Identifying This Machine's Fuel System
There is no fuel valve to close on this Sportsman. The pump lives in the tank, the supply hose carries pressurized fuel to the throttle body, and that pressure lingers after shutdown, which dictates the order of every step that follows. The fuel filter is part of the in-tank pump assembly rather than an inline canister you can reach with the hose off, so hose replacement and filter service are unrelated jobs on this platform.
Chassis layout is worth a moment as well. The Touring version stretches the frame for a second seat and passenger rack, and the on-demand all-wheel drive system adds front differential and driveshaft hardware. Between the two, the fuel line takes a longer, more guided route than it would on a compact two-wheel-drive quad, and reproducing that routing exactly keeps the hose away from heat and rotating parts.
Warning Signs on the Trail and in the Garage
- Fuel pooling or staining the ground beneath the machine after it sits
- A gasoline smell that hangs around the tank area, most noticeable right after you shut the engine down
- Hardened sections, a chalky finish, or hairline cracks visible on the outside of a bend

Preparation and Genuine Safety Steps
Collect your gloves, eye protection, drain pan, sealed fuel container, injection-rated replacement hose in the correct inside diameter, new clamps, line-clamping pliers, hand tools for the bodywork, a razor knife, and a stack of rags. Having all of it staged means you never walk away from an open fuel line.
Then handle the environment. Gasoline vapor is heavier than air and settles across the floor, so ventilation at ground level is what protects you. Roll the door up, work outside when you can, and clear the space of heaters, pilot lights, and power tools that throw sparks. Disconnect the battery negative before anything comes apart, and keep the fuel you drain sealed rather than sitting open in a pan.
Removing the Old Line
Bleed the pressure by pulling the fuel pump fuse or relay, cranking the engine until it quits, then switching off the key and disconnecting the battery. Take off the seat and the plastics covering the tank outlet and the hose run to the throttle body. Set the pan underneath and drape a rag over the first fitting, since residual fuel drains even from a depressurized line.
Slide worm-gear or spring clamps back along the hose before touching the joint. On quick-connect couplers, squeeze both tabs at once and pull straight off; prying a ten-year-old plastic collar with a screwdriver is how they break. Twist a stuck hose gently to shear the varnish holding it to the barb, or slit it lengthwise and peel it off rather than risking damage to the fitting. Photograph clips, guides, and clearance points as you go.
Installing and Pressure Checking
Match the new hose to the original length exactly, then push each end onto its barb dry until it seats fully. Nothing lubricating belongs on those surfaces – grease or oil on a sealing face invites pressurized fuel to work its way out past the clamp. Hot water on the hose end is the only softener worth using. Set clamps just behind the fitting bead, tighten evenly, and let self-locking quick-connects click home without a clamp, confirming the latch with a firm pull. Return the line to every factory clip.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit while the fittings are dry and easy to read. Wipe both joints, start the XP 1000, and watch for beading at idle and again after a few throttle blips. Give it several minutes of running before the plastics go back on, and glance underneath after your first short ride to confirm the repair held under load.
