Buying the wrong hose is the most common way this job goes sideways. A 2016 King Quad 400ASi does not use the soft general-purpose tubing that works fine on an old gravity-fed quad, and a mismatched inside diameter will not seal properly no matter how hard you tighten the clamp. Get the parts right first and the wrenching is easy.
Choosing the Correct Replacement Hose
Two specifications matter. First, the hose must be rated for fuel-injection pressure, because an electric pump is actively pushing against it rather than gravity simply feeding it downhill. Low-pressure carburetor tubing can balloon, weep at the clamps, or eventually split when subjected to that duty. Second, the inside diameter has to match the original exactly. A hose that is even slightly oversized will not grip the barb tightly enough to seal, and one that is undersized will fight you going on and can tear its inner liner as you force it. Take the old piece with you or measure it before ordering, and buy enough length to make one clean cut with nothing left over.
While you are collecting parts, add fresh clamps suited to the fitting style on your machine. Reusing tired spring clamps that have taken a decade of heat cycles is false economy on a pressurized system.
The Fuel System You Are Working On
The 400ASi is fuel injected, and that dictates the procedure. An electric pump sits inside the tank and supplies the throttle body injector under pressure, so there is no petcock lever to shut off flow and the circuit holds pressure after the key is off. Relieving that pressure is a deliberate first step. Some connections on this platform are self-locking quick-connect couplers rather than clamped barbs, and the fuel filter is integrated into the in-tank pump module rather than sitting inline on the hose you can see — worth remembering if delivery problems outlast a new hose. As a 4X4 machine with the automatic CVT drivetrain, the line also routes around the front differential, the front driveshaft, and extra frame crossmembers, making the run tighter than on a two-wheel-drive chassis.
Why Hose Deteriorates With Age
Rubber breaks down from both surfaces at the same time. Outside, heat cycles from the engine plus years of air and sunlight exposure leach the plasticizers out of the compound until the hose turns stiff, chalky, and finally cracked at every bend. Dry, arid climates hasten this because low humidity continually draws moisture out of the hose wall. Inside, ethanol-blended pump gasoline absorbs water and slowly attacks the liner, and fuel left standing during an idle stretch leaves gum and varnish deposits at the fittings. Under pump pressure, those weak points become leaks earlier than they would on a gravity system.
Symptoms That Tell You It Is Time
- A fuel smell around the tank that peaks immediately after shutdown while pressure is still held
- A damp patch or dried stain on the skid plate, frame, or floor under the hose
- Hairline crazing, a chalky grey cast, or a glassy hard section you can feel by pinching
- A dust-caked ring at a fitting where fuel has seeped and evaporated repeatedly
- Bogging under load, a stumble on hard throttle, or a lean condition at higher rpm
Keep in mind that pressurized fuel escaping a marginal joint often atomizes and evaporates before it can form a drop, so no puddle does not mean no leak. Smell for it and feel for it while the engine idles.
Setting Up and Working Safely
Beyond the hose and clamps, have nitrile gloves, safety glasses, a lidded fuel-rated container, a drain pan, a quick-disconnect release tool if your machine uses locking couplers, line-clamping pliers to pinch off a low-pressure section in the absence of a petcock, sockets and a screwdriver for the seat and panels, a razor blade, and clean rags.
Gasoline vapor is heavier than air and sinks to floor level, right where furnace pilots, water heaters, and extension cords sit, so real ventilation means the garage door fully open or the quad in the driveway rather than a cracked window. Shut down anything with a standing flame, keep grinders and torches out of the space, disconnect the battery before opening a fitting, and mop up spills immediately rather than letting them evaporate underfoot for hours.
Removing the Old Hose and Fitting the New One
Bleed the pressure by pulling the fuel pump fuse or relay and cranking briefly until the engine stalls or will not start, then key off and disconnect the battery negative. Take off the seat and plastics to expose the tank and the run to the throttle body, slide the drain pan underneath, and lay a rag over the first fitting you separate, because a bled hose still holds fuel.
Walk clamps back along the hose before disturbing a joint. On a quick-connect coupler, depress the locking tabs squarely and pull straight off with no sideways prying, since aged plastic collars snap. On a varnished barb, twist a quarter turn to break the bond first, and if the hose still refuses, slit it lengthwise with the razor and peel it away in halves to protect the fitting. Photograph the routing through every clip and around the front driveline before the old hose comes fully free.
Cut the replacement to the original length exactly, then press each end fully onto its barb until it bottoms out, working completely dry. Grease, oil, and silicone have no business on a pressurized fuel fitting; lubricant on that surface gives fuel a path out and lets the hose creep off the barb under vibration. Dip a stiff end in hot water briefly if it will not seat by hand. Set the new clamps just behind each raised bead and tighten evenly, and where a self-locking quick-connect is used, push until the collar clicks and tug firmly to confirm the latch.
Confirming the Repair
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the hose while everything around it is still dry, which is the fastest way to expose a poor seal. Then start the engine, wipe both joints with a clean rag, and let it idle for several minutes under close watch. Take a short easy lap, inspect one last time while the engine bay is warm, and reinstall the panels and seat only when both connections stay completely dry.
