Everything You Need on the Bench

  • A sealed fuel rated container with a lid for captured fuel
  • Replacement hose rated for injection pressure, in the original inside diameter
  • Fresh clamps that match the style on the machine, plus a quick connect release tool if a locking coupler sits at the tank outlet
  • Line clamping pliers, which stand in for the petcock the SP does not have
  • A razor knife for cutting a stuck hose free
  • Sockets and trim tools for the seat and body panels, plus a generous pile of rags

The ventilation piece is not boilerplate. Gasoline vapor is heavier than air and collects along the floor, so what actually keeps the concentration low is moving air at ground level. Work outdoors if you can, or open the shop door completely instead of trusting a window. Shut down and relocate every heater, charger, grinder, and pilot light in the space, and set an extinguisher where you can grab it without walking.

Identifying What Feeds the Engine

The 850 SP uses electronic fuel injection with the pump mounted inside the fuel tank, which changes three assumptions carried over from carbureted quads. First, there is no fuel valve to turn off, which is why the clamping pliers are on the list. Second, the hose carries pressurized fuel to the throttle body and stays under pressure after shutdown, so it has to be bled deliberately rather than just left alone. Third, there is no float bowl to drain, meaning the fuel you need to deal with is sitting in the hose itself. Some machines in this family also use a self locking quick connect coupler at the tank rather than a barb and clamp, so confirm what yours has before you order.

The Reasons Hose Fails

Rubber fuel line is on a clock. Plasticizers that make it flexible when new migrate out with every heat cycle from the 850 twin, and once the wall stiffens it fractures rather than flexing. Chassis twist over uneven ground and steady engine vibration then focus that damage at bends and clamp locations.

Where the machine spends its life changes the pace. Dry, low humidity air keeps pulling moisture from the hose wall and hardens it faster than a humid climate would. Ethanol blended pump gas comes at the problem from inside, absorbing water during idle stretches and degrading the inner liner until gum forms in the passage and loose material starts traveling downstream. A hose can look serviceable and still be shedding into the fuel supply, which is why calendar age carries as much weight as appearance.

Symptoms Riders Should Not Ignore

Wet spots or a small puddle beneath the tank area after the machine has been parked are the obvious tell, but they are not the earliest one. A gasoline smell that hangs around the chassis, strongest in the minutes right after shutdown, usually comes first. Look for hairline cracking or a chalky white haze on the hose exterior, and pinch along its length to find hard sections that no longer compress. Dried fuel at a fitting collects dust into a dark ring, which is worth investigating. On the running side, a failing hose produces bogging under load, a hesitation when the throttle snaps open, and behavior that mimics a nearly empty tank. Because this is an injected machine, pressurized fuel from a pinhole can atomize and evaporate before it drips, so trust the smell even with a clean skid plate.

Taking the Old Line Off the Machine

Bleed the pressure before anything else. Remove the fuel pump fuse, crank the engine until it fires briefly and stops, switch the key off, then disconnect the negative battery cable. Strip the seat and the plastics covering the tank and the hose run so both ends are reachable without fighting for space.

Slide the pan into position and drape a rag over the first joint, because there is still fuel in the hose. Move clamps well back along the hose before disturbing the fitting. Quick connects release by pressing the tabs evenly and pulling straight off with no sideways leverage, since the collars stiffen with age and split under a prying load. Old rubber bonds to metal barbs with fuel varnish, so twist gently to break the grip, and if the hose refuses to let go, cut it lengthwise with the razor and peel it off.

Capture the routing in photographs while the hose is still partly in place. The SP drives all four wheels, so the line runs past front differential hardware and through frame clearance points that a two wheel drive quad simply does not have, and reassembly goes much faster with reference images.

Installation, Leak Testing, and Wrapping Up

Cut the new hose to the length of the old one and no longer. Surplus hose finds something to rub or interferes with steering travel. Seat both ends fully onto their barbs completely dry, because grease, oil, or silicone on a sealing surface gives pressurized fuel a channel to creep past the clamp. If a hose end is too stiff to push on, hold it in hot water for a few seconds first. Place clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushing. A self locking coupler at the tank takes no clamp; push until the collar clicks and pull hard enough to confirm the latch caught.

Return the hose to every original clip and guide so it stays clear of the front driveline and off hot exhaust. Refit the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle pressurizes the circuit, which is the cleanest condition for spotting a weep. Wipe both joints dry, fire the engine, and check again at idle with a fresh rag, watching closely for a bead at either clamp. Let it idle several minutes before the plastics go back on.

File one thing away for future troubleshooting: the fuel filter on this platform is integrated into the in tank pump assembly instead of sitting inline where you can see and change it, which is the opposite of how most carbureted quads are set up. A fresh hose does nothing for a restricted filter, so if fuel delivery still feels soft afterward, that assembly is the next place to look.
