The 2016 Sportsman XP 1000 High Lifter was built for water and muck, and its fuel plumbing lives a harder life than the same hose on a trail-only quad. Before touching anything, understand what you are working with: this is a ProStar-powered, electronically fuel injected machine. There is no petcock under the tank, no gravity feed, and no simple valve to close. Fuel is pushed out of an in-tank pump module under real pressure and carried to the throttle body, and that pressure remains in the hose after shutdown. Every step of this job is built around that one fact.

The Slow Death of a Fuel Hose

New fuel line stays supple thanks to plasticizers worked into the rubber compound. Heat cycles from the big twin gradually drive those additives out, and once they are gone the hose becomes stiff and glassy. A stiff hose cannot flex with chassis movement, so vibration and suspension travel begin opening fine cracks, typically at a bend or just behind a barb. Owners in dry regions see this arrive early, because low humidity pulls moisture from the hose wall and hardens it from the outside inward.

Ethanol-blended fuel attacks the other surface. Alcohol draws in water and degrades the inner liner over time, and that damage compounds whenever the High Lifter sits for a stretch with gas standing in the system. What you end up with is a hose brittle on the outside and softening on the inside, capable of shedding material toward the injectors while still looking passable from three feet away.

Symptoms a Mud Machine Will Show You

Watch for these before the line quits entirely:

  • A fuel puddle or damp shadow on the skid plate or floor after the quad has been parked
  • Strong gasoline odor near the tank, sharpest in the minutes right after the engine stops
  • Visible cracking, an ashy gray surface, or a section that stays dented when you pinch it
  • The twin bogging under load, stumbling on hard throttle, or feeling like it is running out of fuel on a pull
  • A crust of dried mud and dust bonded at a fitting, which is what weeping fuel leaves behind on a machine that sees dirty water

Because this is a pressurized circuit, a small leak can atomize and evaporate before it forms a drop. Smelling fuel with nothing on the floor still means you have a problem.

Tools, Parts and a Safe Place to Work

  • Nitrile or rubber gloves
  • A sealed metal or fuel-rated container for drained gasoline
  • Replacement hose rated for fuel-injection pressure in the original inside diameter
  • New clamps in the correct style, plus a quick-disconnect release tool if your machine uses a locking coupler
  • Line-clamping pliers, standing in for the petcock this model does not have
  • Sockets, a small flat screwdriver, a razor knife, and a generous pile of rags

Take the ventilation seriously. Gasoline vapor is heavier than air and settles across the floor where it can reach an ignition source you were not thinking about. Work outdoors or with the door fully open and a fan moving air low through the space. Shut off shop heaters, move battery chargers and power tools well clear, and keep a dry chemical extinguisher at your feet.

Bleeding Down and Removing the Old Line

Pull the fuel pump fuse or relay first, then crank the engine a second or two until it stalls. That burns off most of the pressure. Turn the key off and disconnect the negative battery cable. Remove the seat and the side plastics so you can see the tank outlet and follow the hose back toward the throttle body.

Before opening a joint, hose the mud off the area and let it dry. Working in caked mud guarantees grit falls straight into an open fitting. Slide a pan underneath, lay a rag over the connection, then back the clamp well away from the barb before disturbing anything. A quick-connect coupler needs its tabs pressed evenly and the fitting pulled straight off, never pried at an angle, since aged plastic collars crack easily. Twist a bonded hose gently to break the varnish seal, and if it refuses, slit it lengthwise and peel it away instead of scarring the barb.

Photograph the routing before the hose is fully out. This High Lifter runs true on-demand all wheel drive with a front differential and arched suspension hardware, so the line negotiates more clearance points and clips than a two-wheel-drive layout would need. Mud packed into those clips can also hide a chafe point, so clean and inspect each one while you have access.

Installing the Replacement Without Shortcuts

Cut the new hose to match the length of the old one exactly. Extra slack is not a safety margin; it lets the line sag into the exhaust or rub a frame rail until it wears through. Seat each end fully onto its barb and do it dry. No grease, no oil, no silicone spray on a fuel fitting, because a lubricated sealing surface gives pressurized fuel a path to creep past the clamp. Dip a stiff hose end in hot water for a few seconds if it does not want to slide on.

Set new clamps just behind the raised bead on each fitting and tighten evenly until snug rather than crushed. If you are dealing with a self-locking quick-connect, push it on until it clicks and then pull firmly to confirm the latch has engaged. That style of fitting needs no clamp. Reseat the hose in every original clip and guide so it stays clear of the exhaust and the front driveline.

Proving the Repair Before You Hit the Water

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without starting. Each cycle runs the pump and loads the circuit, letting you inspect both joints while everything is dry. Wipe them clean and look again for beading. Then start the engine, check at idle, blip the throttle, and check once more before the plastics go on.

One platform detail to file away: the fuel filter on this EFI Sportsman is part of the in-tank pump assembly rather than an inline piece on the visible hose. New rubber does nothing for a restricted filter, so if the machine still feels soft on fuel after a leak-free install, the in-tank module is the logical next stop.
