Fuel Line Replacement on the 2016 Polaris Sportsman 850 High Lifter

A Sportsman 850 High Lifter spends its life in the kind of terrain that punishes hardware. Mud, standing water, and long slow slogs in deep muck load the chassis and the driveline in ways trail riding never does, and the fuel plumbing rides along for all of it. Replacing the fuel hose on a 2016 High Lifter is straightforward work, but the environment this machine lives in makes staying ahead of hose condition more important than it would be on a dry weather quad.
What This Machine Runs and Why It Matters
The 850 twin here is electronically fuel injected. Fuel comes from an electric pump submerged in the tank and travels to the throttle body under pressure, so there is no petcock lever to shut off and no float bowl to drain. The circuit holds pressure after shutdown, which makes deliberate bleeding the first step every time. The filter element is bundled with the in–tank pump rather than sitting inline where you can service it. This is also an all–wheel–drive mud machine, so the hose has to clear front differential hardware and extra frame structure, and the routing tends to be tucked in tightly to keep it away from debris. Expect a few more clips than a two–wheel–drive quad carries.
Where Hose Wear Comes From
Fuel hose is under attack from both surfaces. Outside, heat cycles from the twin and years of service pull the plasticizers out of the rubber, and a hose that once compressed easily turns hard and glassy. Once stiff, it cannot absorb the flexing this chassis generates crawling through ruts and holes, and small surface cracks widen from there. Dry climates make it worse by drawing moisture out of the hose wall, and a machine that alternates between soaking wet mud rides and long dry spells sees plenty of stress either way.
Inside, ethanol–blended gasoline is the culprit. Alcohol attracts water, and that mixture standing in the hose across months of inactivity degrades the liner, softening it and freeing particles that travel toward the injectors. Neither mechanism gives you a clear early warning, which is exactly why hose age is worth acting on.
Signs Worth Catching Before a Ride
- Fuel smell around the tank that lingers after shutdown while the circuit still holds pressure
- A stain, drip trail, or tacky film on the frame or skid plate below the hose route
- Fine cracks, a chalky cast, or rigid sections you can feel by pinching along the hose
- A swollen or spongy length, indicating the reinforcement layer has broken down
- The engine bogging under load, stumbling at higher rpm, or cranking longer than usual warm
- Grit caked into a ring at a fitting, which on a mud machine can be packed on heavily
Wash the area before inspecting. On a High Lifter, a coating of dried mud can hide a weeping fitting completely, and a pressurized leak often atomizes fuel so nothing ever drips to the ground anyway.
Tools, Parts, and a Serious Word About Fuel
- Fuel injection rated hose in the original inside diameter, bought long and cut to fit
- New clamps in the correct style, plus a quick–connect release tool if the tank fitting locks
- Line–clamping pliers, standing in for the petcock this machine does not have
- Gloves and eye protection
- A drain pan and a sealed container rated for gasoline
- Razor knife, small screwdriver, socket set, flashlight, rags
Gasoline vapor is heavier than air and settles at floor level, where it can travel to find an ignition source. That is why a fully open overhead door does real work and a high window does not. Roll the machine outside if you can, shut off pilot lights and space heaters, keep sparking tools clear, and move drained fuel into a sealed container instead of leaving it exposed in a pan.
Bleeding Down and Getting the Old Hose Off
Remove the fuel pump fuse or relay and crank the engine until it stalls out, bringing pressure down to nearly nothing. Turn the key off and disconnect the battery negative cable. Pull the seat and the front bodywork, then clean the tank area thoroughly, because on a mud machine you do not want packed grit falling into an open fitting.
Slide the pan under the joint and drape a rag over it before you break anything loose, since the hose still contains fuel. Walk worm gear clamps well back along the hose first. Quick–connect couplers get their locking tabs pressed squarely and the fitting pulled straight off along the axis; prying sideways cracks aged plastic collars. Where varnish has cemented the hose to a barb, cut it lengthwise and peel it away rather than twisting on the fitting. Photograph the routing and every clip carefully, since the tight tuck of the hose on this chassis leaves little room for improvisation.
Installation and the Final Pressure Check
Cut the replacement to match the original length exactly. Extra hose sags toward the front driveline or rubs a frame edge, and a short piece pulls at both fittings whenever the suspension works, which on a High Lifter happens constantly. Push each end fully onto its barb until it bottoms against the shoulder, installing it dry. Grease, oil, and silicone all create a leak path beneath the clamp rather than a better seal, so keep them off entirely; hot water briefly softens a hose end that resists.
Fit new clamps just behind the raised bead on each fitting and tighten evenly, snug without deforming the rubber. A self–locking quick–connect gets pushed until it clicks and then pulled to confirm the latch, with no clamp added. Reseat the hose in all its original clips so it stays clear of exhaust and the front prop shaft, and make sure nothing hangs low enough to catch debris.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both joints while the area is still clean and dry. Wipe everything down, start the engine, and watch the fittings at idle for several minutes before the plastics go back on. If the 850 still acts fuel starved after a confirmed dry install, the in–tank pump and filter assembly is the next thing to pull.
