is where to look next.
