What It Takes to Replace the Fuel Line on a 2016 Polaris Sportsman Touring 850 SP

Nobody replaces a fuel hose because it hit a mileage number. You replace it because you understand what has been quietly happening to that rubber since the 2016 Sportsman Touring 850 SP left the assembly line, and you would rather do the work in your garage than on a trail with a passenger waiting.
Two Kinds of Damage, Working From Opposite Sides
Fuel hose is a rubber compound that depends on plasticizers to stay flexible. Heat is the enemy of those plasticizers, and the ProStar 850 twin puts the hose through thousands of heat cycles across a riding life. As they leach out, the hose hardens: what once compressed easily between two fingers becomes firm, then glassy and unyielding. A hose in that state cannot absorb the movement of a chassis built to haul two riders across rough ground, so fine cracks develop at the bends and in the compressed zones just behind each clamp. Dry, arid regions accelerate the whole timeline, since low humidity draws moisture out of the hose wall and hardens it from the surface inward.
Meanwhile, ethanol-blended gasoline attacks the inner liner. Alcohol content pulls in atmospheric moisture and gradually breaks the liner down, softening and swelling it even as the outside continues stiffening. A Touring 850 SP that spends months parked with fuel standing in the line gives that chemistry an uninterrupted opportunity. Between the two mechanisms, a hose can look entirely acceptable on the outside while its structural integrity is already compromised.
Establishing the Fuel System Before You Start
This is an injected machine, which changes the sequence significantly. There is no petcock on the 2016 Touring 850 SP, so there is nothing to shut off, and no float bowl to drain. An electric pump inside the tank supplies a pressurized feed line running forward to the throttle body, and that line holds pressure long after the engine stops. You bleed pressure electrically before opening any joint. It is also worth knowing that the fuel filter is built into the in-tank pump module rather than sitting inline on the hose, so replacement hose alone does nothing for filtration.
Symptoms That Justify the Job
Failing hose gives warning if you are paying attention. The earliest sign is usually gasoline odor around the seats and console, sharpest in the first moments after shutdown while the system still holds pressure. A damp stain or thin puddle on the skid plate or garage floor tends to follow. Look for a dust-caked ring at any fitting, formed where fuel has seeped and evaporated many times over. Pinch along the hose and note any section that feels rigid, chalky, or crazed. From the rider's seat, expect bogging as the throttle opens under passenger and cargo load, a lean surge at steady speed, or an intermittent feeling that the machine is running out of fuel. On a pressurized system, a weep can atomize before it drips, so a dry floor does not clear the hose.
Setting Up the Work Area
Get all of this ready first:
- Nitrile or rubber gloves, since gasoline defats skin instantly and soaks through fabric
- An approved sealed fuel container plus a shallow pan to catch drips
- Replacement hose rated for fuel-injection pressure in the original inside diameter
- Fresh clamps of the correct style, not the fatigued originals
- A quick-disconnect release tool if the tank fitting uses a locking collar
- Line-clamping pliers, filling the role the petcock would have on a carbureted machine
- Sockets, a plastic trim tool, plenty of rags, and a razor blade
Ventilation matters more than most people assume. Gasoline vapor is heavier than air and settles at floor level, exactly where your head ends up while working under the front of the quad. Roll the machine outside when possible, or open the garage door completely and leave it open the whole time. Shut off pilot lights, unplug chargers, and remove spark-producing tools from the area before opening the first fitting.
Getting the Original Line Out
Relieve pressure by pulling the fuel pump fuse or relay, cranking until the engine quits, switching the key off, and disconnecting the battery negative terminal. Both seats and the adjacent plastics have to come off so you can trace the hose from the tank flange to the throttle body. The Touring frame is stretched for passenger seating, meaning a longer hose held by more clips than on a standard Sportsman, and because this is an On-Demand AWD machine the routing works around front driveline hardware and extra frame crossmembers. Photograph every clip and pass-through while the original is still in place.
Slide the pan in and cover each joint with a rag before opening it, because a bled line still contains fuel. Work clamps well back along the hose before touching the barb. Press quick-connect tabs squarely and pull the coupler straight off; angled prying cracks aged plastic. If varnish has welded the hose to a fitting, slice it lengthwise and peel it rather than twisting and risking the barb.
Installation and the Final Pressure Check
Cut the replacement to the original length. Extra hose eventually chafes through on a frame edge or wanders into hot exhaust shielding. Seat each end fully onto its barb, dry, with nothing on the sealing surface — grease, oil, and silicone all give pressurized fuel a route out of an otherwise sound joint. Warm the hose end in hot water if it fights you. Position new clamps just behind the raised bead on each fitting and tighten them evenly. Where the tank uses a self-locking quick-connect, push until it clicks and tug hard to confirm engagement, adding no clamp. Reinstall every original clip so the hose stays away from the driveline and heat sources.
Then verify. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit. Inspect both joints cold, wiping with a clean rag and watching for fuel forming. Start the engine, let it idle, and inspect once more while it is hot and shaking. Only after several minutes of confirmed dry running should the bodywork and seats go back on. If fuel delivery still feels weak, the in-tank pump and filter assembly is your next step.
