On the 2016 Kodiak 700 4x4 IRS, that smell usually traces back to the supply hose running from the tank to the throttle body. This machine is fuel injected, and that single detail governs the entire job: there is no manual fuel valve to close, the line holds pressure from an in-tank pump, and the connection at the pump module may be a locking coupler rather than a simple clamped barb. Sort that out first and the rest of the work is methodical.
Reading the Signs of a Tired Line
Start with an honest inspection rather than a parts order. The clues on an injected Kodiak differ slightly from those on a carbureted quad, because pressurized fuel can atomize and evaporate instead of dripping.
- A wet patch or small puddle beneath the frame after the machine has sat, most visible on the skid plate
- Gasoline odor that is strongest immediately after shutdown, while the circuit still holds residual pressure
- Fine surface crazing, chalky gray patches, or a hardened stretch you can feel by pinching the hose
- A dust-caked ring at a fitting, which is dried fuel from a slow weep collecting road grime
- Bogging under load, stumbling on hard acceleration, or an engine that acts starved for fuel at higher rpm
Trust your nose here at least as much as your eyes. A pinhole on the pressure side can spray a fine mist that leaves nothing on the ground but plenty in the air.
The Slow Death of Fuel Hose
Fuel line does not wear out from use so much as from time. The plasticizers that keep the rubber pliable gradually migrate out under engine heat, and the wall stiffens until it can no longer flex with the chassis. Once that happens, the vibration of a big single and the constant working of an independent rear suspension over rough ground put stress into a material that has lost its ability to absorb it, and cracks appear at the bends first.
Where the Kodiak lives changes how fast this happens. Dry, low-humidity air pulls moisture out of the hose wall and hardens it from the outside in, so machines in arid country routinely need lines sooner than identical units in damp climates. Ethanol-blended fuel attacks from the inside at the same time, drawing moisture into the system and slowly degrading the inner liner, while gum and varnish accumulate during any stretch when the quad sits unused. A line can be perfectly presentable on the outside and still be crumbling internally, which is why calendar age matters on a machine of this vintage.
Gear Up and Ventilate
Collect everything before opening a connection: nitrile gloves, a sealed fuel-rated container, replacement hose rated for injection pressure and matched to the original inside diameter, new clamps in the correct style, line-clamping pliers to pinch off a low-pressure section since there is no valve to close, a quick-disconnect release tool if the tank end uses a locking coupler, hand tools for the seat and plastics, a flashlight, and rags.
Buy hose specifically rated for fuel injection rather than ordinary carburetor line. Low-pressure hose will seem fine on the bench and then balloon or seep in service. On the safety side, gasoline vapor is heavier than air and settles at floor level, right where water heater pilots, shop heaters, and charger connections sit. Work outdoors or with the door fully open, physically move ignition sources out of the space, keep an extinguisher within reach, and disconnect the battery negative cable before anything comes apart.
Bleeding Pressure and Removing the Old Hose
Relieve the pressure before you touch a fitting. Pull the fuel pump fuse from the fuse holder, crank the engine briefly until it stalls and will not restart, then switch the key off and disconnect the battery negative. That sequence drops the line to atmospheric pressure and turns a potentially messy job into a controlled one.
Remove the seat and the side plastics to expose the tank, the pump module on top of it, and the hose run heading toward the throttle body. Slide a drain pan underneath and drape a rag over the first joint you open, because even a depressurized line still holds standing fuel. Slide any clamp well back before disturbing the fitting. For a locking quick-connect, press the release tabs squarely and pull straight off with no side load — those plastic collars grow brittle with age and snap if you pry on them. Break the varnish bond at a barbed fitting with a gentle twist rather than a hard pull, and if a hardened section will not release, slit it lengthwise with a razor and peel it away. Photograph the routing before the old hose is fully out. This 4x4 chassis carries front differential hardware and, with the independent rear setup, additional frame structure to navigate, so the factory path uses specific clips and clearance points you want to reproduce exactly.
Seating the Replacement Correctly
Match the new hose to the old one for length and cut the end square. Extra length is not insurance; it sags into a frame tube, chafes through, or crowds the steering. Push each end fully onto its fitting until it bottoms against the shoulder, and do it dry. Grease, oil, and silicone have no place on a fuel joint – a lubricated surface gives pressurized gas a path to creep out from under a clamp and lets the hose migrate off the barb over time. Softening a stubborn end in hot water for a few seconds is the only assistance it should need.
Place each clamp just behind the raised bead on the fitting and tighten it evenly, snug rather than crushed, since an over-torqued band cuts into the rubber and becomes the next failure. If the tank end is a self-locking quick-connect, push until you hear and feel it click, then tug firmly to confirm it has latched; that style needs no clamp and adding one does nothing. Return the hose to every original clip so it stays clear of the exhaust and the front driveline.
Proving It Dry Before You Ride
Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off four or five times without starting the engine. Each cycle runs the pump and pressurizes the circuit, which lets you inspect both connections while everything around them is still clean and dry. Wipe the joints with a fresh rag and look again with the flashlight, since a dry surface makes a single new bead obvious.
Start the engine and check a third time at idle, then let it run several minutes and blip the throttle to add vibration to the test. One platform note worth remembering: on this injected Kodiak the fuel filter is part of the in-tank pump assembly rather than an inline element you can see, so a new hose will not cure a clogged filter. If delivery problems persist after a clean installation, that in-tank unit is the next place to look. Once both joints stay dry, reinstall the plastics and seat and take a short easy loop before real work.
