Renewing the Fuel Line on a 2016 Suzuki KingQuad 500AXi 4x4

Where a fuel hose sits on the chassis has a lot to do with how long it lasts and how much work it takes to change. On a 2016 KingQuad 500AXi, the supply hose runs from a pump module inside the tank down toward the throttle body, tucked under bodywork and routed around the hardware that makes this a selectable four–wheel–drive machine. Knowing the path before you start saves you from guessing on reassembly.

Routing, Bodywork, and the 4x4 Chassis

Access begins with the seat and the side panels, which clear the way to the tank fitting and the first stretch of hose. From there the line follows factory clips toward the engine, and on a 4x4 model it has to share space with front differential hardware and the extra frame crossmembers a two–wheel–drive quad does not carry. Those clearance points are easy to overlook and easy to get wrong, which is exactly why photographing the run before removal is worth the thirty seconds. A hose that ends up an inch off its original path can chafe on a frame tube or drift toward hot exhaust, and neither shows up until the damage is done.

Injected, So No Petcock Exists

The AXi designation means Suzuki electronic fuel injection. Owners used to carbureted utility quads instinctively reach for a fuel valve under the tank, and on this machine there is none to find, along with no float bowl drain screw. Fuel is pushed by an in–tank pump and the supply hose remains pressurized after the key is switched off. That means pressure relief is a required step rather than an optional one, and it means line–clamping pliers on a low–pressure section serve as your stand–in for the valve this quad was never built with. The fitting at the tank may also be a self–locking coupler instead of a barb and clamp.

What Kills a Fuel Hose

Hose does not wear out from mileage. It ages chemically. The softeners that keep the rubber pliable migrate out with every heat cycle from the 493cc single until the wall turns stiff, then glassy, then cracked in the tightest bend. Riders in dry, low–humidity regions watch this happen faster, because the surrounding air keeps pulling moisture from the hose wall.

Ethanol–blended pump gas contributes from the inside out. Alcohol attracts water and gradually breaks down the inner liner, and fuel that sits for a season leaves gum and varnish at the fittings. A 2016 machine has accumulated enough calendar time for both processes to matter, and because the outside hardens while the inside softens, appearance alone is a poor way to judge remaining life.

Symptoms That Point at the Hose

  • A fuel puddle or a persistent damp patch under the tank area after the quad has been sitting
  • A strong gasoline smell that hangs around, frequently the earliest clue on a pressurized system
  • Visible cracks, especially where the hose curves, plus a chalky or swollen surface
  • Hose that feels hard and will not compress when you pinch it
  • Bogging, a lean stumble, or an engine acting as though fuel is running out well before the tank is empty

Because the supply side operates under pressure, a small breach may mist fuel into the air rather than dripping it, so a dry floor does not rule out a leak.

Preparation and Gasoline Safety

Have the following ready: rubber or nitrile gloves, eye protection, injection–rated hose in the original inside diameter, fresh clamps in the correct style, a release tool if a locking coupler is present, line–clamping pliers, an approved fuel container, a catch pan, rags, sockets, and a plastic trim tool.

Then handle the environment honestly. Gasoline vapor is heavier than air and settles along the floor, pooling exactly where drop lights, space heaters, and appliance pilots tend to be. Working outdoors or with the overhead door fully open gives you the low airflow that actually matters, and every ignition source needs to leave the area before a fitting comes apart.

Removing the Old Line

Drop the pressure first: pull the fuel pump fuse or relay, crank until the engine dies, turn the key off, and disconnect the battery negative cable. With the plastics off and a pan underneath, wrap a rag around the first joint before opening it, since residual fuel still sits in the hose.

Back the clamps well away from the fittings, then release each end. A locking connector wants both tabs pressed squarely and a straight pull, never a sideways pry, because aged plastic collars crack under leverage. Hose bonded to a barb usually gives up after a gentle twist; if it does not, slit it lengthwise with a blade and peel it off rather than straining the fitting. Free the hose from its clips as you go so the old routing stays clear in your mind.

Fitting the Replacement

Cut the new hose to match the original length exactly. Too long invites chafing, too short loads the fittings whenever the chassis flexes. Push each end fully onto its barb until it bottoms, and do it dry. Grease and silicone on a fuel fitting give pressurized fuel a path to creep past the clamp, so keep lubricant entirely away from the sealing surface. Hot water softens a tight hose end if it fights you.

Set new clamps just behind the raised bead and tighten evenly, snug without biting into the rubber. Where a self–locking quick–connect is used, push until it clicks and confirm with a firm tug; no clamp belongs there. Reseat the hose through every original clip so it clears the front driveline and exhaust with margin.

Confirming a Dry System

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the hose while everything sits still, which is the best possible condition for spotting a bead of fuel. Wipe both joints dry, start the 500AXi, and inspect again at idle and after a few minutes of warm running before the bodywork goes back on.

Keep one thing in mind afterward: this injected KingQuad houses its fuel filter inside the tank as part of the pump assembly rather than inline on the hose. Fresh hose fixes the leak, but a restricted in–tank filter causes the same fuel starvation, so that is your next stop if the engine still feels soft.
