Replacing the Fuel Hose on a 2016 Yamaha Grizzly 700 4x4

The 2016 Grizzly arrived with a reworked chassis and a larger 708cc single, and like every generation of this machine it moves fuel with electronic injection rather than a carburetor. That matters more than any styling change when you are replacing the fuel hose, because it dictates how you shut fuel off, how you open a fitting, and what kind of hose you buy in the first place.
Injection Means No Fuel Valve
An electric pump inside the tank pressurizes the circuit and feeds the throttle body on this Grizzly. There is no petcock beneath the tank, so the habit of reaching under and twisting a valve closed simply does not apply. To stop flow while you work, you use line clamping pliers to pinch the hose shut, and before that you bleed the pressure the pump has left in the system.
Injection also determines your parts list. Hose has to be rated for injection pressure, not the low pressure duty of a carbureted feed line, and it must match the original inside diameter. And because the filter on this platform lives inside the tank with the pump rather than inline on the visible hose, replacing the hose addresses hose faults only. If the machine still acts starved with new plumbing in place, that in-tank module is the next thing to examine.
Catching a Failing Hose Early
Even on a machine this recent, the original hose has been through plenty of heat cycles. Look for these:
- A wet patch or a puddle on the skid plate or shop floor beneath the center of the quad
- Gasoline odor that lingers, most noticeable in the first minutes after shutdown while pressure remains in the line
- Fine cracks or crazing on the hose surface, worst at the bends
- A hard, glassy feel when you pinch the hose rather than the soft give of healthy rubber
- Bogging on a climb, hesitation under throttle, or a lean surge that mimics a nearly empty tank
- A ring of caked grime at a fitting, left by fuel that has weeped and evaporated repeatedly
On the pressure side of an injected system, a pinhole can atomize fuel into vapor that never reaches the ground, so treat a persistent smell as a finding in its own right rather than waiting for a drip.
Setup, Supplies, and Ventilation
Collect the injection rated hose, new clamps sized to it, a quick connect release tool if the pump plate uses a locking coupler, line clamping pliers, nitrile gloves, eye protection, a sealed fuel container, a drain pan, plenty of rags, sockets, a screwdriver, and a sharp knife.
The safety piece here is real and specific. Gasoline vapor is heavier than air, so it settles and spreads across the floor rather than rising out an open window. A closed garage with a water heater or shop heater running is precisely the wrong environment for an open fuel line. Work outside if you can, or with the door fully up and a fan moving air at floor level to sweep the vapor out. Shut off pilot lights and heating elements, keep an extinguisher nearby, and take fuel soaked rags outdoors instead of leaving them in a bin.
Understanding the Failure You Are Preventing
Hose deteriorates on two fronts. Externally, heat cycling drives the plasticizers out of the rubber compound, leaving material that is stiff and unable to flex with a chassis that works hard over rough ground. Cracks then start at bends, clamp shoulders, and any point under tension. Dry, arid air accelerates that hardening by pulling remaining moisture out of the hose wall, which is why the same hose lasts longer in a humid climate than a desert one.
Internally, ethanol blended pump gas draws in moisture and gradually attacks the inner liner, producing gum and softened material. That degradation is worst when fuel sits motionless for long stretches, so a Grizzly parked for a season with a partial tank ages its plumbing from the inside while doing nothing at all. Because the two processes are independent, a hose can look serviceable on the outside and still be the weak link.
Removal and Installation
Start by pulling the fuel pump fuse from the box under the seat, then run the engine until it starves and stalls. Key off, disconnect the negative battery cable, and remove the seat and side plastics to expose the tank and the full hose run to the throttle body.
Slide a drain pan under the joint and cover it with a rag before opening, since a bled line still carries fuel. Move the clamps well down the hose first. Plastic quick connects need their tabs squeezed evenly and the coupler pulled straight off the nipple — never levered sideways, which cracks the collar. Hose that has varnished to a barb should be twisted gently to break the bond, and if it stays put, slit it lengthwise and peel it away rather than prying on the fitting. Note the routing as it comes out; the 4x4 driveline adds front differential hardware and frame structure the hose must clear, so photograph the clips before the original is gone.
Cut the new hose to the same length, not longer, because slack sags into the frame to chafe or drifts toward the exhaust. Push each end fully onto its barb dry, with no grease, oil, or silicone anywhere near the sealing surface, since lubricant hands pressurized fuel a path to creep out. Hot water softens a hose end that resists. Set new clamps just behind the raised bead and tighten evenly without crushing, and give a self locking quick connect no clamp at all — press until it clicks, then tug to verify the latch. Return the hose to every original clip.
The Final Pressure Check
Reinstall the fuse and Reconnect the battery, then cycle the ignition on and off several times without cranking the engine. Each cycle runs the pump and brings the circuit up to pressure, which lets you inspect both joints while everything is still dry and makes even a slow weep obvious. Wipe the fittings with a clean rag, look and feel for any bead of fuel forming, then start the engine and inspect a second time at idle. Give it several minutes of dry, leak free running before the bodywork goes back on, and take a short low speed lap before committing to a real ride so you can check the joints one last time while everything is warm.
