The fuel hose on a 2016 Scrambler XP 1000 does not get much attention until it starts causing trouble, and by then it has usually been degrading quietly for years. Swapping it out is a solid weekend maintenance item, but the approach on this machine is dictated by one detail: fuel here is pushed under pressure, not pulled by gravity.

Establishing That There Is No Petcock

The XP 1000 runs electronic fuel injection behind its ProStar twin. An electric pump mounted inside the fuel tank feeds the throttle body through a pressurized supply line, and nowhere in that arrangement is there a valve you can rotate closed. Raise the seat and the pump and sender module is visible bolted through the tank top with a wiring connector plugged into it, and the hose leaving that module frequently ends in a plastic quick-connect collar instead of a plain barb with a worm clamp.

Because pressure remains trapped in the line after the engine stops, opening a fitting cold gives you a spray rather than a dribble. The correct opening sequence is to pull the fuel pump fuse or relay, crank the engine until it starves and dies, turn the key off, and disconnect the negative battery cable. Only then do you touch a clamp. This is also an all-wheel-drive chassis, so the front differential and the frame structure that carries it sit close to the hose path and narrow the space you have to work in.

The Aging Process Inside a Fuel Hose

Rubber does not stay flexible forever. The plasticizers that give fuel line its pliability migrate out of the compound over the years, and the hose stiffens until it can no longer flex without cracking. Those cracks show up first at bends and at clamp locations where stress is concentrated, and heat radiating from the big twin accelerates the whole sequence.

Ethanol-blended pump gas contributes from the inside. Alcohol attracts water into the fuel system, and a Scrambler left sitting with E10 in the line develops a softened inner wall along with gum residue that can shed later and travel downstream. Riders in dry, high-desert climates watch the outside deteriorate first, since low humidity draws moisture out of the hose material and pushes it toward brittleness. That double attack is why hose age matters at least as much as how the hose looks.

Recognizing a Line on Its Way Out

These are the indicators to act on:

  • A puddle or damp patch under the machine after it has been parked for a while
  • A gasoline smell around the tank, strongest during the first minutes after shutdown while pressure is still held
  • Fine surface checking, a chalky cast, or a section that feels rigid between your fingers
  • The engine bogging under load, hesitating on hard acceleration, or acting as though it is out of fuel
  • A dirt-caked band at a fitting, which forms wherever fuel seeps out and evaporates repeatedly

On an injected machine, a small pressure-side leak can atomize completely before it drips, so a dry floor does not clear the hose. Give the smell more weight than the absence of a puddle.

Tools, Consumables, and a Word About Vapor

Stage the entire job before you open anything:

  • Nitrile or rubber gloves, because gasoline strips the natural oils out of skin quickly
  • A sealed, fuel-rated container for whatever drains out
  • Replacement hose rated for injection pressure and matched to the original inside diameter
  • New clamps in the correct style, plus a quick-disconnect release tool if the tank end wears a locking collar
  • Line-clamping pliers, which take the place of the petcock this model does not have
  • Sockets for the seat and side plastics, a small flat-blade screwdriver, and a generous pile of clean rags

Gasoline vapor is heavier than air, which means it does not drift out an open window. It sinks, spreads across the floor, and finds pilot lights, portable heaters, and power strips sitting at ground level. Work outdoors when you can. Indoors, open the overhead door completely and put a fan low to the ground pushing air out of the space, keep every ignition source away from the machine, and set an extinguisher within reach before you begin.

Getting the Old Line Out of the Chassis

With the system depressurized and the battery disconnected, pull the seat and the panels blocking the tank so you can trace the full hose run to the throttle body. Slide a catch pan beneath the lowest point and cup a rag around each fitting as you separate it, since a bled line still carries residual fuel.

Walk spring clips and worm-gear clamps well back along the hose before disturbing the joint. Quick-connect fittings want both tabs depressed evenly and a straight pull; a plastic collar that has been on the machine for years will crack if you lever it off at an angle. Where fuel varnish has bonded the hose to a barb, break the bond with a gentle twist, and if it holds fast, slit the hose lengthwise with a blade and peel it off rather than stressing the fitting. Photograph the routing and every clip before the old hose is completely free, paying particular attention to the clearance points around the front driveline.

Fitting the New Hose

Cut the replacement to match the original length exactly. Extra length is not helpful; a long hose finds a frame edge to rub or drifts toward moving driveline hardware. Press each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone all stay out of this job, because any lubricant film on a sealing surface is precisely what allows pressurized fuel to creep past a clamp. A brief dip in hot water is the only thing a stubborn hose end should get.

Place new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without collapsing the hose wall. A self-locking quick-connect on the tank side pushes home until it clicks and needs no clamp at all; confirm it has latched with a firm tug. Return the hose to every original clip so it stays clear of exhaust heat and rotating parts.

Verifying the Repair

Reinstall the fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both joints under real working pressure with the engine cold. Wipe them with a clean light-colored rag and look for any stain returning. Start the engine next, idle it for several minutes, and check once more with everything hot. Bodywork goes back on last, after the connections have proven dry.

One final consideration: the fuel filter on this injected Scrambler sits inside the tank as part of the pump assembly rather than inline where it can be replaced on the visible line. New hose ends a leak, but a restricted filter will keep starving the engine, so if the symptoms persist after a clean installation, the in-tank module is the next thing to look at.
