How to Change the Fuel Line on a 2016 Polaris Scrambler 850

Fuel smell in the garage is the complaint that usually brings a 2016 Scrambler 850 owner to this job. Sometimes it is accompanied by a stumble at high rpm, sometimes by nothing at all except a faint gasoline odor that will not clear. Because this machine is electronically fuel injected and its lines carry pressurized fuel, a small failure produces a lot more smell than it does mess, and it deserves attention sooner rather than later.

Reading the Symptoms

Work through these with a flashlight and your nose. On a pressurized system, evidence is often subtler than a puddle.

  • Gasoline odor that peaks immediately after shutdown, when the circuit is still holding pressure
  • A damp patch or small stain on the skid plate or the floor beneath the tank area
  • Fine surface cracking, a chalky texture, or a length that feels rigid instead of springy when squeezed
  • A dried residue ring or dirt buildup at a fitting where fuel has been escaping slowly and evaporating
  • Stumbling under hard acceleration, a lean feel at sustained high rpm, or the twin bogging when loaded

Do not expect every leak to leave a drip. Fuel escaping under pressure frequently atomizes and evaporates on contact with hot engine surfaces, so a strong smell with no visible wetness is a legitimate finding rather than a false alarm.

Injection Changes the First Step

The Scrambler 850 has no petcock. Fuel is delivered by a pump living inside the tank, and the circuit stays pressurized long after the key comes out. Before you loosen anything, remove the fuel pump fuse or relay and crank the engine briefly until it will no longer run, which bleeds the rail down. Then switch the key off and pull the battery negative cable.

Keep line-clamping pliers on the bench regardless. With no shutoff valve available, pinching a low-pressure section closed is your only way to arrest flow if something surprises you mid-job. Have a drain pan under the work area and a rag draped over each fitting as you break it loose, because residual fuel remains in the hose even after a proper relief.

Choosing the Right Replacement Hose

This is where people get into trouble. Injected machines require hose rated for fuel-injection pressure; low-pressure carburetor hose will swell, balloon, and eventually blow off a barb. Match the inside diameter to the original exactly, and buy a little extra length so you can cut to fit precisely.

Alongside that, collect fresh clamps sized for the fittings you actually find, a quick-disconnect release tool if the tank-side coupler needs one, nitrile gloves, safety glasses, a socket set for the seat and side panels, clean rags, and a sharp blade.

Handling Gasoline Without Incident

Gasoline vapor is denser than air, so it drops and spreads along the floor instead of venting out a window at head height. Move the Scrambler outdoors or open the overhead door completely so air actually circulates at ground level. Shut down any appliance with a standing pilot, clear grinders and torches out of the space, and leave the battery disconnected until the leak check.

Gloves stay on for the duration, since gasoline pulls the oils straight out of skin and soaks into clothing that remains flammable well after it feels dry. Saturated rags go into a sealed metal container, not a shop trash can.

Why the Original Line Wore Out

Two processes run in parallel. Externally, the plasticizers keeping the rubber pliable slowly leach away, and a hose that has lost them cannot bend over a fitting without fracturing. The 850 twin generates real heat, and a Scrambler ridden hard flexes its chassis constantly, hammering both barbs. Arid climates accelerate the hardening by drying the hose wall.

Internally, ethanol-blended gasoline degrades the liner. The alcohol pulls moisture into the fuel and slowly attacks liner material, worst when the machine sits idle for months with fuel standing in the line, and evaporation leaves gum behind. On an injected engine that internal breakdown carries extra risk, because injectors have almost no tolerance for shed particulate.

Removal Around the Front Driveline

With pressure bled and the battery off, pull the seat and the side plastics covering the tank and the run heading toward the throttle body. Photograph the routing first. This chassis has on-demand all-wheel drive, so front differential hardware and extra frame crossmembers sit in the path, and the hose threads past them through clips that a two-wheel-drive quad would not need.

For a screw or spring clamp, walk it back along the hose before you disturb the joint. For a quick-connect coupler, squeeze the release tabs evenly and draw the fitting straight off its nipple; aged plastic collars break when they are twisted or pried. Rotate the hose on each barb to loosen the varnish bond before pulling, and cut it away lengthwise with the blade if it refuses — a damaged throttle body nipple is a far worse problem than a sacrificed hose.

Fitting the New Line and Proving It Dry

Cut the replacement to the original length. Anything longer sags into a frame edge or wanders toward the steering. Seat both ends fully onto their barbs, pushing until they stop against the shoulder, and do it dry — grease or oil on a sealing surface lets pressurized fuel work its way out and can swell the rubber. Hot water softens an end that fights you.

Place new clamps just behind the bead on each fitting and tighten evenly without crushing. If a self-locking quick-connect is used at the tank, push until it clicks and then pull firmly to confirm it has engaged; that style needs no clamp at all. Restore the hose to every clip so it clears the exhaust and the front driveline.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the rail, giving you a chance to inspect while everything is still dry. Wipe both joints, watch for beading, then start the engine and repeat the check at idle. Worth knowing: the fuel filter on this machine is part of the in-tank pump module rather than an inline unit you can reach, so if flow problems continue after a clean install, that assembly is where to look next.
