Working around the front of a 2016 Kodiak 700 4x4 EPS IRS means working around more hardware than a base machine carries. The electric power steering unit, the front differential, and the independent rear suspension all occupy space, and the fuel hose threads its way past that structure on its trip from the tank to the throttle body. Because this Kodiak is fuel injected, that hose also carries pump pressure and there is no manual valve on the machine to shut it off.

Power Steering, IRS, and a Tight Fuel Path

Start by understanding what you are reaching around. The fuel pump and its filtering element sit inside the tank as one module, and fuel exits through a fitting on the pump flange before running a short distance to the throttle body. That fitting is often a self-locking quick-connect coupler rather than a clamped barb, so identify the style before ordering hardware.

The EPS unit and its wiring live near the steering shaft, and the 4x4 driveline puts differential hardware in the neighborhood as well. None of that changes the fundamental procedure, but it does mean the factory routing exists for a reason: clips hold the hose away from exhaust heat, clear of the steering components, and out of reach of anything that rotates. Reproduce the original path exactly rather than improvising a shorter one.

Why Fuel Hose Ages Out

Fuel line does not fail from carrying fuel so much as from carrying years. The plasticizers that keep it soft gradually migrate out under engine heat, and a hose that once bent easily between two fingers turns stiff and glassy. Once flexibility is gone, the vibration from the 686cc single and the constant working of the independent rear suspension put stress into a material that can no longer absorb it, and fine cracks form at every bend.

Where the machine lives shifts the timeline. Dry, low-humidity air draws moisture out of the rubber and hardens it from the outside inward, so arid-region quads routinely need hose sooner than machines in damp climates. From the other side, ethanol-blended pump gas pulls water into the fuel and degrades the inner liner, while any stretch where the Kodiak sits unused allows gum and varnish to collect in the passage. Because the inside can be crumbling while the outside still looks acceptable, age is a better indicator than appearance on a machine of this vintage.

Symptoms Worth Investigating

These are the signs that point at the hose:

  • A wet spot or small puddle beneath the frame or on the skid plate after the machine has been parked
  • A gasoline smell that is strongest right after shutdown, while residual pressure remains in the circuit
  • Fine surface crazing, chalky gray patches, or a hardened stretch you can feel by pinching the hose
  • Dust cemented into a dark ring at a fitting, which is dried fuel from a slow weep
  • Bogging under load, stumbling on hard throttle, or the sensation of a nearly empty tank with fuel still in it

Keep in mind that a pinhole on the pressure side can spray a fine mist that evaporates before reaching the ground. A strong smell with no puddle underneath is still worth chasing.

Preparation, Gloves, and Airflow

Have everything staged before the bodywork comes off: nitrile gloves, a sealed fuel-rated container, hose rated for fuel-injection pressure in the original inside diameter, new clamps in the correct style, line-clamping pliers to pinch a low-pressure section closed since no valve exists, a quick-connect release tool if your coupler needs one, drivers and sockets for the seat and plastics, a razor knife, a flashlight, and plenty of rags.

Then take the fuel safety piece seriously, because it is the one part of this job with real consequences. Gasoline vapor is heavier than air, so it flows downhill and pools at floor level exactly where water heater pilots, shop heaters, cord connections, and battery chargers live. Work outdoors or with the door fully open so air moves near the ground, remove ignition sources from the space rather than trusting a switch, keep an extinguisher within arm's reach, and disconnect the battery negative cable before opening a line.

Draining Pressure and Removing the Hose

Relieve the pressure first. Pull the fuel pump fuse, crank the engine until it stalls and refuses to restart, turn the key off, and disconnect the battery negative cable. Remove the seat and the side plastics to expose the tank, the pump module, and the hose run heading to the throttle body.

Slide a drain pan underneath and drape a rag over the first joint you intend to open, because a depressurized line still holds standing fuel that will pour out. Move any clamp well back along the hose before disturbing its fitting. On a locking coupler, press the release tabs squarely and pull straight off with zero side load, since collars that have aged several seasons crack when levered. At a barbed fitting, twist the hose a quarter turn to break the varnish bond, then walk it off with steady pressure. If a hardened section will not release, slit it lengthwise with the razor and peel it away rather than pulling hard on the fitting. Photograph every clip and clearance point around the power steering and differential hardware before the old hose is fully out.

Installing the Replacement

Match the new hose to the old for length and cut it square. Extra length is a liability, not a margin; it sags into a frame tube and rubs through, or crowds the steering assembly on a machine that already has EPS hardware in that area.

Push each end fully onto its fitting until it bottoms against the shoulder, working entirely dry. Grease, oil, and silicone all leave a film that gives pressurized fuel a path out from under the clamp and lets the hose creep off the barb over time, so keep them off the sealing surfaces completely. A few seconds in hot water is the only assistance a tight end should get. Place each clamp just behind the raised bead and tighten evenly to snug, not crushed, since a band biting deep into the rubber becomes the next failure. Where a self-locking quick-connect is used, push until it clicks and tug firmly to verify it latched; no clamp belongs there. Restore the hose to every factory clip before closing up.

Leak Testing Before You Ride

Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you a clean and dry field in which a single bead of fuel is obvious. Wipe both joints with a fresh rag and inspect again with the flashlight from below.

Start the engine and check a third time at idle, running it several minutes and adding a few throttle blips so vibration factors into the test. One platform detail to remember: the fuel filter on this injected Kodiak is inside the tank as part of the pump assembly rather than an inline element on the visible hose, so fresh line will not cure a restricted filter. If the machine still feels starved after a clean installation, that module is the next place to look. Once both joints stay dry, reinstall the plastics and seat and take a short easy loop.
